Yamaha TMAX Major Service : Part 1 : Body Panel Removal & Fuel Pump Replacement To Fix TMAX Fever

  • In this video series, I'll be replacing the fuel pump assembly and doing routine maintenance to my 2011 Yamaha TMAX 500. The service manual recommends a major service every 12,000 miles and a valve clearance check at 26,600 miles. My TMAX is at almost 28,000 miles, and the last major service was at 12,000 miles, so it's time to dig in.
    In part 1, I'll remove body panels and components necessary to access the fuel tank and pump and replace the pump with the revised version from Yamaha that should eliminate the dreaded TMAX fever. I'll show you every fastener and panel removed, with notes to help you locate diagrams in the service manual, and then slow it down and go over the fuel pump replacement process. All of the panels are removed in about 10 minutes, thanks to fast motion, but pause or slow the video playback if you want to catch every detail and caption.

    Thanks for making this, just pickd up a 2006 Tmax for the mrs, it has a whopping 80,000 miles on it, for the price i couldnt resist, rode amazing. just cosmetics. so i have been researching what things to do to it etc.

      I really like those. I've never had the pleasure of riding one, but it seems like a great choice unless you do a lot of highway riding. If I got one of those instead of a Chinese GY6 150, I probably would still have it. I couldn't wait to get rid of the GY6 because it was just too slow to be tagged as a motorcycle.

    I just saw a tnax with the same issue and I was thinking to buy it, I was a bit sceptical and still am I think though that I need to change the pump fuel its described exactly like that. Great video thank you very much subscribed🤙🤙🤙

    I bought an 09 with 5K miles not knowing about this Yamaha design defect. This should have been a recall. And now that I've seen the steps it takes to properly access the fuel pump I know why Yamaha did not do it; simple corporate greed.
    Your video has made it clear exactly what I need to do. I don't know if I'm going to replace all the pump assembly or just the actual electric pump, which I already purchased from an aftermarket vendor. I hate the idea of giving Yamaha another penny of my money after this!
    TW200 would have been much better and easier for older guy like me to move around. I'd even prefer a Honda Ruckus to this bulbous plastic covered monster.

      Many agree with you about the recall, and people have contacted Yamaha and tried to argue the point with them and their dealers to no avail. At least that's my understanding based on forum posts.
      Don't waste your time only installing a new pump. Do the entire assembly. Other people have tried to do the same to save money and ended up having to do the entire assembly anyway. There's a chance that it could work, but it seems that the flaw is in the assembly. It's way too big of a job to do twice in a row IMO.

    I came across issues with my scoot, it seems almost like it's starting to run out or low on fuel in the carb, but only when it's hot! It's a new 20mm carb, there is a small chance it's the old fuel filter, maybe the float, when it first started doing it , I was spooked, thinking maybe it didn't have oil, but that's good, it looses all throttle response , and gets slower and slower, when it slowed a noticeable amount, I pulled over for 2-3 minutes, restarted it, and it was fine for about a half mile, and started it again, I have a temp gauge coming, and gave a oil cooler to install when I change oil, I'm thinking I'll do a gear change soon, it has plenty of power just after take off, so hopefully with a gear and variator weights, and tuning, clutch work and tuning, I can get 20-15 mph faster, most of the riding is open roads, 35-45 mph, I do have a bug valve head in the way, with another cam, and springs, with titanium retainers, I'm going to have a bit cut off the head, and some slight porting, I'm going to raise the compression a bit, and improve oiling, and cooling a bit, I'd like to find a small electric oil pump, I can use nozzles to cool the head, and circulate through the cooler, making it a somewhat oil cooled engine, maybe add a 1qt remote oil tank, similar to a dry sump, more oil, more cooler oil, it doesn't hold much oil anyway! I'm hoping the new head and cam will be worth couple HP! Maybe more, with the new, much larger intake, and 24mm carb, I know the 24mm could possibly be on the large side, but it's a CV carb so hopefully it will work well, with 2-3mm larger valves, and ports about 4mm larger, I was thinking maybe a 24mm carb, nay do it! With better springs, and titanium retainers, maybe it will spin past 8k, now it doesn't want to spin much more than 7400 rpm, it will turn 8200+/-, but it's past the power band, I'd say the engine is running out of air around 7200-7400, ( it's down hill from there anyway, nothing gained from spinning it harder) the head should allow it to spin to 11k, (that's what the springs claim anyway) I'm not sure what the retainers will allow! If this doesn't do "IT " I guess I'm going to 150 swap it! Probably a 171cc, that should do"it" sorry for the rambling , , , , again....

