1. Ford 4R100 Rebuild - Overview and Required Updates

  • This video takes you through parts selection and recommended updates to make when rebuilding E4OD & 4R100 transmissions. I include all of the pattern failure points and talk over options for correction to prevent recurrence after overhaul.
    A good video for those either looking to have a shop rebuild their E4OD/4R100 or thinking of tackling the rebuild themselves.
    Recommended Parts List (Can be found on eBay, Amazon or your local transparts supplier):
    1) SLS Kit (filter, gaskets, seals, apply pistons, O-rings, intermediate breaking band, band servo piston, small parts)
    2) Borg Warner or Raybestos friction module (stock is fine, Raybestos ZPG or Blue Plate recommended for performance applications)
    3) Transgo Tugger shift kit
    4) Sonnax Boost Valve kit, Line-to-lube pressure regulator valve kit, Line pressure modulator valve kit
    5) Sonnax updated center support kit (machined center support + case stabilizer snap ring)
    6) Sonnax one-piece rear case bushing
    7) New 45 element Borg Warner HD sprag ( If your 4R100 has a direct drum w/a mechanical diode one-way sprag clutch, replace w/other year direct drum and 45 element sprag - 2001 model year only)
    8) New low-roller and overdrive one-way sprag clutches
    9) Complete bushing kit
    10) Sunshell if existing one is worn out
    11) Solenoid pack - use Ford OEM ONLY!
    12) Sonnax oversized pump gear set (if necessary)
    13) Sonnax overdrive return spring spiral-loc snap ring
    14) New Belleville-style return spring for Forward drum
    15) New output thrust bearing if existing one is worn/shows signs of overheating
    16) Billet Input Shaft and forward drum (high performance only)
    Machine/Specialty Procedures:
    1) Braze overdrive drum to prevent drum from coming apart under torque/higher RPM
    2) Resurface pump stator support (if necessary)
    3) Resurface pump body (if necessary)
    4) Bore out pump body gear pocket to accommodate Sonnax oversized gear set (if necessary)

    The Accumulator valves becoming stuck sucks!! ALL 3 of mine were hard to move but the 4th was really bad. I had to soak it in mineral spirits and work it back and forth, 1mm at a time, forever!! They will all be replaced with steel valves as I believe this is what eventually led to the clutch burnout.
    I found a old telecom pic I had worked best, and oddly it was very useful throughout the rebuild. Like it was made for transmission work. Jonard Tools JIC-22035

      Yes, they can be an absolute pain in the ass...I've had a few come in where they were so siezed/stuck, I just tossed the accumulator body and replaced with a good, used one that was compatible with that particular 4R100.
      Appreciate the tool recommendation, will check it out. Anything to make quicker work of those acc valves would be very helpful and well-received 🍺

    Nick, I have had a heck of a time finding any useful information on rebuilding the 4r100 in the detail you provide. I have a late 99 7.3 and suddenly had all neutral gears while hauling my camper. If you have the time, I would love to have a conversation with you in regards to which parts I should rebuild with.

      Are you saying that in all my 4r100 videos up on the channel, none of them are helpful for you or am I misinterpreting what you’re trying to say?
      The parts I cover in the overview video are what id recommend you incorporate into your build. It’s up to you if you want to run the Transgo PwM-to-On/off TCC lock up kit.

    I have an 01 Lightning with the 4R100 and the mechanical diode that you speak of. Do you have any videos that show what this mechanical diode looks like or how involved deleting it is? Luckily my trans doesn’t need a rebuild yet, but I plan to reference your videos whenever it does need a rebuild!

    Looking fir the best heavy duty clutches for my 4R100. Here's my application;
    7.3L Powerstroke pushing about 400hp
    4x4
    37 inch tires
    4.56 gears with selectable lockers
    Will see quite a bit of off-road use, mostly rock crawling
    Any advice will be greatly appreciated.

      I typically use Raybestos GPZ frictions or their Stage One red clutch module. Those are both great for heavy duty working/towing/off-road use and are usually available from local or on-line transmission parts suppliers as well as eBay. The Raybestos blues are also great but I generally don't use them unless racing is apart of the equation.
      Another alternative are the Alto Reds w/Kolene steels...I've used those as well with good results.

    Is there not a metal version of the white plastic one way sprag ? I know they came out late 2000-2001 what was the design before ?

    Hey brother thanks for the video if the imput shaft breaks can you just replace the shaft ?

      In theory, yes (use a billet input shaft designed for your engine’s power and torque levels) but in practice snapping the shaft can also damage other components. Once you have it out and apart you will see what needs replacing.

      Any transmission parts supply shop should stock the Transgo Tugger and Sonnax parts...Amazon, Ebay and other online retailers have them as well. Don't forget to have the coast clutch drum brazed as most don't do that step and Ford has a TSB out on it.

    Do this transmission shift really hard after been bulletproof?

      Thank you for watching, Robert...If they are improperly calibrated, either mechancially or electronically, they will..Shifts should be crisp, quick but not harsh.

      I'll put a complete list in the description later today but here's what I recall from memory: Raybestos Blue Plate and high energy frictions, Raybestos steel kit, complete bushing kit, Sonnax Zip kit, Transgo Tugger shift kit, SLS overhaul kit (gaskets, seals, etc), filter, solenoid pack (Ford OEM), Transgo torque converter clutch lock up PWM-to-OnOff kit (optional), thrust washer kit, billet steel input shaft (high performance only), custom low stall torque converter.

      Hi Brian, S/LS is a code for an overhaul kit, not actually a brand...If you're looking for a complete kit (less solenoid pack, hydraulic correction kit and one-way assemblies) check out this Raybestos Stage One kit on eBay...I've used these and their GPZ friction module over the years and have had very good luck with them...Much better than the factory frictions for higher HP/Torque HD applications.
