Fixing leaky forks - 1990 Kawasaki ZZR1100

- The final job before the paint come back from Jack is to strip the forks on the 1990 Kawasaki ZZR1100, figure out how they work, service them and put them back together. Currently they're weeping oil but its going everywhere and I have brakes not too far away which is a BIG worry.

Your video was helpful as I attacked my leaky seals today. Here is some advice for others doing the same: - Make a tool (like a square tube) to reach in and keep the valve body from spinning. For me it was a necessity for getting one of the bolt out and getting both tightened.

Cable tie on upside down forks works for fork travel same as O RING .👍👍
That's what we used to do when racing. It saves tearing the forks apart and works.just as well 😁👍

Congratulations to you & the miss's Quicky. On another note, things like fork oil on front pads worries me, I tend to think "what if it was my lads bike", then they'd be in the bin.

Just realised I hadn't congratulated you on the getting engaged. So congratulations :)
Bin the pads. You'll never get fork oil out of them. And yeah, you definitely needed to do teh seals. Had the seals pop on my superdream, pissed oil all over the disk and *ahem* no shoes in the rear drum because it was all out of shape *ahem*. The copper who pulled me over as I shot a traffic light on the embankment, shitting myself and pulling as hard as possible on the brake lever whilst frantically downshifting, was very nice, and escorted me home with his blue light flashing so we didn't have to stop at any lights. I didn't mention the lack of rear brake, oddly enough.
Couldn't agree more matey. The pads are in the bin and I have some nice ones in it now. I'm sure the material is porus, but I could be wrong, but either way I don't believe you'll ever get the oil out either 😁👍

In the larger part of the damper tube there is a 12 point socket. Find a bolt or nut to fit and use that as a holding tool to undo the bottom bolt without the damper unti turning in the tube. I like your oil level setting tool excellent idea.
I'm on the lookout for a few BIG bolts I can stick in a piece of bar ad it'll make it way easier 😁

@@QuickBikes I know its after the event but...estimate the size of the hole in the fork tube, less a little bit then that will be the approximate AC size of the hexagon. Measure the AC dimension of standard metric nut to find the right one. 19mmAF in my Suzuki bandit fork.

Quickie; May I ask what your backround is? You are a rare breed seemingly very, very knowledgeable in all aspects of race bikes & capable of riding them. I own a few 11's & have an emotional attachment to this history defining bike. Like Em' or hate em', Kawasaki set the bar high on this one, especially where it was a product of the early 90's. I appreciate these 11 videos immensely! Specifically showing & explaining things in depth as you go. Im capable & semi knowledgeable, increasing both through your vids. T.Y.!!! Keep them coming PLS! Man, I wish I lived closer than needing an international flight! Lol

hands up who has used the broom handle method! ( ps plus or minus 2mm on stone age forks ...hahahahaha )
To be fair, I think you could go plus or minus 10mm and not notice 🤣😂😅
You can also use a zip tie around the fork stantion instead of an 'O' ring, just make sure it will slide and its not too tight, no need to strip your usd forks to fit either 😉

Your well lucky there buddy my zzr1100 d4 surprised me one day going into a set of s bends to my horror no brakes I ended up in the road and the bike in the ditch pulled the bike out and the hole front end disc’s pads everything covered in fork oil, just to add, me and bike were fine but yeah pleased to see your on it, looking forward to seeing it fun again, regards Kev

on the forks if you put some superglue gel over the nicks in the chrome sand down with a 3000 W&D plugs the gap lovely
Thank you matey. There's loads of ways of trying to fix it but they're smooth as now. I'll just wait and see how we go as a front end swap could be on the cards later anyway 😁👍
I thought the air gap was set with the fork extended and with the damper and spring fitted. On my forks (lots of Showa) you cannot get close to the quoted oil amount in there if the leg is compressed. Only ever taken Kawasaki USD forks apart though.
Nope, it's definitely empty and compressed according to the manual. Same as my old R1, SP1, RSVR, Fireblade etc... I'm sure some.donit differently, but thankfully this is what I'm used to doing as well 😁👍

USD forks I use a ziptie to gauge travel.All the best.
Works very well and you don't gave to dismantle the forks either. Some folks reckon it can smush thr dust seal, but I've never seen it 😁👍
