  • Here is a "short" video showing how to change the fuel sending unit in a C6 Corvette, specifically a 2006 automatic. After the passenger side unit began to fail a few months ago I finally got around to replacing it along with the fuel pump, but by mistake I ordered a pump for a later model year (2007-2013 I think). The effect of the wrong sending unit is that when the driver side tank was full the computer thought it was empty and vice versa. This job can be done in as little as 3 hours but it can be a tricky piece of work, but doing it yourself can save a ton of money, but attempt it at your own risk, there are lots of ways the job could go wrong.     So, I know this is an older video but man you absolutely nailed it. From explanation, to video, to lighting, seriously.....I have watched 100's of videos and this is by far the best tutorial video I have seen. Thank you. I hope you keep up with the videos on your C6. Great car by the way.

    I just experienced the fuel gauge issue with my 06. I will tell you sir, you are one tough dude, working on the ground, on the asphalt, outside, you, remind me of ME in my youth.
    I'm age 71. Your video harkened me back to the days of changing oil laying on pointy jagged stones, and not on the days with the best weather. Somedays you just have to do what you have to dono matter what it takes to get it done.
    Your attention to detail is commedable. Thanks for a very well made video young man.

    This young man did a very nice job of getting into the fuel pump system that was/is so poorly & insanely designed by the grues of GM. Having worked on cars and several Corvettes my entire life it has always amazed me how those designing machinery, especially automobiles, will put parts that will normally fail over time and have to be replaced, put them in places that require removing many components just to get to the failed part. Two tanks, two sending units for the C6 Corvette is a pure example of engineers designing things in the office that fail to understand the "on hands" replacement requirements of the mechanic.

      I agree, it does make you wonder how some of these designs make it into the final product :0. These days I'm an entry level civil engineer and I am getting my own introduction into the compromises and constraints that impact design choices.

    By the way, Drew, I was able to get my tanks out, replace both FSUs, and get it all back together for a successful test drive 2 days ago. There was a long time between starting this project and seeing it end because of travel, work, and a week long illness (not COVID!). Thank you so much for your video because it helped me a lot.
    I did find that the cross over tube was completely seized into the passenger side tank and it was quite a challenge to get out. It was so stuck it pulled both o-rings and both lock rings out with it past the detents that are part of the nylon entry to the tank. I cleaned a bunch of residue off the cross over pipe with steel wool, being careful not to get any into the pipe itself, washed the inside of the pipe with soap and water and, after letting it dry thoroughly, found it was much, much easier to insert into the tank. All went back together with no issues and my FSU issues have been resolved - the gas gauge was going crazy and not showing how much fuel I really had. I also ended up removing the mufflers along with the mid-pipe just to have them out of the way.

      I'm glad to hear you were able to get that crazy job knocked out :) its one of those accomplishments in life that few people will be able to appreciate. Money saved and experience gained. Im glad to report that to this day, the replacement pump and sending unit are still working fine for me, hoping they keep working for many years to come.     I thoroughly enjoyed watching your video. I’m having issues with my ‘07 and quotes have been around $1600 at the dealer. I’ve been turned down at a Corvette repair facility. They don’t want to ever do this repair again. If I were as young and fit as you, I might have considered tackling this. My Dad was a mechanic and was self trained and just had great instincts. I see that in you. Be proud of your abilities.

    my dad is 68 now and has loved corvettes for almost his whole life, he sold his first around 10 years ago and has missed it every day since, finally bought a new one around 4 months ago and he absolutely loves it. Unfortunately he suffers from the same problem and found this video and has showed it to me in order for us to solve the problem together. I have watched 1000s of TH-cam videos and am not particularly into cars myself, but sincerely thank you for making one of the most helpful and amazing videos I've ever seen - it is perfectly explained and put together, and I am looking forward to spending time with my dad fixing his prized possession and its all thanks to you.     A corvette specialist at a dealer giving a seminar on repairs said to help prolong your sending unit. Those who put their corvettes away for the winter should leave it with less than 1/4 tank.

