So basically a soldering iron with a flat tip. I will turn one on my lathe... thank you for the idea and your foam is great by the way

Or you could buy the $12 "wood-burning kit" from walmart for the same exact iron.

@chris golchert no Walmart in my part of the woods 😆... but I happen to have a lathe so I turned one myself out of bronze, in fact I made two different sizes and it worked great 👍🏻

An alternative is thinly slice the top two or three layers from the foam that you have cut out and put this into the hole. It will fit perfectly since it was cut out of the hole. You can also spray paint this thin layer a different colour for great visual management.

Anybody else bothered by the fact that he made a cutout for the tag you're suppose to remove from that hard case and it didn't even sit deep enough in the foam to need it?

Whats the melting temperature of this foam? I want to remove some from a hardcase by filling the case with boiling water to possibly weaken the hot glue holding it in place on the bottom. Im hoping the boiling water wont harm the foam.
I've already used a hack saw blade to separate the foam from the case walls. Now I just need to defeat the hot glue on the bottom side. I tried pouring a few quarts of isopropyl alcohol and letting it sit for an hour but it didnt work. The damn foam wont budge.

@@FastCapLLC - Thanks anyway. I went ahead and tried boiling water which worked perfectly. For about 3min after pouring the water, the glue became soft and malleable. I was able to pull the entire foam insert out in one piece. Some of the foam layers also separated from one another but thats an easy problem to solve later by simply regluing them together.
The hard part was removing the insane amount of glue left in the bottom by the manufacturer. To get it all out I had to pour more boiling water into the now empty plastic case. Then, use a paint scraper to lift the bulk of the glue out. This took 3 different changes of boiling water. After that I was left with a very thin film of glue on the surface of the plastic. Finally, with that thin amount of glue I was able to wipe it out using 70% isopropyl alcohol. It took some elbow grease but I finally got it ultra clean.

Interesting. In terms of fumes, how toxic is it ? Do I need fume extraction ?

Do the work outside or have a fan going to keep the air moving and the fumes away from your face.

Every hot knife demo I see is with the all black foam. I'm assuming that is because it doesn't look good with the two color foams.

@Michael Ga It does look good with all our colored Kaizen Foam. I can forward this on to our marketing crew to make some videos with our colored Kaizen Foam. I do know when our Kaizen Hot Knife videos were created we had some Black Kaizen Foam pieces left over from a project. Thanks for the feeback!
