How to repair gear linkage on a VW T4
Quick video to show you how easy it is to repair the common problem with VW T4s when the gear linkage galls apart leaving you unable to select gears.
This is easy enough to do at the roadside and you only need a couple of basic tools.

In this video, I'm fitting a new electric fuel pump to my Squareback which has Weber 34 ICT carbs. These carbs like low fuel pressure and the stock mechanical pump is too much for them. Hopefully this will improve starting, running and fuel economy as well.

    Put some fresh lining on the clutch plate and had the pressure plate resurfaced , but then couldnt shift into gear afterwards...... The guy at the machine shop recommended adding the shim washers so the release bearing can travel a bit further to release the clutch and get gears...... I will try this before finally deciding to buy a new kit..... Thanks for reassuring that this might actually work lol

    Is the bearing backwards. I am looking at two axles from a 68 and both are ball bearing side out.

    Looks like that ball doesn't sit fully inside the crevice properly. Mine does. Appears to question whether that main rod or the gearshift actuator plate on the gearbox or the socket holder plate on the side you didn't change is/are actually the right parts for your model? Either that or that ball is pushed too far on? Might wear prematurely (again?).

    I’m having trouble with this on my 93 eurovan or t4 as you guys call it. That rubber looking circle thing on the opposite side of the metal one that you replaced, does that attach to the motor/transmission there or does that float free? Only gears I have right now are 3 and 4. I can’t figure out what that other side does

      It's a megasquirt MS2 and the launch control/limiter is built into it. I think the launch limit is about 4500 and the hard limit is 6800

    Great video. I like to connect the flex line to the caliper first, then to the hard line at the bracket. The threaded nipple of the hard line can spin around freely. You don't need to spin the caliper onto the flex line, that just seems counter-intuitive. EDIT: nevermind, I finished watching the video and see that you've mentioned that you've changed your mind on this process to do it the other way around. Cheers.

      Thanks! The transaxle is a 5 speed Renault UN1 and it's just the stock diff that came with it, although it's flipped so it drives the right way

    Interesting....are the bearings on the differential and the axles replacements? The integral seals in the ball bearing units may have to be removed on the diff bearings and at least the inside of the axle bearings I would think.

    Thanks for this, I was however really hoping you were replacing the smaller ball and socket, mine perished and same as you with loss of gears, but no matter what contraption I came up with, I could not get the small ball into the new sleeve\socket. In total I’ve spent 9 hours and still no success, it is however going into each gear as desired, but I’m worried it will soon pop out. I even reamed out the opening of said socket, i warmed it up, i rigged up a pulley vice to compress the parts , I used silicone grease etc. I did wonder about piercing the back end of the socket to maybe allow the vacuum to not resist the small ball. Flummoxed..

      I have replaced that in the past and I even bought a spare for this time but I didn't need it. I just used a big tyre lever and a lot of swearing!

      nice size block of 2x3 or 3x3 and pry against the main rod near the T piece with a large flat blade screwdriver if you don't have a big enough set of pipe grips. 🙂

      Both canbus and serial will work with it, plus it will take inputs from external sensors too. It'll definitely display afr readings from the ecu but I'm not sure about the gear display

    You should reach out to Marco Mansi. He used to race his WBX powered bug while he was in England (now in USA). He'll surely be able to tell you what clutch is best, his had way more power and was running high 10's at 130mph over 15 yrs ago.

      Although we've never met in person, I've chatted with Marco many times and I don't think anyone knows more about performance waterboxers than he does. And this car is the same one that used to run the high 10s! I bought it off Marco in 2016.

      The nylon parts are self lubricating. If you grease it, the grease will trap dirt and become an abrasive paste making the parts wear out much faster.

      No, it was good while it lasted, but a failed gearbox seal contaminated it really badly so it ruined it. I've got a custom made 228mm 5 paddle disc and a matching Kennedy Stage 2 228m cover now. That's all working really well.

      @@ddk56vw It's a cerametallic one. I did a video on it here: th-cam.com/video/vp2xB9R_uWc/w-d-xo.html After that video, the clip came off the release bearing and destroyed the starter motor so I had to pull it all out. That's when I fitted the Kennedy stage 2 cover as well.

      @@2BugsandaBack Thanks man! You saved my vacation trip! The balls in my previous kits were hard as rocks. The one you recommended was more elastic and slid over more easily. Still had to use a crowbar though due to the awkward position, but now it was a 10-minute job as you say. Much appreciated!

      Yep, it's not in the middle of the clevis part. I did wonder about that, but the old clevis I took off has got wear marks that show that the ball has always been off centre a bit. This van has done 293,000 miles so it must be right!

    I had the same clutch plate clearance issue on a 215mm setup. Had me scratching my head as it was ok on the one it replaced, same brand and everything. Fingers crossed your new one will hold up.

      I thought this was a T3 bellhousing but reading Marco's old spec list it looks like it might be a T2 instead. Not sure what the difference is, but the new stock T3 clutch cover has some weird sticky out bits that were causing the problem. I made this video a few weeks ago, and as of right now the engine's out again for ANOTHER try at another clutch!

      ​@@2BugsandaBack Bugger. Are the T2 2ltr engines the same as a T4 in that they have a different input shaft setup? Sounds like you need a boost controller to help tame the beast.

      @djambrosia Not sure about the input shaft tbh. This one has the standard T1 splines but it's a custom made shaft for the UN1 box. It's now got a working boost controller, so that's not the problem... the problem was me assuming that the oil leak that contaminated all the other clutches was coming from the crankshaft seal but it's just happened again and I pulled the engine quickly enough to see that the oil was actually from the gearbox and not the engine. More digging and I found the input shaft seal was worn out and rock hard! I think that might have been the problem all along because I've never changed it.

      It's not that bad, now that I've done it so many times! I can go from driving it to having the engine out and on the ground in about an hour now. Takes longer to put it back in and sort the cooling out again though.

    Good video. Thanks, when adjusting my handbrake recently I found my rear brake shoes were disintegrating. The old O rings and axle seals were worn and some shims had gone missing. Oil had gotten on the brake shoes and made a mess of them. I saved your video in case I have to do any further work down the track. My bearings are okay for now. Probably my fault. I put new shoes and 5 x 130 stud pattern drums when I restored my car. I am good at panel and paint work, however I have to learn the mechanics as I go. Your instruction is great for the beetle enthusiasts out there. New seal kit and bushings in, I will button up with the new shoes tomorrow.

    There is a problem though im case of a street car the sensor heater might have trouble getting the sensor up to operating temp. I had those issues with sensors at the end of the exhaust.

      Maybe, but it's not a problem with mine. It's a street car and the sensor is close to the turbo so it heats up really quickly. If you put the sensor too close to the end of the exhaust, you can get problems with it being too cool and also giving false readings because as the engine pulses, it can draw cool fresh air back into the tailpipe momentarily.

      I really like the Fuchs and they match the vision I've had for this car for the last 30 years, but I was surprised how well the teledials suit it. Plus I can put the Fuchs on the Bug instead - it'll really stand out from the crowd with them on it! 😂

      From memory, I think they're just normal right hand thread. They're just mega tight. I don't bother struggling with them if they don't come off easily, it's cheaper and easier to carefully cut them off and fit new ones.

      I'm delighted I stumbled across this .I'm about to pull the engine out. The exhaust is rusted on and hard to get at in the car . Did you manage to take out the engine with taking the back box off ??

      At 9:26? That's a plastic spacer thing. Sometimes known as a daisy. It's a kind of bearing that allows the tube to move with the suspension.

      It was a while ago but I think I just found it on ebay. Just search for O2 sensor extension