    This needs to be done on my 2007 C6,because the 90 has a small Crack. The shop says that they have to remove way more parts than you did and charge me a shit ton of money! I got a lot of good information watching you perform this task. I am impressed! Great job and thank you for your video. Keep your videos coming.

    Excellent tutorial Drew . I had my 2010 C6 done at the dealer under warranty . Now I can see how difficult a job it was to do both tanks on my car. Thank you for sharing this and showing that it can be done in the driveway.

    From what I have heard the dealer charges about $5k to do what you did in a few hours. I have done the passenger tank sending unit on C5 before so it can be done just like you did on jack stands. You made it look very easy. Old guys like me dont move as fast as flexible as you do . This was one of the best videos I have seen on You Tube. For as young as you are you are one hell of a good mechanic. Wish my grandsons had your skills none of them have any interest in working on cars. Guess I wont be willing my Corvette to them on my passing.

    Thanks for a great video. I can do brakes, oil changes, tune ups but I'm not sure if I'll tackle this big job. You've obviously done this job before. I usually wear an old T shirt and jeans, not a nice top that you are wearing out.

    I followed this procedure to change my sensor. It took me most of the weekend but is doable. Not the most pleasant job but saves a lot of money as compared to taking your car to dealership.

    Man, you made that look so easy!!! Super great job...I watched the entire video. The pillow tip was a little too late for me, as I screwed up that neck muscle for two months after installing a new radiator support. Thank you...you're great mechanic and videographer.

    Thank you very much for this video. Gave me the confidence to do it on my corvette. You made removing the crossover tube and putting it back in look way too easy! I struggled for days with it. One thing I'd recommend to others, put a loose zip tie around the crossover tube, will give your fingers/arm something to grab onto and pull to help pull the crossover tube out and help pull it back in. (Can easily cut when done) I originally skipped over the part where you were using both your arms up in there. That is probably the best tip. Positioned just right, with 2 arms.

    Even though I'd NEVER attempt this on my car w/o a lift--I'm too old and stiff to crawl around under a low ground clearanced car like this--And mine's a 2013, so I think this issue was addressed, this is still a great vid to watch. Always interesting to see how my car was assembled. I always wondered how those tanks were installed and how they operated. Thanks for a GREAT video. Even if I never get to do this myself. I'd guess this is about a $850-900 repair at the dealership.

      I'm glad you got a kick out of the video, it was a good challenge in dexterity, and frustration the first time I did it but it got a bit easier each of the following times. A bit more challenging than changing out the rack and pinion for sure which was my most recent project (I didn't film that one tho) happy driving, stay safe out there

    I just did my 2011 c6, it took me a 16 hours to solder the pcb board of the sensor to keep the stock wiring.
    The hardest part is removing the crossover pipe on both side, also the the driver side fuel pump is the hardest to remove as well. Overall i am satisfied, everything are back to working normal condition.

      Best of luck to you :] Its certainly a pain in the butt, and comes with a good deal of risk, but if you are able to get it knocked out, it can be pretty rewarding and saves a good deal of bucks vs paying to have it done.

      Best of luck on the project, it can be a real pain, but if you can manage to get that cross over tube than the rest is fairly easy. Hopefully you have an manual transmission, or at least I have heard that they are easier to work on for this particular job.

      @@DrewMann Nope I have auto, the one leg thing stops me from having the manual, heck it would be no fun if it was easy. The cross over tube looks to be a huge worry but nothing ventured nothing gained. Your video shows it is possible and it shows it will be a lot work I know but thanks for the video it is/will be a great help.

      Thanks for the positive words Mike :] If I recall properly, I'm fairly sure I picked them up from an autozone. They do catch on the air dam a bit when backing off them, but they have been holding up well for years now. Out of curiosity, what type of engineering do you do? I'm Civil on the CM side these days

      @@DrewMann I'm a mech E by degree, and work in the commercial nuclear power industry. What's CM?
      The engine mounts went bad on my 2006 Corvette, so I bought these aftermarket mounts made out of modified hockey pucks and aluminum cases. (Regretable purchase on my part.) And immediately after a shop installed them, which was about 5 or 6 months ago, I've been having trouble with my fuel tank gage working right. Maybe they buggered up the brittle wire insulation in between the fuel gauge and ECM, or maybe they buggered up the ECM, or maybe the higher conductivity of the aftermarket mounts in and of itself is buggering up my fuel gage? Well, I'm going to take it to another shop tomorrow Lord willing and see if they can fix it.

