I believe you will find some ratio of KV/propsize which will work best for an 120mm edf since propsize is fixed you can get the apropriate KV and then you can design a motor according to the KV, also more work needs to be done to keep the motor cool, maybe try different fillaments and rotor sizes, more ventilation holes.

Yes it will melt... but designing the motor is a costly process... That's why I 3D printed it and ran for a short period of time.... But I am working to improve the cooling

Beautiful!! Might the addition of water cooling system between each coil - or perhaps underneath stator, help with temperature?

I think an rc brushless car motor would work 3600kv should give plenty of thrust

You can use PLA.. I too have used it

When you 3d print the motor case you loose the ability of the aluminum case to dissipate the heat. Those motors will probably continue to melt.
