Tip for bending the cooler: Fill with water, freeze it solid with water inside, then bend cooler while still full of ice. The ice won't allow the the aluminum to collapse, thus you lose no coolant flow ;)
I foresee some serious ice buildup (extra weight) in that extension area. My old Yamaha Nytro had it bad! Even with an under tunnel exhaust. I predict that as weight conscious that you are, you'll be doing something about it. I really enjoy this build! Looking forward to #10!
Nice Mod I enjoy your videos. I did something different with my cooler I ran aluminum tubing down the center and left my cooler in the back. Just a thought.
Ishobie, you may consider drilling corners when cutting so you have a radius, that will reduce the chance of cracking in the corners. could you not put the cooler in front of that small lip and skip the fuel tank all together?
You're getting pretty good at fabrication. For your next project have you considered making your own chassis? I know you can lay carbon fiber as well, so you could even make your own body panels.
i don't have much experience in modding, but i do have a similar sled, and i know how i would change mine -wider skis for better floatation and steering -longer track (not insane but maybe a 131-144) -deeper lugs on track -possible taller suspension -lighter/different seat -for me since im tall raise the handlebars so knees dont hit -performance exhaust (maybe add some HP) -if speed is what you want, look into the clutching -skid plate could be a useful think to have at times
My wife’s 97 classic needs to be updated and I want to put a newer 121” with more clearance or 137” for better and hook up. Do you have any suggestions for parts?

Why does the tunnel have to be bent upwards ? Im doing a 121 to a t motion 154 and have made a straight tunnel extension similar in concept to yours out of cardboard and appears that it should work fine fine am i missing something
hi i have an 05 500ss skidoo i was wondering next year when i am getting it ready what i should do to prepare it it hasnt ever had a rebuilt engine its got 6400 miles on it and i just want to make sure i keep good care of it so any tips on how to prepare it or even when im puting it away for the summer
i did this but i remade the entire tunnel,how would i get this registered without the VIN number? i don't have a vin tag and the tunnel that did have the tag is at the scrap yard.
Something I never understand is that you are very strict to use safety glasses at the most things you do. But when cutting aluminum you never use mask to protect against all the dust aluminum cutting produce. Other than that. realy good vids

Check the compression, make sure the carbs are cleaned, check all the fuel lines and oil injection

That would be a sick mod. My friend had an indy. It was a pretty fun case. Only problem we had with it was that he broke the chaincase.

If your going to career work on sledz get an aircraft rivet gun and professional rivets, pop rivets are good for temp fastening.
im in ottawa, i only work on my sleds - I dont usually sell them.

i think you should look into lord adhesives and move on from riveting and bolting, if you dont like them you can always go back

Did you replace the drive shaft bearings because if they are gone or going it can cause a viberation and the track to ratchet
Just make the bulkhead and engine comp strong - everything else should hold:)

how do you keep the support in your tunnel when you cut it??? what stops it from twisting and distorting?
