    This video shows you how to install a new transfer case actuator gear on your 2004-2010 BMW X3.
    This process should be similar on the following vehicles:

    After all that work he puts on a brand new actuator... says a lot about replacing the plastic gear

      Nothing wrong with the gear as well. He could have tried to find a stripped gear to show why one should replace it.

    Nice work - I learned alot. Rather than fitting a replacement gear I would spend the $80-$128 for a new actuator motor and case with new mounting bolts. Good stuff nonetheless. Thank you!!!

    Pull the motor remove the gear assembly from the main motor assembly..then turn the gear 180 degrees. You're good to go for another 100k miles. Nothing to buy

    i just fixed mine i just rotated the Gear 180 degrees works like new lol

    Replaced my plastic gear as shown.The replacement was out of round.This caused binding as the motor turned when bench testing the acuator before installing it.Replaced the plastic gear again and shimmed the motor mount so it would turn smoothly.

    Ours is wearing out in 50,000 kms. We had 4 new Bridgestone tyres that match the door jam label, with exception of speed rating, so rotational difference should not be a factor. BUT, the trifecta of lights comes on every couple of days, goes off after a couple of engine restarts. Any clues why that would be??

    Rebuilds the actuator motor, obviously struggling to get the cover to stay down when peening it, next shot is a obviously new actuator motor being installed. Nice idea but peening aluminum is not easy and to try and get a good seal on that cover would be difficult.

    Just a bit of warning. The bolt head holding the Transfer Case is 18mm (not standard!)(The bolt is M12, and 18mm heads are not recommended for designs by standards. However BMW tried and succeeded to make it very difficult and expensive to repair). I have a large key set and the 18mm hex key is not included.
    It is torqued really hard and with the inevitable rust it is very hard to take off. You need an impact rated swivel+impact gun since the design of the bracket is Terrible!!. And yes, you need a car lift, and possible a second person to help. And more, a welding torch was needed to heat up de bolt so it can be taken out. Some say that the bolt is locktited in place so when you try without heating it it breaks and then you really need to go to the dealer!
    The plate holding the white plastic gear must be sealed against the actuator case rim after the new gear is mounted inside. Otherwise water and salt will go in and ruin your actuator in not so much time!
    The car also expects after the repair to have a program run on a BMW OBD programmer, to have an adjustment done before driving. Another program must be run on OBD when you replace the TC fluid.
    So yes, these can be done with a specialized BMW OBD scanner tool only not with any tool.

    No point in replacing old with new or rotating 180 degrees these will fail again at about 100k. Replace the original gear with a carbon fibre one available on eBay. Wtf BMW made a plastic/nylon gear operated by a steel worm is beyond comprehension. 🥶
