I have a caliper that needs this done. The valve snapped and tried to extract it but that made it worse now the only option would be to buy new caliper or do this process. When drilling out the remain valve and installing the new thread do I have to worry about the metal bits falling inside the caliper ? Would it harm the caliper from the inside ?
You must ensure that any debris from the drilling is cleared out of the port. The best way of doing this would with an airline but it can also be washed out.

When doing this, do you have to go up a size when making new threads? Or should the drill and new threads be the same size as the original threads??

Are mild steel nipples better because of their softness and springiness than stainless in alluminium callipers?

Yep, we hooked it up to our test rig and it was completely sealed.
What thread size was the original tap for the original hole??
Hi, the original hole was M10x1mm, the new inserts are either 7/16 unf or M11x1mm, our eBay store has many sizes available.
How can the bleed nipper leak? That thing has only been tampered maybe with twice?

3 different taps? Why not drill the hole the right size the first time?
The taps are all the same thread but they have different tapers. This is the proper way to tap new threads.