      @engineermike5987 oh neat, I imagine that's an interesting line of work. (CM for construction management). I also had my engine mounts replaced less than a year ago, but went with OEM and not having any issues with them. I would be fairly surprised if there was a correlation between the work you had done and the fuel gauge acting up. Is the problem manifesting itself as the needle moving some what sporadically or dropping down by about half randomly? If so, it seems like it would probably be related to the fuel sending units going bad

    Thanks you very much for this video. I have to change the fuel sending unit in my passenger tank and, while I'm at it, will go ahead change the driver side unit, too, because I don't want to have to take all of that apart a second time. It is clear from your video that it is doable by someone who hasn't done that type of service before, namely me, as long as I follow your steps. I'm using the money I'm saving by doing it myself versus having a shop do it to justify buying a set of QuickJack lifts - well, saving a $1000 bucks on labor doesn't pay for the entire lift but it works in my mind. : )

      I wish you the best of luck in your endevor, there's of course significant risk involved in this particular job, fire hazard and risk of damaging something (and even personal injury), but if you are willing to accept those risks and tackle the project and end up successful, it can certainly be a rewarding experience and a significant financial savings over paying to have the done job for you.       @@DrewMann The QuickJacks arrived and I've got the car up. Tomorrow I will empty the fuel tanks (already just at 2-3 gallons in the car), get the wheels off and go from there. I saw another video by a TH-camr suggesting that the tanks get a thorough internal cleaning while they are out of the car so I will add that step. I'm also going to lubricate the sway bar bushings because they make a little noise during winter, change the transmission fluid, and I'm considering taking the upper a-arms off and putting polyurethane bushings in - maybe.

      @@DrewMann Dude, if you lived in the Atlanta area I would literally pay you to come take the tube out of the driver's side tank. I have the metal tube disconnected from the tank and pulled out but just can not get it pulled out far enough to see the black tubes inside it. I even took the skid plate off the passenger's side tank to give the metal tube a little more room to flex but that didn't do any good. Do you have any other pointers?

      @@johnwilcox6376 Do you have the passenger side tank disconnected from the crossover tube? sometimes one may be slightly easier to remove than the other just do the the slight differences in room to maneuver, sometimes this can help free up space for the other side. Lowering the passenger side tank a bit can certainly help create a bit more room for the crossover tube, but clearly it doesn't seem to be quite enough. That part of the project is certainly the most difficult and frustrating part for sure, if you are able to get past that, the rest is fairly simple by comparison. I think I saw someone on the corvette forums that made a crossover tube compression tool, Ill dig around and see if I can find it, but not sure that there's room for in the the method you may be doing.

      @@DrewMann I never closed this: I got it all done and the issue was that the o-rings on the passenger end of the crossover tube were seized to the tube and were not allowing the tube to be pulled out. So, I eventually just did the brute force thing of just yanking the tube down toward the ground and, despite their size, the o-rings came out with the the tube! In other words, they were so adhered to the tube that they squeezed through the tank opening when the tube was removed! Anyway, once past that step it was pretty easy and reassembly was straightforward, though I did practice a few times with all the parts outside the car since connection of the pump lines which are housed within the crossover tube is a totally blind operation. All has been good since then. Thanks, again, for the good video to get my over my anxiety about starting that project on my own.

      The first time is the hardest haha, after that its not so bad. Another note worth mentioning is that if you hare having weak startups, removing the throttle body and giving it a good wire brush cleaning (with carb or mas air flow sensor cleaner spray) seems to make a big difference, just found that one out this weekend.       Probably most are smarter than to try it themselves haha, there was defiantly some risk involved that might have been better to put on a proper repair shop, but $2,000 is a lot to pay for something that looked possible to knock out myself.

