Any ideas of how to size for a large painful bunion on one foot?
Really, the measurements are the measurements. The Bunion would fall in the 'ball' measurement, so whatever it is, it is. In saying that, if the bunion is large and painful, boots are probably not going to be a first or best solution.

What is a good guide to what I need to make a pair of boots? How do I make sure I buy the correct size last?

Start with the fundamentals. Learn how to measure the foot/feet properly. Then you will want to accurately translate those to a last. This part is tedious, but very important. I will do some videos on this!
I noticed that some boot makers prefer to use 40 or 60 penny nails instead of pre-made spring steel shank. What's the pros and cons with spring steel shank from your experience? Do they crack like some of the other custom boot makers say? Thanks!
The only reason I have seen one crack was due to extreme moisture which caused rust, and eventual crack. In my case, the pros far outweigh the cons of using nails, which I did 25 years ago. The biggest pro using the pre made shank is the springs steel.