      Hopefully the temp gauge will tell you a lot. If it gets really hot, you'll need to figure that out. An oil cooler helped my 150 quite a bit with both CHT and oil temp. A larger carb may also help to cool it a little. I haven't done as much experimenting with the 4Ts, but I saw drops in temp as carb size increased when I tested on a 90cc 2T.

      What you see is what the service manual says to remove to reach the pump. Maybe if you only plan to remove the pump, you could find a way to loosen some panels, but everything is kind of layered together.

      I did mine very simply. I just ran wires to the battery and connected an always on 5V supply that works with my GPS and GoPro. I routed the wires up and into the handlebar cover and I can pull them out of there when needed. The reason that I went with always on was so GPS or GoPro would never shut off if I stopped for gas or whatever.
      This is the exact unit that I wired in (affiliate link) straight to battery power.

      I installed 12V (cigarette lighter size) receptacles in the glove boxes. Those are key on so they don't draw power when the bike is off if I forget to disconnect something. Lots of options for the actual units. I chose to have one that is the old cigarette lighter connection and another that has USB connections for versatility. I believe I used a relay connected to battery power with a key on trigger tapped into one of the key on powered circuits. It's been awhile.
      If I have the front end apart enough to see I will try to remember to film it.

    BTW: Maryland eh? I live in Phoenix area. We don't see the amount of moisture the causes fasteners to rust, however, I would easily trade the desert for more GREEN!

      It was about 6.5 hours to get to the fuel pump, but that is with filming. It would still take 2-3 hours just working though. So for a 10 minute fuel pump replacement, you'd spend 4-6 hours removing and installing panels.
      Awesome BTW! My favorite races all year are the Isle of Man TT. Sad to see it cancelled this year. That's gotta be wild to see in person.

    Good evening. I have a tmax 530 and I notice that the rev counter keeps oscillating at idle. I changed spark plugs and filters, but it still continues to oscillate. Would you have a tip on how I could solve this problem? Thank you in advance

      I used a modified stock clutch for everything up until last year. Clutch springs help and when you still need higher engagement, lightening shoes helps (must be balanced). That said, if you decide to go for an aftermarket clutch, I really like the Stage 6 MKII Torque Control. I've got a video all about it.

    I hate working on my Piaggio, with all the emissions, and air injector stuff. Plus hard to remove panels.
    It doesn't seem anywhere near as bad now.

      I have a PIaggio scooter too, and I used to think working on it was kinda ridiculous, until I saw him have to remove the windshield to access the battery. Holy crap!

      Yeah, it's pretty amazing that even sport bikes can find a simple enough spot for a battery, but with all of the space in a TMAX they make you remove the windshield. You get used to it, but not cool if you ever need a jump on the road.

      I haven't had any trouble with "TMAX Fever" since installing the new pump assembly. It's no faster or anything like that... it just doesn't seem to start failing when it's hot.

      I think the return valve got stock because of the heat dried the metal happened to me twice while having a food stop on petrol station then I jist refill to full and the pump works again like nothing happened. All we need is to cool down the return valve. It's just my observation.

      It's more common when the weather is warmer, but the tank is right over the engine and encased in fairings.

      @@49ccscoot never have problem on cold weather but on warmer long ride I have experience threee times already that the pump is not responding. have you fix the problem after replaceing new one from 530 model?

      I'd love to. If I have to replace my variator for any reason, it will be a Malossi. That said, I just haven't wanted to spend a bunch of money on the TMAX. I haven't got there yet, but part of me is secretly hoping the variator is grooved or something when I disassemble, so I have an excuse. lol

    How many hours of labour was it to get to the point where you could install the pump? Seems like it would lead to a horrendous bill if you got a mechanic to do it for you...

      I did track my time out of curiosity, but it's nowhere near accurate to actual work time. It was 6.5 hours without any breaks to get to the fuel pump for me, but that was with me moving the camera and lights around to film every fastener and panel. On average, I'd say things take 2-4 times longer than they should for this project so far. Maybe 2-3 hours without the camera if I had to guess. The pump took about an hour, but that could probably be cut to 15 minutes. Then everything would have to go back together, so another 2-4 hours (always a little more difficult to reassemble than disassemble). If everything was on the fast side, probably 4-5 hours labor. The pump and gasket were about $200 for me, so add $300-$500 labor.
      That said, it all depends on the shop. When I first bought this scoot, I read about people getting dealers to change their belts and some of them were quoted or paid over $1,000. The belt was around $300 at the time. On the other hand, someone said their dealer quoted $1,200 for a 12,000 mile service. That would be a good deal if they really did everything in the service manual.

    Question, is see you changed the whole fuel pomp. Why didnt you change only the pump it,s cost about 25.- dollar.

      Because that doesn't fix the problem. It's a known issue with the assembly that causes "TMAX Fever". Others have tried only replacing the pump to save money and still had the issue. This is why Yamaha updated the assembly on later models.