    Hi Drew, commentating on your video all the way from Denmark. :-) Nice video with good instructions and all, and I am just doing the same thing to my 2007 corvette, but I have to say, this is the worst job I have ever done, and I even have the car up on a lift. But that crossover tube should never have been invented. :-D I got it off after a lot of hours, with a crowbar, but the tubes inside it, is still connected, and they are lige glued together. Evenmore I can't disconnect the evap line above either, so just a simple pain in the but, as you say... I just hate it. :-) Thx for good video though. :-)

    Your videos are excellent. Question: could fuel tank connecting line be the issue which is causing gas odor in car? Ours is a C6 2007 and the odor did not start until I filled the gas tank half full. 10 year extended warranty for specific parts ended in 2017. Recalls never expire; warranties do. Can that line be accessed without extensive tear down?

      Good question, tricky to say where the gas smell is coming from without poking around the car, but there's only so many places it could be really. Either one of the tanks has a puncture (seems unlikely), a line seal could be bad as a result of age (seems likely) , may e something with your evap system, maybe the fuel rail or an injector. Really tricky to chase down but an important issue to resolve for sure

    Awesome video, Awesome narration!! My C5 '04 M6 is a likely candidate for this repair as the gas gauge intermittently drops to empty and then Check Gauges light displays, it will drop to read Empty after every fill-up yet oddly enough read correctly once the tank is below 1/2 and just above 1/3 full ... not sure why this is but I'm guessing my problem may be with the passenger side tanks unit?

      Sounds like the passenger side sending unit is starting to go for sure, but to be honest, if you are replacing one of them, its probably worth it to also replace the other, as well as the fuel pump (if its the original) just to save on a headache later. Best of luck!

    Interesting, I've been told the rear end assembly has to be lowered in order to remove tanks in an Automatic car. Certainly doesn't seem true here.

      I would check out the corvette forums for close up pics of how the crossover tube connection works to make sure you have a good handle on it. Depending on how much space you have to work it can be a bit like working blind in there. Patience is going to be a valuable asset. Getting the crossover pipe off is the hardest part, the rest is manageable by comparison. Best of luck to you :)

    I’ve got an 05 c6, manual, got it up on 4 jacks, and got wheel off and inner off, and the throat off and electrical line and fuel line off, in the morning I’m starting on the xpipe, gonna try to do everything you did. I’m just concerned about the fuel line connections in the cross pipe. My fuel pump went out and I noticed before hard times starting before it went out. Wish me luck my friend, great video btw!!

      I got the drivers side tank off, it was me , my son, and buddy of mine . We were able to get the tank completely full of fuel down. Whoever had it before did some goofy stiff on this car. The fuel pump has been worked on before and the person had some cheap fixes on it, the fuel lines inside tank one had been broken and they used a hose and hose clamp to repair it. It wasn’t done snug enough so it didn’t last long. The cross tube connector looked like it had been beat off a few times, getting it reinstalled tomorrow after getting new fuel lines for it . It’s been an experience all right. Wish you were near . Sevierville tn , but I couldn’t have gotten as far as I did with out your video, watched it a100 times . Ty btw. God bless

I tell you, its crazy how many other people have ran into this same issue, and I always get a kick out of hearing about their experiences with it. Its been a good many years since I was last in Sevierville, I used to visit a family friend out that way as a kid, really pretty area. I remember chasing and catching fireflies haha. I hope the previous owner had disclosed their work, but I suppose if you got the car from a dealer they probably wouldn't have known about it. Used cars can certainly be a gamble. I imagine that you are going to end up being an expert on the c6 fuel system by the time you are done :)

      Most fuel pumps should come with the sending unit (look for the little float on a wire arm), just make sure its the right one for your year, or else it may read backwards to the ecu, best of luck :)

    Drew, wonderful and helpfull videos. Question if I might regarding the C6 fuel/oder tank repair. After removing the wheel on passenger side and the inner finder covering. Could you reach above the left tank top and the vehicle roof. Could a person reach the top where the pump/filter upper part is located--enough room that is so a person might use a shop rag with alchol and actually clean the area where the problem exists. Crazy at it might be and certainly not a full born tank removal...wash the top cean a couple of times. Then--don't laught--use spray on flex rubber can in such a position as to floor the area in ? left dry and recoat essentially blocking off the odor leak. Oh, go a head and giggle--just a little. Might last an unknown number of years and a lot less than 4000. the dealer want's by removing halk of the vehicles undercarrage. Thanks, Eric

      What year is your C5? Is it a base model? I was able to find mine on Amazon but you have to make sure the serial number matches for your vehicle. So when both tanks are full the gauge reads empty? Thats kinda of odd, it should read half full if one of the sensors has the strip going the wrong way.

