My Jeep Gladiator Rear Axle Exploded and Cassie Got Another LJ!?

  • This one was a shocker.. Ive always thought I would break an axle or gears while offroad, or perhaps doing burnouts or launches with some serious horsepower. The Dana 44 (M220) rear axle in the Jeep Gladiators is a pretty stout unit, but this time around didn't have much success in the end. We have done a lot of axle upgrades on this jeep, 5.13 gears, RCV axle shafts, Barnes4wd truss and gussets, etc. Paired with 37" tires, this setup has worked flawlessly for the past 3 years and over 35K miles.
    On the trip down to Texas, about 8 hours into the drive the rear axle started howling. The diff was hot, but still full with oil, and continued down the road to CC Ring and Pinon.
    I do not know what caused this failure, but its an odd one knowing the gears were setup correctly and had no issues up until this.
    Moving forward its time to order new gears and get the JT back on the road! This time around i am trying out a set of Revolution Gear and Axle 5.13s, ive heard nothing but great things about these.
    A bolt in Dana 60 would be a wonderful upgrade without the full swap to one-ton axles (which requires another laundry list of parts). advanceddriveline.com/advance...
    This axle is still on my list, but for now the funds need to go towards the Race Jeep!
    While this whole JT thing is going down, Cassie finds a 2005 Jeep Wrangler Unlimited (LJ) for sale locally. Salvage title, runs great, no rust at all with the exception of the aftermarket step rails, hardtop, etc. The damage in the rear quarter is fairly intense, however it only affect the body and didnt even budge the frame. The rear Dana 44 rear axle was bent from impact, Mike now has it in his sea of junkyard axles to hopefully one day retube. Cassie had her old axle on its way here and soon enough the LJ is a driver, which much body repair in store.

    Don't know how much you read the JL forums, but a lot of people with the limited slip, or locked axle have had issues with the pinion bearings prematurely failing in the JL. Supposedly starts as a knocking sound, then progresses. They went to a ball bearing style for more mpg but it's supposedly weaker then the old needle style.

    Love your videos. Not a big fan of covering over body damage and would like to see you fix the fenders either through a body shop or welding in the section off a donor LJ tub. Regardless of the approach you take I am sure it will look great. Haven’t been disappointed by any of your projects or videos. Keep up the great content.

    I say repair it correctly with parts off an old tub, at the end of the day its a lj and worth putting the extra time and money to fix it correctly compared to a regular tj.

    Ben, sorry to hear about the rear end. When I got my gears moved up to 5:13s my shop I used said he seen quite a bit of issues unfortunately. So my shop put in a set of revolutions and have been happy so far.

    I've got an LJ that was stock until a couple months back. I love having 35s on my Jeep for off road but I miss how it drove stock lol. Always look forward to more LJ content. 😀

    On my old CJ5 I had some damage in the same area you have when I slid in the mud downhill into a tree. I used some prefab aluminum diamond plate armor across the whole back end of the tub up to the mid wheel well opening. I think it looked great! It lasted without any corrosion of the steel tub, but I did some serious rust protection for the exposed damaged metal before covering the tub. Also very important, I protected the steel, stainless steel hardware, and aluminum from galvanic corrosion. A little extra protection from combining those different metals and your install will be corrosion free.

    Both ways are alot of work. Either weld tabs onto the bent metal. Anchor the jeep to a tree and start slowing pulling with a winch. Ive straightened jeeps and powerwagons this way. Or cut it off and weld in new corner. Enjoying the content. Kepp up the good work. Cassie we miss your videos.

    Went with Revolution gears and axles on my TJ. The guys on the TJ website I am on recommended them. Over the Covid years, lots of parts have failed. Biggest I can think of is lifters for V8 engines.

    I bought a 22 gladiator and 2 months in the rear diff went out on it. Of course it was under warranty but it took over a month to get back. Dealerships suck!

    I sure am glad to hear this wasn't the stock setup. :whew: It sure would have been good to hear "Yukon was out of warrantee but they took care of me anyway..." Would have been a good PR move.

    Great video Ben. I have Revolution gears in my JT, 5.13s as well. I have about 35-40k miles with no issues but....just recently I started getting an occasional whine when I let off gas and coast. Going to be pulling cover real soon to inspect it. Will keep you posted. Also, just ordered rebuild kit for my front RCVs, Same mileage as gears, FAD deleted, and getting some clicking at low speed when turning wheel.

