Get rid of the bulkhead. An insulated curtain will be lighter and better for acoustics and thermal insulation and if you get swivel seats for the front you can make the cab more usable when your are camped up!

Generally I look at the thickness of the remaining metal to decide what needs to be replaced. Black corrosion is a sign that the surface has converted in the same way rust converters work. So in fact there’s actually less reason to believe it will return, especially if it’s chemically treated, then liberally coated with rust inhibiting paint. And sometimes patching the bad bits makes a lot more sense in the long run, as well as the short term. But it’s always very instructive to see major restoration carried out. Thank you for sharing.

I could watch your project all day. I’ve never done something like it but I like your way filming, your relaxed and humorous comments, your skills of course and the way you deal with rust. I always say, like you do to, (in Dutch than) if the metal is still black the rust will come back. 32 years ago I saw my former chief of the local Audi dealer where I had a short job back than, ordering a metal worker to weld a repair panel over a rotten rear wing of an original Audi Quattro. It was pissed because I found it wrong to let a client pay for a serious resto while we actually delivered crap. And from that period on I am a little obsessed to advice people how they can protect a restored object against the elements the best way. I am a custom yacht painter at 👑 Royal de Vries Feadship in the Netherlands for 15 years now and never have to deal with rust. But I really wouldn’t mind because I would find it challenging to do it the best way possible. Maybe something with ocd ore something 😉. I would advice you to seal every seam above and under the floor completely shut after welding, even if it’s primed. Once primed overlapping parts are spot welded together the moist protecting seal of a weld through primer in the than invisible places between the panels will be damaged and broken by the heat of your welds, no paint will come between the seams anymore but water will, and corrosion can pretty much start right away again. The same thing counts for cavities, I don’t believe in hot wax solutions because they can melt when a car is exposed to the hot sun very often. Unfortunately your not able to dip the repaired chassis in a rust protecting bath 😁 like in the factory, well you know what I mean. I hope you’ll keep up the good work with the same determination and wish you all the best.

I'm truly staggered by the amount of effort you must have put into this video - true, I'm often impressed by the content of your work, but this is something else! I really do feel your pain and can only imagine what was going through your head when confronted by what must have seen like the never ending signs of rot and neglect.. Once again however I take my hat off to you by pushing on through those lonely hours with the angle grinder and having the focus and vision towards a finished product that I have no doubt will be an awesome ride! All that effort and the countless additional time using stop-motion to create something totally unique for your followers is massively appreciated 👍 The safari windows were a stroke of genius, just don't forget to lower it and add the surfboard when you're done!
Bulkhead seperating the rear is the best idea for driving comfort. AC only has to cool a small cab and the bulkhead and cab doors can be deadened and insulated much cheaper than a whole van and a hell of a lot lighter. If done right the cab can be secured seperately to the rear for better security. With my van I have mesh rear windo guards and will have a seperate central lock control, so in the event of theft and/or key theft, the tools in the rear are harder to access.
I had to buy a 3.5 tonne van to move my furniture to Hungary in 2010 and I wanted a Sprinter but all the ones I saw were very rusty. I ended up with an LDV Convoy which also have a reputation for rusting but was not too bad.....then.
As someone who designed B-van campers for many years, we simply used mineral wool and fiberglass insulation in the walls, keeps it quiet without much added weight.
Might want to also check the seal where the wheel arch meets the door. If the wind has caught the doors a few times the water loves the flood into the side steps from there.

Yes, these vans are notorious for rust. Good luck with the rest of the work. But you’ve done of most of the rust. Check every sill. And don’t forget under the sound deadening.
If this was a simple work van that you just wanted to do a preservation on it would've made sense to wire it back, do a rust treatment, repaint it, and call it good, I'd say you'd gone too far. But you're spot on, if this is something you want around for a long time, done right once, and would be in for far more work down the road to redo it, it only makes sense to make it right.

Great to see it coming along, George. There's lazy, and there's _smart lazy._ The person who did the windscreen was the former. Half-arsed job leading to a lot more work later. You are the latter; do it properly, a bit more effort now, but _nothing_ to worry about in the long run, so less work overall. Hope it doesn't hold any more surprises like this for you!
@@increiblepelotudo Back in the day there were itinerant furniture makers called Bodgers. They would travel village to village riving wood and use spring pole lathes to create chairs, stools and sometimes tables. Peasant life (and their furniture) was pretty simple.
@@increiblepelotudo From what I understand these craftsmen we're very talented, so I'm not getting why 'bodge' has come to mean shoddy or slapped together. But I'm not an etymologist, just a furniture geek 🤓
My sprinter camper doesnt have any of those problems fortunately, you can replace those seats with a couple of driver and passenger stands not the middle, and any vehicle that has been leaking like that you can smell when you open the door, there wasnt a rust moldy smell? there had to be, good job!

I had a 95' 312 sprinter, and i never welded so much sheet metal in one vehicle than that one. I restored the entire van, and renewed EV-ER-YT-HI-NG!!!! Then i drove it for 7 weeks and then it got stolen in front of my door, and i had no ensurance against theft, because i never thought that someone would steal a 23 year old van.
A botch job on my Chevette resulted in both inner wings been rotting and good chunk of the passages a post too. Looked mint when I got the car 16 year ago but soon the truth was revealed and the car was just parked up but good news is I found a welder who is gonna take on the task and save the old girl.

Let's be frank, you don't need to do this work to go touring your doing it because you like it. This is your holiday , you love it..

We've seen a lot of the roof mounted antennas leaking. I'm not sure if that is a 906, or a 903.