    From a safety standpoint; please let the car weight down onto the jack stand. The jack is very unstable and the jack stand is easily moved as you work under the car without the weight of the car holding the stand in place.

    I have a "Service Fuel System" warning and a fuel gauge that goes from full to empty sporadically in my 2007 Base Manual Transmission Coupe so sounds like a Fuel Sending Unit is in my future.
    Any differences since I have a '07 and it's a Manual?
    Any differences from the above procedure for the passenger side tank?
    By the way, great job. It was really helpful seeing what's involved.
    I've been putting off dealing with this since I heard you had to drop the rear end but I think I'm going to tackle this now.

    My fuel gauge reads empty. But when I pull the battery negative, and put it back it’ll read half a tank for like 5 min! Then back to empty “service fuel system” light. How do you know which tank needs to be replaced? Thanks

      Thats a bit of a tricky situation, definitely one of the sending units is going bad, but its really tricky to know which one exactly is the issue, to be honest I would recommend knocking them both out as well as the fuel pump while your in there, and hopefully you will be able to get another 10 years out of it with no issues.       Have you tested the fuel pump relay? I had an issue where mine had gotten pretty corroded and it was causing a no start situation

    How in the heck did you get the little tubes apart inside the crossover pipe? I can’t for the life of me get those off. Calling it a day. Try again in the morning. Hopefully you’ll read this before I start up again. If there’s a special tool that worked best for you please share what that is. Picture perhaps?

      The little tubes did seem to be age-glued in, no actual glue but they certainly didn't want to pop free the first time I did it. Depending on how you are tackling this job may alter potential approaches. Is yours standard or auto trans? Did you drop the transmission? I saw one fellow on the corvette forums had created a jig to clamp the cross overture and compress it, but that doesn't directly help loosen the inner tubes. I think stepping away for a little while can certainly be helpful. I'll do a little looking and get back to you shortly

      I think a flat bladed screwdriver may be able to help, are the inner tubes being pulled out of the tank as you pull the cross over tube out? I just looked up some photos of the assembly to help jog my memory, but it's been a good few years since I fiddled with this one. If its not your daily driver I would say maybe brute force it if you don't mind if some parts might break, but I think the costs can stack up quick to replace those parts, and shipping may take a lot longer than normal.

      Automatic. Did not drop trans. Dropped exhaust. I can see the inner tubes and they’re the last thing keeping this thing from dropping. Don’t have a screwdriver long enough to access from underneath. Trying from inside pushing with screwdriver lengthwise to crossover. Does that make sense? I’ve got zip ties to secure the inner tubes in tank as those tabs look like they’ve broken for sure. My question is, are the inner tubes in the crossover pipe more secure and are the male or female ends? Don’t want to break anything if I can avoid it. But I can get by without driving her if I have to. Savvy?

      Howdy Kevin, that is a tricky one, my initial concern is that perhaps the driver's side was the issue, but not knowing any of the specifics I couldn't really say what the issue might be. Its hard for me to recall if I had gotten that same message about servicing the fuel system or if my only indication was the broken readings on the fuel gage. Best of luck to you!

      I purchased a Delphi FG1092 pump from amazon, and had to replace the sending because 2005-7 used a different style resistance strip, the sending unit I used is ACDelco SK1169. If you can find a pump module that is for thee 2005-7 you can save some work, assuming yours is within those model years.

      First tank to get empty is the passenger one ..if you fill up your Vette and it fail with a full tank then you have the passenger sending unit bad ...I would replace both sending units ..they are not expensive what takes time and effort is to take down the sending units

    its risky with one jack .....need use logs or bricks. on the rear axle....if jacks fall you done or invalid.
