Its EVA craft foam. I think its about 1/16 inch thick. You need to use a heat gun to get it to stretch and conform to the curve of the shoe. Hope that helps!

I modeled the parts up in 3D CAD software. I then 3D printed them out. I made a mold using silicone (Smooth-on Mold Star 16 works well). Then cast the parts using a clear epoxy resin dyed with clear pigments. Alternately you could sculpt the buttons and mold them. Or make them from the semi transparent foam that you could light up from behind. For the main chest emblem i had planned to make it from resin but ended up printing out the emblem onto adhesive vinyl which worked well. Hope this helps.
Thank you. I purchased the EVA foam or sometimes called cosplay foam from Amazon. I used various thicknesses from 1mm up to 10mm thick. The thickest was the workout mats which were close to 15mm.
This is absolutely amazing! My 2 year old son is obsessed with Buzz so I’m trying to make him a similar costume. I do have a few questions, is the chest piece opening at the back? Also, how were you able to make sure that the arm/leg pieces don’t roll around your son’s arm/legs?
Yes the chest piece is opened in the back. The jet pack hides the opening. I used heavy duty metal snaps to secure the arm and leg pieces to the under suit. I found them on Amazon and Joann fabric.

Hi there. Amazing job. May I know what that machine is you’re using to sand down the foam? It looks like something a dentist uses. :) I assume sandpaper won’t work? Suggestions on what type of paint to purchase? Thank you.
That’s a standard Dremel tool with a flexible extension with a sanding wheel. Regular sandpaper would take a long time. But yes you could probably use files and some 100 grit sandpaper. You want to coat the foam with plasti dip as a base sealer. Then you can use standard acrylic craft paints.

any stitching involved in making this suit. my 6 y/o son keep asking for a buzz lightyear cosplay suit..and its driving nuts.
The only sewing i did was the under suit. However, you could easily buy some white pajamas and not have to sew anything.

Thank you. It’s just half round EVA foam glued to the under suit. Painted with black plasti-dip spray. The process starts at 0:32.

Barge cement. The only adhesive I know of that sticks the EVA foam together and stays flexible.
