Yeah the finish on the pipe is a bit plain. You could put a dent in the pipe to allow for the kick starter with no performance issue, Id suggest it needs clearance or the vibration will wear the kick lever and might wear a hole in the pipe. Draw a line on the pipe where the lever hits, take the pipe off and use a bit of wooden dowel against the pipe cone in line with the lever marks and hit the dowel with a hammer to put a dent in the pipe. You could put those mounts in a vice and give them a twist too so they align with the rubber properly or the rubber will chew out over time. The Boyesen exhaust flange being bit longer might explain why the spring need to be stretched. Also the longer flange will effect the pipe as it slightly increases the tuned length of the pipe, the effect of that is the peak range of the pipe will be slightly lower in the RPM range (100-200 RPM or so is all). Shorter tuned length favors higher RPM, longer tuned length favors lower RPM.
Love the way you also cover some issues that come along while getting the bike together. That‘s real! Hope you‘re enjoying your time now after your last treatment!

this build has been going for soooo long man. Really shows the effort and how amazing this bike is going to come out. Most people rush a build to be less than a month and they don't look as good as this cr is coming out !

Cameron, Great to see you feeling better and back in the shop. I had the same problem with my a Pro Circuit pipe on my 98 CR250 and we put a sleeve of thin rubber tubing on the kick starter and then got it hot with a heat gun. The end result was trick and it stopped that annoying metal to metal sound.

Sweet video. I am watching at 9 min clutch cover install and you should run a thin film of bellray blue grease on the gasket. It holds it in place, and when you change clutch plates the gasket pops off clean instead of tearing. Its a speed secret I learned from a dirtbike mechanic years ago. Glad to see you back in the shop, cant wait to see you shred that cr!

Man you went above and beyond my expectations back when you asked if you should part out that bike or build it. It looks better then a factory bike. If I wer you I'd rock the boysen covers, keep the stock for back up.
For your kickstarter issue, I had the same problem but I have a gnarly on my 250, so I put a piece of heat shrink on the starter where it touches the pipe. It might not look the best but it works.
Nice build, and nice shop. Don't forget to get new stock reed petals for the reed block comparison. Watching further, you can put a little dent in the pipe for kick starter clearance, (can use a propane torch). If you don't have to go big, (does not look like you do), you should not notice any performance loss. The spring that is touching the pipe is going to wear into the pipe. You should weld a new spring loop on it to keep the spring off the pipe. I would also bend your mounting brackets on the pipe for a better fit, so the pipe is mounted as stress free as possible, to help reduce the chance of breaking the pipe later. I agree, the quality of the pipe should be better, and that can easily be a reflection on it's performance, (but not always). Because of this sport, and decades of school and machining experience, I now port and stroke little 2-stroke engines for a living, (may be the first to do to with a CNC mill), and I can tell, you are a pretty sharp guy, and probably run a great business. If you know anybody having fun with 1/5 scale gas engine remote control cars, he/she may be running one of my "ESP" engines, and loving it. :) Man, I would love to ride that bike on my favorite whooped out sand trails. :)

I built a 03 CR250R also, though no where near as talented as you. I installed a PC Stainless exhaust flange with FMF gnarly pipe and 39 mm pwk on the Rad valve. Bike works very well trail riding and absolutely rips in open sections. Can’t wait to see how yours does. Love these vids thanks
You look fine bro , glad to see you're back ! The 250 is gonna be sweet. I plan to start restoring a 1979 cr250 soon. I've been trying to collect some vintage aftermarket goodies from the day before I got started- man it's tough 😐
You should check the gap between the ignition pulse coil and flywheel. Use a 0.020" feeler gauge. The gap on my cr500 was accidentally set too big after I had everything off the stator plate for cleaning because the clutch arm oil seal was leaking. The bike would start up but I would lose spark under 2700 rpm.
If you want a truly easy oil change. Get an pneumatic fluid extractor. I went with an compressor powered one. Remove dip, stick in tube, turn on, by the time you have the filter off the oil is drained. Put on new filter and fill her up. Cool valve though
CR250 i love the channel and my buddy is building a 2004 cr250 top end full race spec and this is the only part he doesnt have to complete his motor :)

Since the pipe is not stock, adding some factory sized stainless washers can help with spacing the pipe to fit better / had to do this on my sons RM 125 and it worked well. The washers helped align everything for better fitment. Your bike looks sweet by the way!
The spacers are to help cool down the heat at those points. So the best ones to use are deeper cut than a spool of thread bobbins more surfaces to get rid of the heat of that exhaust pipe.

that lower spring on the exhaust is going to wear into your pipe from vibration you should try to have a tab welded closer to the flange so it doesn't rub on the pipe.
If you want to fix the wear in the frame spars from the shroud rubbing it, get a pro to tig weld it. They just weld some aluminium filler in and sand it back to level. I had it done to my 2004 a few years ago when they got too deep. Now run a bead of silicone under the lip of the shrouds so it doesn't wear through. Rest of the bike is looking great, keen to see it run.

I have a 04 cr250r I’m doing a rebuild as we speak I just put on a smart carb and my next step is reed cage, Exhaust and I’m rebuilding front and back wheels doing an 18 inch wheel on the back. The Exhaust port would do great I was actually looking to buy one.

Not sure but maybe due to the flange being a little taller, all the fittings for the pipe would be skewed too?

I just installed a rad valve with my lectron yesterday and I've noticed a nice increase in power especially mid to top.
Why was there a more square hole in the flange in 04 if the cylinders were identical?

Another thing to use to install radiatior hoses is aloe Vera gel. Works really well on new grips too.
Really exited to work with my ktm exc 125 next weekend, got some new reeds and got to set up the bike for summer! Suomi perkele!