      If it has diesel in it, DO NOT TRY TO START IT. I wouldn't even turn the key on, because it primes the fuel pump when the key is turned on. The fuel needs to be drained. If it has been primed up (key on) or attempted to start, you need to make sure the fuel is out of the lines as well.
      Flush with gasoline and refill. Only then should you attempt to start it.

    The next time I have to replace the fuel pump in my Mercedes GL diesel I’m gonna send you an Uber and get you a hotel.
    Two saddle tanks with a tunnel connecting them. I pulled a rope through the tunnel to pull the new hose back through. Total PITA. I can’t imagine MB’s shop rate to do it.

      The mount is a DIY. Just a flat bar that uses 2 of the screws for the handlebar cover. Then there's a ball mount attached to it. Then the bag is an amazon GPS holder.

    l love Yamaha, but the amount of fasteners they use is absurd. I'm not sure if most bikes within my genre are the same, but it seems like anytime Yamaha ran into an issue, their solution was another screw.

    I'm a qualified mechanic who has worked on V8, V12s, automatic gearboxes etc., this looks more complicated. 🤔 All these panels has had me postponing work on my PCX150.

      I don't know if the PCX will be as bad. It was reported that many Yamaha mechanics hated to see a TMAX come in for service. Some of the reported service fees online were greatly elevated vs most bikes due to assembly/disassembly of panels.

    Weird machines those Yamaha's, I have friends who breakdown a lot with Yamaha scooters. Are they really that bad? I drive a Peugeot scooter and never breaks down.

      This one has been pretty good so far. 2 problems for me are the fuel pump issue and it will drain the battery if parked too long without a Battery Tender. I've had it for 4 years and 17,000-18,000 miles and it has never stranded me anywhere and this is the first time I've done anything beyond maintenance to the drivetrain. This is the closest I've been to an actual breakdown, but luckily I was at home.

    Looked at russian garage film.Translated.Problem with car-top gasket.Gets flat,destroy engine.Car seller trick.Changed from 1.3-1.4 mm gasket till 2 pieces 2 mm = 4mm gasket.Dead if winter motor stop.Same moped-piston,inward and outward on piston chamber,bigger smaller top-chamber.And piston-skirt brakes max heat.Must have 1 mm free space.

      Usually it works best to space it on the base instead of the head. If possible, use a metal spacer between 2 gaskets instead of a stack of gaskets. It takes a little time, but metal spacers are not too difficult to make.

    I wish you could get a volunteer camera man for more detail and I wish you would have slowed down the recording, so what if the video is longer, I can't slow down the video watching it on my big TV. You would get more views if you did. I know I would watch more.

      I am trying to do part how-to and part my experience. The video would be painstakingly long to show everything and in real time IMO. My time working on it with moving cameras and doing the actual work so far is 49.5 hours. I am quite a bit beyond this video, but a bit past half done. Not to be argumentative, but I don't think many people would watch it full length, even if you consider that I'm at minimum 2-4x slower with the camera and lights.

That's why I like musti1 channel, but he needs a camera man like Tarrell fixes all channel, Tarrell kicks the others ass in views because of the camera man and more comprehensive details

    I’m thinking of buying a scooter but they all seem to have huge servicing costs. It seems that the original designs need totally rethinking; it simply shouldn’t be so time consuming. So many fiddly bits. They need to follow Tesla’s design philosophy and have fewer parts. Watching this video brings home how many silly little parts there are. There has to be a better way to build these machines and reduce costs in the original build and for later servicing.

      Electric allows for fewer parts, so they have a big advantage there. Not sure if they should follow all of Tesla's ideas. My understanding is that Tesla has had some major parts availability issues, but I really don't follow them so that may be a thing of the past.
      Anyway, smaller machines tend to be less complicated. Scoots like the TMAX and some other big ones that have the engine mounted forward in the frame with a separate gearbox tend to be the worst. It keeps the weight where it needs to be to make a better handling machine that's easy to ride, but it makes design and service more complicated.
      It's not just big scoots either. Some motorcycles are pretty miserable to work on.

      I don't bother to use them on some of my small scoots. The TMAX is pretty ugly without fairings, unless you're Roland Sands (look his TMAX up if you haven't seen it).

      @@49ccscoot "ugly" is being kind, but it does show the low center of gravity, which makes for very nice handling, unlike my previous ST1300.

      @@Visionery1 It does feel excellent to ride. It handles well in twisties, but it's also very easy to ride at low speeds like parking lots or slow moving traffic. Not what I expected for a roughly 500lb machine.

      I miss Live PD. They never provided negative commentary about law enforcement (gotta keep those contracts), but you could still kinda see what was going on without as much editing as other shows.
