Only thing that has me pulling out what hair I have left is, I'm sure I installed the pocket bearing too far into its bore. Question BTW great Video . Just rebuilt my 273d . Kit I bought did not come with gears. Had to put back together for a trip. Gears in it would rock on the shaft and had play up and down. Should gears fit with no play. Heard you say always replace gears is this why. I still have a slight chattering noise from transfer case at 45 plus. Thank you in advance.

@Truckmaster thanks for doing the video. I rebuilt a transfer case over 20 years ago and now I'm doing one for our Dodge truck. The price is on these transfer case housings are outrageous. That being said I have some technical questions for you. So we have the 273D and the only transfer case I could find around was a 273F yeah yeah I know the differences. But I do know that I can change the output shaft housing and swap out the other external parts other than that and the spline swap over is there anything else inside the transfer cases that are different? I lined up the drive sprockets and the chain ours of course is stretched and caused some carnage. It doesn't hold ATF no more. I've got news sprockets and chain ordered the Ford shifter fork or selector fork whatever the f*** it's called The pads on it look brand new inside that Ford transfer case everything looked brand new. Got it from a buddy who was doing a build and was not doing a four-wheel drive. Your reply would be muchly appreciated!

My 67 200D Benz used ATF in it's manual transmission. I had an 88 F-150 with a 5 speed that used ATF. It leaked out so bad, I filled it with bar and chain oil and it worked fine and leaked less. I just rebuilt an NV271 like this that leaked oil out the rear seal. Put 50 wt motor oil in it and it leaked less. Now that I've rebuilt it, I am back to ATF+4.
