- It's been quite a relief to get back to this old girl, a few months have passed since the last time I had time for this project, apologies, huge fabrication jobs & RoV servicing juat had to come first (keeps the Bank Manager happy!)
So, remember the info the customer provided at the time of the g/box failure. Alan started the engine, pulled in the clutch lever & engaged first gear - the engine instantly stalled. He put the g/box back into neutral & re-started the engine, pulled the clutch in & engaged 2nd gear & set off down the road, after a short distance there was a loud noise from the gearbox so he stopped the bike & pushed it home....
After you have watched the video what clues do we see that may help identify what the primary fail was - what do you think may have caused 2 teeth on 2nd gear to break off? Post a comment & we can discuss...
Next job is to inspect all of the gearbox, gear change & clutch components - I'm hoping to get this done next weekend so Ep.4 should be out in a few weeks.

This was a helpful video. I would mark those two stator studs as top and bottom... i know they're the same, but the stator has a certain amount of clearance around the rotor (like 8 thou I think) and switching those studs could mess that up. I was getting nervous when you were trying to wedge that sprocket cover thing off... putting pressure on the inside of the crankcase with that wedge. Often times over a screw hole where the metal was thinnest. I thought it might break.
Primary chain is really stretched otherwise you would not get it off without removing the primary sprocket.
Output pinion bearing looks like it's had it, I wonder if that contributed to broken teeth.
The sprocket cover should have had a paper gasket (no silicon!) which would made it much easier too remove.
I hope you are going to use correct jointing compound (something like Stag Wellseal) on reassembly and not silicon rubbish.
The gearshift linkage is a bit of a weird design due to this being a later left foot shift, the basic engine was originally designed for (correct) right foot shift.

Nice to find this video. My primary chain broke while riding down the highway at 55mph. Instant rear wheel lockup. Now I can see how to replace it. Thanks.

andy you have a socket that to small and a milling machine . its 1000s of a pass on 6 sides to make it fit
Those notches in the case behind the round cover... Someone made tooth clearance for oversized sprocket without pulling the gear cluster out. I did that on mine.
A tube of sealant seems to be a lot cheaper than buying the correct seals.
