This is just fascinating to watch the birthing process from paper to a three dimensional model and all of the hard work involved in making this happen. Congratulations to everyone involved in this amazing project and for all of the hours of hard work that went into creating this masterpiece vehicle ! I can't wait to see the finished product...
Yeah most standard white foam is usually too brittle and not very dense. They are custom order white foam you can get online that works great, but its expensive. We simply used an insulation foam from a local hardware store, its the same stuff but comes in sheets. Still expensive though but easier to work with.

@S1KRYD Thanks man, I have seen your videos before while searching TH-cam. Great stuff you have. Is that a pottery clay you are using? Looks like a lot of work. I also like how you used the forms to match the sides and keep it symmetrical, that was a good idea.

Yes correct this is called a Body Plug and all the production body panel will be made from this on the real prototype.

Yeah the foam will stick to metal but you may need to cut reliefs in it and make sure you use a good water base glue.

This is basically how I made my solo seat for my bike. Granted you could probably do the bike in less than a day lol.
@blackjackhemi The Foam I used on the main part of the car, you can get at your local hardware store as insulation siding foam board. The spray foam is also at your local hardware store as Tuff-Stuff expanding foam. I would not recommend it for long term projects. I used it for simple support and that's it. The Spray foam continues to expand and shrink a lot making it difficult to keep strait lines.

@Dualshock21 it looks like he's starting with a miata. the important parts of the car would still be used so it technically is a miata with a body kit on it. i suppose if he went beyond a certain level, it would be a new vehicle entirely, but it is a long way to get there.

@leloodallasmultipass Just to clarify, the only thing Miata on the car are the windows and inner door components. The chassis and everything else is custom. PS. I know this post is old I just happen to see and respond. :)

I used wood glue a lot and spray glue, I mention it in some of my videos. The normal white foam will not work, it is too brittle and does not shape well.
Is the tape that you used with your fiberglass going to damage a paint job? Looking to copy some body parts but don't wanna ruin my car so that I can get creative and play around.

Where do you get this kind of foam? And what is it called?
You can find it in installation shop's it is almost like the stuff they sale in can where you can shape it out with a cheese grader file then sand down then put fiber glass resind over that more sanding then primer filler coat.
I think this is just the shell they will make a fiber glass mold out of what they are doing here they are not going to leave the wood? I'm not shire I haven't seen this process. I've seen it done with wire then foam and shaped it out then put the fiber rap with the resin.
I tried to make a set of skirts for my 1968 Toyota Corona, I used cardboard to get the shape that I wanted. I put the fiber glass resind it looked good when I got done with it left it over night it shrank up on the cardboard and bent out of shape. I had to go with the square wire mesh and reinforce it then did the same thing and it worked I had to use a thin coat of body filler and primer filler to look right just two skirts was a lot of work. It will be trail and era if you never worked with the stuff.
Try doing a small project to get used to the stuff because it can be messy stuff to work with when filing, sanding, that stuff sticks like static gets all over the place.

@jettastreetracer Well in this shop there are four 80Gal compressors all working together to provide pressure to everyone. I would say they hold up great... I have a single 80Gal 220 volt compressor at the house. It works great as well. Just depends on what you plan to do i guess.
do you have to get it road legalized, or can u just drive it in your street without permission(since u probably have a chasis and engine of a previous road legal car)??
would a small hot wire setup be useful?

This isn't going to be a working car. It's just the model that he's using to shape and mold everything

@hallobaaaby Yep same process for 1:1 scale planes as well. I got a lot of my information more from plane building than from cars.

How do you deal with the different hardness of wood and foam when sanding?
+Voxel Lab Mostly handed sanded. But you will end up with flat spots. This whole body buck gets covered with fiberglass, then lots of body work to refine the shape and design. Then molds are made from this body buck.
Well it looks great. I've done a lot of foam sculpting . My favorite is the blue or pink home foam. But it only comes in 2" thickness and I have to glue it together. The dry glue is always harder then the foam. So when you sand it the foam sand but the glue seam stick up. I've tried many types of glues with no luck.
Voxel Lab yeah I use the pink foam by Foamular. You can get it up to 6" special order. I used a mild 3M spray glue but moved to using a thin coat of wood glue. It's harder but sands well and usually does not gum up or rip out the foam when sanding. The trick is to use full coverage in a thin layer. If you just zigzag the glue then it tends to be difficult to sand and rips the foam surface.

To amateurs, you need to measure out and truly be patient with this or you will fuck up your shit! Make sure you have a design and learn what you gotta do as best you can. And when you measure, triple check :)
@shazeebmw Yep, it about broke my back. Sometimes you just have a Tard moment and want to do things by yourself.

ZeppinnEU It's called polyurethane foam. It won't melt when fiberglass resin is applied. Styrofoam will melt. You can do the same process with styrofoam but you have to take other steps to be able to fiberglass over it. They use the polyurethane foam sheets to make surf boards. Or home Depot has it in thin sheets. I like using surf board blanks. But its not the cheapest way to go. Hope this helps. Check out my channel. There might be something there that will help you.
