  • We fit the two case halves together, and install the clutch and all parts in the clutch side cover.

    hello the kickstarter of my ts 400 is blocking and hitting something (when this happens I take a kickback) (I see some damage on the small teeth of the kickstarter) I notice that I have the spring inside the crankcase it seems to me. I don't know what to do, do you have any ideas?

      Sounds like your kick pawl is broken or badly worn. Yeah, those bikes you must split the cases to get to the kickstarter, it is a pain in the butt for sure.

    could use Kevin's pizza box screw organizing trick. but you probably have to many projects going on to have pizza boxes all over,not considering how fat you would get eating all the pizza.

      Not a big pizza eater, I've lived in Italy were pizza is good. Haven't found much pizza worth eating here. But I think that is a good idea for keeping organized. I should do it.

    I wonder if I could use one of those Knott's Berry Farm oval penny things as a stopper too.
    Really cool method, thanks for the videos. I have 71 ts185 that needs new crankseals so this is nice to watch

    Bout all I can say is thank god for this series really helped me build mine. By chance wouldn’t know the best place to get parts for these old bikes would ya? 😂great work man

      Thanks Joshua, glad you're getting some good from these videos. A lot of the parts are still available from Suzuki, I buy them thru Rocky Mountain ATV/MC, but there are many suppliers. Anything I can't get there; I go to Ebay for. Your local motorcycle salvage yard is another source, we have a pretty good one here in Montana, call the bike bone yard. Do a google search and you can see some stuff they have, or call them, they have a lot of good parts. Thanks for hanging out in the shop with me.

    What did you clean motor with before disassembly

      Hi Eric, I just use mineral spirits to get the worst off, then put the pieces in the ultra-sonic cleaner with a mix of water and Simple Green Pro, which is actually purple. The Pro is aluminum safe.

    Nice demonstration Dale. It’s good you go through the job in real time, patiently and carefully.
    I’ve just noticed my 76 TS250A is now leaking gearbox oil through the case (presumably seals have dried out/aged) so it’s timely to replace crank seals, gaskets and recondition. Will do this myself as mentioned before as a project. It still runs but I think I need to get onto it before riding again to prevent damage.
    I wanted to just ask for your thoughts if possible.
    Would you recommend gasket kits off eBay, old new stock gaskets or a particular brand? Or just try Suzuki.
    Would you think a thin coat of Permatex aviation gasket sealant to both sides of gaskets help sealing or is it unnecessary ?

      Hi Dale, I remember you discussed gaskets in another video, perhaps for the TC. I’ll have another look. Any advice would be helpful. I guess most gasket types should seal OK. Thanks.

      Hi Craig, yes Im sure the old seals have just about had it. As for gaskets, I get them where I can. The TS250 I built, I was able to find NOS gaskets from Paul Miller motorcycle in Berlin CT. The TC125 I got aftermarket ones on ebay, think they came from Michigan. I have never tried just using sealant on a Suzuki, I have always been able to get gaskets. The TC125 gaskets were from a TM125, they all fit except the carb gasket I think, You could look on Partzilla and see if the TM250 uses the same as yours then order them from the guy on ebay. I am pretty sure they are the same. Check for sure though. Good luck with your project, and thanks for hanging out in the shop with me.

      Thanks Dale for your kind help. I tend to use Aviation Gasket sealant to help hold pan gaskets on cars but can be slightly messy. I also looked and found your discussion on gaskets in your TC build (ST gaskets/Michigan). Extremely helpful. There’s a few things (parts/tools etc) I need to organise before starting but will be rewatching/studying all your TS/TC and other videos before starting. All your videos are excellent tutorials. You’re indeed a terrific teacher. Thanks. Craig

    I have a ts 250 1976 I’ve took it apart and put it back together over and over but the clutch will not work I don’t know what it could be everything seems good

      @@mason7288 When you pull the lever it is actually disengaging, when you release the lever, it engages. Do you have both clutch rods installed and the clutch pusher installed under the clutch pressure plate. Also, in the magneto side cover there is the clutch release screw assembly that twists when you pull the lever, it should have an adjustment screw and nut in the middle that you adjust the clutch with. This screws in to contact the two clutch rods and in turn contacts the clutch pusher under the clutch pressure plate that then opens or disengages the clutch.     on the clutch pushrod one end has a small dome,does that go in or out

      The rounded ends always go toward the next part of the clutch actuator in the line. The left side case actuator has a rounded face to it, the center long shaft flat goes toward it, the rounded part of the long shaft goes toward the clutch actuator, So the answer is the round part goes in.
