    You gotta respect Mike's honesty. About saying how that piston saw some heat and about the crank main bearings were still in when he shaved the cases. Doing shit the way normal people can relate to.

    Another awesome video!
    You can learn TIG.....I was raised on MIG/Stick, but learned TIG to compliment my machining hobby (& I love it!). It takes practice, but there's so much more control. Porosity is hard to avoid on oil soaked aluminum castings....but can be removed with burr bits & refilled.
    Excellent repair!

    Anyone that knows anything about welding will not talk smack about that job. It is virtually impossible to get a perfect weld on cast that has been used in a oily environment.

    If you put each case half in kerosene any aluminum material will float to the top, works great for flushing bearings.

    I think you did a really good job man and as far as reusing the piston, how is that any different than reringing after the compression drops 10%. Ive done the exact same thing reusing parts on motors and never had an issue. Great video Michael Im looking forward to seeing this beast come to life! 👍🏼

      @@MichaelSabo Yeah those kind of people have money coming outta their ass. If you looked there were hardly any scuffs on that piston so that tells me it wasnt in there very long. If you wanted to be picky after seeing that you could have used a micrometer and bore gauge

    Cool stuff man! I’ve got the same tig welder. Welding cast aluminum is extremely difficult. Most people would trash those cases major props dude!

    John did a fine job welding up the cases. Same thing happened to my polaris sport 400 before. the piston shattered and jammed down in the crank cases and i still rode it for a long time like that after it broke free at one point from gently tugging on the pull starter I knew it wasnt good when it.jammed the pull starter from moving. didnt move at all. i didnt know what happened at the time. But after it broke free it had zero low or midrange power.only top.end.but it was the weirdest thing.it being a cvt tranny was the only reason i could still ride it im sure. it was not even able to drive over a little stick If it was in front of my tire from a stand still.i had to get a good running start on flat ground so it would get into powerband since that was the only way it would have power still to even move really.you could feel it slowly building up its powerband.like i said it was the weirdest thing. Top end wasnt any different really. They are actually very powerful engines that have to move a heavy machine.And its not a stock sport 400.its slightly modified

    those cases are rough , i hope it works out , for the price of crank bearings i think id be putting new ones in just to be safe. had a crank case repaired a while back and the engine vibration alone opened it up pretty quickly but it was a big crack.

      They also make a right-angle die-grinder similar to the air powered one he's using in the video, and a soldering iron. :)

    Super cool stuff...love the try effort to repair case cases. I get it it's budget build but new crank bearings since it's apart is a wash in my mind, but it's #stupid fast quad. Play the risk with that.
    Also look forward to seeing you guys at the 250 legends tour in Oct. You should come down on Monday to ride all the smooth sand like we do. We'll see how how well that thing compares to my billet dmr bhp lynx 380R.

    Make sure the wire brush isn't carbon steel when welding aluminum. BIG difference in popping impurities.

    Yeah thats all fine bro. Re use the piston...send it. Case repair is on point...send it. That mashed dowel....don't send it lmao 🤣 u always do good work so your judgement says the bearings r fine then I'm trust ya bro. I mean long term peace of mind is always good. But on a budget....use them if they don't have side to wobble. I've had really good luck pulling apart 2 strokes, replace seals and gaskets. And put the used crank and pistons back in. (Banshee) and a quick hone. Run mint. Tolerances in spec. No leaks. Crank runout in spec. Send it!!!

    Nice work my dude clean build I sure hope it’s reliable those lt250s and lt500s aren’t know for reliability but it will definitely be a beast my buddy owned 2 at the same time and man you talk about fast af lol scary fast but a lot of down time for repairs Suzuki just didn’t have the reliability of the Honda’s or Yamahas of the day definitely excited to se this fire breathing monster ripping 🤙🏻.

    About the left/right mismatch around the exhaust valve cavity, the cases were all just like that. The only area that really should be matched is the crankshaft side of that base gasket passage anyway. Matched to the cylinder and base gasket.
    Also, wasn't John the one talking about main bearings in the top end teardown video?

    Personally if it was my motor I would at least put new crank bearings in. You already have it all apart now would be the time to put them in. For the price of new crank bearings seam's kind of crazy not to put them in. But either way I like the video keep up the good work.

      I understand what you're saying but that would be wasted money. Those bearings look to have plenty of life left in them and if I had to guess the top end will go just from normal use before it needs bearings

    Great job cleaning up those cases, they were pretty rough! Really hope he has you leak down test it and also it would be awesome if he had the funds to dyno tune it to get the most power, and I'd have them tune it just a hair rich, that way it's reliable and it's safer on the longer/harder pulls. It may cost a hair more, but it'll save a lot in the long run, preventing it from blowing up from running lean and having it done up right the first time :)

    Yo Michael need help with a banshee that we’re working on. It’s having hard time to start and if it ever start up it’ll only for a little bit. And its also spitting oil with gas smells like.     I am wondering could you rebuild a 1992 Suzuki LT 250 Motor I do know the bottom end is locked up
    I took it apart to look and put it back together That's why I know it's broken

      Ur guarenteed to be able to reuse them dowels with a blind hole puller and can find cheap ones for 50 or so and you can use the whole set for many things like transmission bearings pilot bearings pto bearings list goes on and on!

      @@MichaelSabo I'm in NC. How's the riding in PA? Going to RI in October. I talked to Jon and Jeremy at Nelson I really wanted a custom clutch cover made with my design on it similar to yours. They said they didn't know if they would be able to do clutch covers again due to their backlog of orders. I think I may have a local shop make one for me but I did go with the Nelson water pump cover. Very nice stuff. Love the channel and maybe one day we'll cross paths and be able to ride. I have a secret project I'm going to be starting the first of the year hopefully and once I'm into it good I'll send pics. It's going to be a crazy build.
