When looking at the boiler internals I saw some very heavy pitting and corrosion that I would have thought put the boiler as a reject option for a rebuild ?.
What was the cost saving compared to a new one? Considering the cost of labour for dismantling, cutting old tubesheet & tubes out, also made of cheap carbon steel (ASTM A516-70 is cheap), then putting everything back together (I didn't see any NDT performed on that tubesheet weld as well) and also taking into account the overall state of the boiler before the repair, I would think a new one could've been a more feasible option. At least - if I were the plant owner, I would probably prefer to have a new one on my site. Or both - one new operating and this one repaired as a spare.
Lol you definitely don’t work in the field man you have no idea what you’re talking about. A new boiler can cost hundreds or thousands and if that shit works fine with a little fix they’re gonna do the cheaper option every time. Plant owners don’t give a fuck about anything as long as they get their steam output

By flue pipes, assuming you mean the actual flue or exhaust stack there are a few different configurations. An airtight operation may not be necessary under some conditions. The draft in the exhaust will allow the stack gases to vent sufficiently. There are some designs with mating surfaces that seal with gaskets and collars, and some designs may simply slip into place. Its all dependent on design, draft, furnace pressure/requirements etc.

We used 3 cleaver brooks fire tube boiler 4 pass 800bhp her in San Miguel brewery inc Philippines, it is still operational for more than two decades.

What kindof tube is used in these boilers? Welded or seamless?
This project was quite some time ago, but I am pretty certain these were likely seamless.
