Creating a Plaster Mold and Last: Part 1

  • This is Part 1 of a two part series on how I created a plaster mold and last for making carbon fiber cycling shoes. Part 1 covers the initial process of creating the plaster mold out of plaster wrap. Part 2 will cover the subsequent process of making a last from the plaster mold.
    IMPORTANT UPDATE:
    There is a potential problem with this process that I encountered that is not shown in the video but will be discussed in Part 2. When I put the two pieces (bottom and top) together, I didn't do it carefully enough to make sure the height of the mold would match the height of my foot. There are a few ways to deal with this: 1) measure the height of the foot and make sure when you put the two pieces together that they are the right height. 2) wait until the bottom piece is fairly hard and put it under your foot before starting the upper part. That way the upper part will be at the right height. It will be more difficult to connect the two pieces together this way, but probably worth it. Cutting the upper at the heel would be the same, but it will be harder to remove your foot. 3) Make one piece instead of two. I did this last year and it does work. However, when you remove your foot from a one piece mold, it's harder to maintain the shape. I ended up with a less than perfect mold which is why I wanted to try two pieces.
    Considering all this, I would try option #2. If the bottom piece is hard enough, it will help to maintain the overall shape when you remove your foot.
