Making a Leather Pancake Knife Sheath in 2021

  • This is an update to the video we did a few years back on making a leather pancake knife sheath.
I updated the pattern a little and also created a new digital pattern pack for it as well. You can purchase that pattern using this link: dgsaddlery.com...
The old pattern pack and this new one can be used interchangeably as there isn't that much of a difference in overall shape.
We also offer a material pack for this sheath. We offer a 3 pack and 6 pack of both the front and back pieces die cut from Herman Oak Leather. Here is a link if you would like to purchase some of those:

I found that after you put a tooling pattern, adding a small double slot concho and a bit of lacing with a blood knot. People almost always look at it first. On these I usually just use a smaller pattern “basket weave or geometric. Quick, simple and inexpensive to make. One of my best selling knife sheaths. Hope this helps someone.

I always enjoy watching your videos Don. I can think back a few years ago and between you and Aaron at Makers you have been a big inspiration to my leatherwork business.

Don, you might want to think about having your paper pattern and tooling window jig made out of that "plexi-glass" stuff like Aaron at Makers does. Heck I think a lot of us would be more than happy to buy something like that from you too.

For my pancake holsters, I use an antique book press rather than hammer after gluing. Both sides are lined to ensure against wee marks. Works a treat.

I laminate my paper templates and have really good luck with the longevity of the template.

If you don’t do enough of these to justify the hundred dollar punch for the slots on these sheaths, I’ve been using an old 1 3/4” wood chisel to major two quick parallel cuts with the bevel in then punch of you could even drill out the ends and you can knock them out damn near as quick as with the the custom punch. a day for sure a helluva lot cleaner and quicker than trying to cut them out by hand. That takes forever and I couldn’t help but end up with ragged edges I had to spend forever cleaning up. .

Hadn’t thought about using a chisel for that , definitely be a lot cleaner than fighting to clean up wayward knife cuts and a whole lot faster. Thanks !

Excellent tutorial, I've made some of these. I do make them out of the lighter 5-6oz because by the time you put them together they're pretty thick. Wish I had a clicker, but I have cutting them out by hand down to a science.

Great video as always! My style of leatherwork is not soo far from the American/Western/Horsey style but I'm learning tonnes every time I watch.

Could you explain what tools/ what size the tool was that you used?
They appear to be Barry king tools and I am looking to buy some for Christmas but I am unsure what size I need for projects like these or wallets..