    Good ole CC ring and pinion. Larry Cook was the owner back when I would use them. Not sure if he is still doing it. The man was a mountain of knowledge. He built and owned Texas Toy Monster truck.

    Get a donor tub and cover with your armor. It will look good and shouldn't be to terribly difficult. That's my $.02! Great videos!

    At approx 33,000 miles my Yukon Pinion in my rear non-Rubicon axle lost it's teeth also. My Jeep is a daily driver that seldom goes off-road and has NEVER done ANY crawling (nothing beyond some mild dirt slopes). Seems Yukon has lost its juice. I too replaced them w/ Revolution Gears.

    On the LJ's body damage: IMO you can go with option #1 and try to fix (bang out) as much as you can yourself, (from the insert you provided, most of the body damage will be cut out, so you'll be left with a manageable area to fix), so at the end you at least have a mounting surface for the body armor, (please don't leave bolts and nuts just attached to nothing), or just go with option #3 where you can tweak wheel base length if you want to, I know it's an LJ, but we don't like to leave shit alone!!!😆😆😆). Either way, we know you'll do an awesome job on it.🤙

    When you ask a ring and pinion to multiply more torque you inherently loose strength. The best 3/8 ratchet with a cheater bar will brake if you use it to loosen your wheel lug nuts for example. I got hooked on your channel when you built from scratch a used bigger axel to upgrade a Jeep. Do the same with your JT and make a video of it 😀

    Similar pinion breakages on my JT with 5.13’s on both front and rear from Revolution. Who knows how long the front was chipped up since in 4WD I didn’t notice gear noise vs other noise. The rear chipped sometime after.
    Now I have Yukon. If this happens again I’m just going 60’s and that’s that. Standard 3.6. Yes I wheel kinda hard (but I’ve never broken and axle or driveshaft…)
    Hopefully the gears aren’t the weakest link next time.
    Also now my Yukons are 5.38’s 😅
    I’m 99% sure my failure was setup related. Noticeable lash issues when I inspected.

    Fun fact about car shops. Even if it’s 15 minutes they charge you an hour. Very common practice. Fix what you can your self with the body work and throw corner armor over it no comp cut.

    Just had to get the aftermarket gears replaced in our JL after about 60k miles. They are not Yukon!! They are G2 installed by 4WP. Covered under their extended warranty. BUT we had the same type of failure. And the JL is 90% daily driven. Honestly been taken offroad maybe 6 times since the gear install in 2021.

    Buddy cut another tub and put it on .. BUT ! Dont weld it , use “Panel Bond” it is what car manufacturers put cars together with today . Its like an Epoxy , it is ten times stronger than the metal it is bonded to , i saw a demo with it and the metal tore before the bond did. You can get it from any body shop . I have it on my jeep i bent my rocker panel and had it replaced and the shop used panel bond and it is perfect , easy as hell to work with ( i watched them bond my rocker) and ya dont have to worry about welding rust which we all know happens when ya weld panels on .. trust me “Panel Bond “ is the bee’s knee’s …😂

    If it was mine, I would try and get the sheet metal as straight as I could, pushing and pulling, and then slap some corner armor on it. Though it may look out of place having corner armor on a stock LJ :D

    So mine just blew up as well. Was on the way home the other day and the chatter kept getting louder till I finally had to limp it home. Pulled the rear axles and the bearings pretty much fell out on the floor. Luckily the ring and pinion seem to be ok (for now) after a quick google search for parts I found that there was a new Summit Racing 45 min away and they had all the parts. So for time and cause I'm lazy I just bought two new Dana Spicer axle shafts complete with everything along with the other parts. 200.00 bucks each was a deal for me not having to beat off the old ones and press new ones. After I got everything back together and went on a test drive. I swear my Jeep is faster and coasts better now. I mean I been driving it for 10 years, I know how it feels. So here's the question. Mine is like your red 4-door and I've got about everything on you have except mines a 2D. At 80K 2 years ago I replaced the rear diff fluid from standard gear oil with synthetic. Now at a 100K it blows up and I have not been on it hard or much of any off-roading ( got a lot of health problems) . So I did a lot of reading and the opinions are mixed and the reviews are flawed as everything else in this world but a LOT of people say Do Not use synthetic in your diff. East Coast Gear Supply has a .pdf on many oils and funny enough they say Royal Purple is the worst. Google search 'Why We Recommend Non-Synthetic Oil' it should be the first link. eastcoastgearsupply.com and everyone comment in and tell me your thoughts.

