Tim, It seems like the mx650’s sprocket and free wheel are a real weak point. I’ve replaced both on my stock bike. Have you looked into or seen anyone who’s upgraded these components?
No, but you are thinking what I am thinking. One of the problems is that these are really cheap freewheels. I am thinking if you go with a Shimano freewheel it might be able to handle the load. The next time one breaks I will replace it with that and do a video of how to do it. On some of the MX650's, they use BMX freewheels with teeth and an adapter that covers the teeth, so there is a template on how to do it.
Just curious as to why you would just not buy a new complete wheel assembly from Amazon. That looks like a great learning opportunity to learn how to do it but the time spent seems like it just wouldn’t be worth it.

I recommend grinding through at opposite bolt holes, you don’t have to pry

Good idea, not sure if that would work. Its not really seized, though. It's just torqued on super tight. Still might help, good idea.