    Nice! just like my LJ but you've got 120k more on that one. In terms of body, I would probably try to source the rear corner sheet metal and then source the wheelwell sheet metal too. Fab them together, paint match and golden. It's a classic almost there so, why not make it look like it should and not half baked :P

    Agree you might have had a quality issue, but do agree with those below who stated 5:13 or 5:38 gears have minimum contact on the pinion gear and is the reason many go to a 4.88 and use OEM Dana spicer gears.

    You should do a HP Dana 30 in the front (similar to the Ultimate Dana 30 from Nate on Dirt Lifestyle). Can build the LJ with 35s and maybe do some DIY hi line fenders:).

    The only thing that’s seen more miles than your Jeeps are your Croc/sock combos brother. If you’re gonna be doing heavy duty work in the garage, at least put them in 4low/sport mode (strap activated behind heel) 😅

    Find an old old tub and cut the corner off of it and put it back on. That would be the easiest and quick way to do it. If you can find a decent tub or try to pull it out yourself doesn’t look like it be that hard.

    I would buy a used tub and replace the side yourself if you can. You can find another wrecked jeep at the junkyard and buy just that side of the tub to replace it. However if you are not comfortable in your ability then just take it somewhere.
    I cant believe that yukon would not cover the repair parts. It is obivosly a known problem so they should have covered it in my opinion.

      Resale on them up again? I know that when I sold my JT Rubicon last year, when I got my Reign JLU (couldn't pass up on the purple), I got $45k trade-in after 3 years of ownership. Considering I bought it at about $52.5k out the door 33 months before, I basically paid ~$225/mo plus the few small upgrades i put into it.

      I watch a LOT of 4x4 videos and I really wanted a bronco when they first came out but IMO 3 years later, they are crap for off road. or should I say serious off-road. Not soccer fields. They should have never put IFS in those.

    Not saying this was your issue but I know the dana 44 pinion starts to get a bit weak when you go pass 4:88. Makes me wonder if the JL and JT gears run even smaller causing it to be even weaker.

    LOVE the LJ and wish I could do a build like that. I just completed a GEM of a find TJ on my channel jeepNdirt titled "Everyday TJ, Avoiding high cost of JL's" and getting decent views. It's also a daily driver / mild off road build on 33's for my dad and is an example of how we "jeepers" need to save the Tub on frame 2 doors. Lol.

    I don`t own a JL or a Gladiator I do own a 2011 wrangler and the Dana 44 in the rear went out of mine as well it seems that on the JK the spider gears are there Achilles heel So am starting to think that there is something rotten at the jeep factory when it comes to Dana`s 44 I would have just chalked it up to my bad luck but there seems to be a lot of spider gears failing on JK

    That tiny 5.13 pinion is tiny and weak. Its not a Yukon thing. It's commonly known that 5.13 and 5.38 have potential for this failure.

    Can't you just order the sheet metal replacement parts and put them in? Cut and put armor over it feels like a trail fix...

    TJ's and LJ's are not identical in the rear corners. LJ's are longer from the rear wheel opening to the corner.

    I watched guy on TH-cam but after market parts and just take that section off and reweld it back into place no cutting. Hate your Gladiator broke at least good thing having 4x4 keep on Rolling . Is your jeep going be like Mischeiefmaker That's awesome rig her and husband built with friends

    just graft an old body section, body filler, paint and add armor and call it a day.

    I’m confused as to how a sheared aftermarket Yukon pinion gear is being blamed on the vehicle or platform. It doesn’t make sense especially as a former dealership technician. Seems like Yukon gear had some bad castings or the set up was incorrect. Yes it is possible to have an incorrect set up and last that long.

      I never blamed it on the vehicle or platform. Certain gears are having higher failure rates on this specific platform.

      @@JKGearandGadgets my apologies it’s how I interpreted it to be honest. To me that falls 100 percent on Yukon. They will argue that it was the set up but if you had 9 or 10 other people with the same issue. It’s for sure on the manufacturer. Thank you for content! I am also an LJ owner it’s my favorite jeep.

    I will never use yuokon overhaul kits. Their bearings and races are garbage quality. Their seals don't last. I will only ever use oem components when doing re-gears.

    that is why i no longer use yukon at all. their customer service is by far bottom dollar and their products are even worse.

    cut the damage out , buy sheet metal, bend it , weld it, then throw some armour over it
