DIY How to install Hall Sensors on a BLDC Motor

  • Some controllers require hall sensors on a brushless motor. They are glued in the gaps of the stator. The position has to be choosen properly, depending on the winding pattern! So no general recipe here. Pull up resistors and blocking capacitors are requiered, according to the data sheet. Here I have been using TLE 4935. For testing use a 2-channel oszilloscope and compare the Back EMF with the hall sensor signal. They have to be in the same phase position.

    I see 6 thumbs down mind blowing this is some of the best information of this dyi build type done exceptionally well. He checks the output and the alignment it is as perfect as can be. This is a very efficient for weight to power design. Anyone who has a clue should be impressed with the quality and his comments are chosen without chatty unnecessary bs.

    Interesting how many comment below complains in this mans english and the fact that you don't speak it and wants german texting or that he should speak german. Why don't you ignorants just lern to speak english like the rest of the world. There is nothing wrong with this mans english he is just a bit soft spoken. I think he is also quite a genius! Get some of your own friends and ask them to make a german texting to this video and help this man out instead of complaining cause you cant benefit from his work due to your own short commings.

    Very interesting your video. I have a question for you. Why did you choice por hall sensors into the core, like a normal e-bike BLDC motor (hard task to install sensors) instead put external sensors (optical or magnetic) instaled on shaft directly, obviusly separated 120° or 40° or 60°?.     very good, let me ask you this, if my motor starts to rub when hot, what is the best way to align the rotating mass inside with the covers and housing to center it. i have tried just random positions by changing the positions of both covers, but that is not scientific and precise. is there a better way to verify the motor is centered?

    4:05 = hall sensor senses the flux of magnet. While back EMF has a quadrature relation with flux (e = N*d_phi/dt). Hence, I am not sure, if the hall and back EMF should be in phase.

      Hi Debraj, notice where are the hall sensors installed, there between the teeth. As magnetic senes are HI, this is where you on the fire the coil. After, when it's LO, you want to fire the coil again but by reversing the current flow in the coil. This will give the push-pull effect of the magnetic fields of the stator coils on the rotor. I hope it helps!

    Please, could we consider to design an external circuit, which reads BEMF and generates the proper HIGH/LOW signals, exactly as if hall sensors were installed ?

      I'm sure you can build a sensorless motor but it will take more work. I tried to design a sensorless drive circuit but my motors are delta wound and I couldn't figure out how to detect the zero cross. I only have a dual trace oscilloscope. If I had a four trace scope I could see everything. If my motors were 'wye' configured I think I could have done it. If I try again I'll just buy a chip that detects the zero cross.

      That’s what sensorless controllers do isn’t it? Most cheap ebike controllers can run sensorless by detecting the back EMF on the wire I believe.

    Dear Sir, I congratulate you for this nice work. I have a 24 slot/26 pole BLDC design (star winding pattern). But I am having some troubles in hall effect placement. I put the sensors per 8 slots. Do you have a suggestion?

      Thats a different winding pattern with 4 coils in serial for each phase! Put the sensors between tooth 1-2, 5-6 and 9-10. Always check the timing for all 3 sensors with a 2-channel oszilloscope (each sensor signal and corresponding back emf must be in phase).

      You have a completely different winding pattern than on my motor! First you have to check where your slot 1 is. It is at the beginning of phase wire A. Put sensors in slots 1, 9 and 17.

      Congratulations for that nice teaching video. I have a different star winding pattern too. My motor has got 24 slot and 22 pole and winding will be two layered. How can I put the hall effect sensors? Also I want to turn 20 number of strand 0.7 mm diamater wire parallel together. What do you think, is it possible?

      In the gaps between the stator teeth the stator field can be neglected. The magnet field is much stronger there.

    When you manually turn the motor why is one channel a square wave and the other a sine wave? Or was the square wave interpreted by your motor controller?

      The square wave is the digital output (on and off) of the hall sensor. The sine wave is the back EMF of the coils. The square wave is interpreted by the controller to give a more precise reading of the rotor's position for smoother and more efficient control of the motor.

      It depends on your winding pattern, so no general answer is possible. The sensors should be 120 deg electrical (!) apart.

    Vorschlag für die Aufnahme, um eine helle Aufnahme, lassen Sie die Helligkeit immer hinter der Kamera. Die Hintergrundgarten ist zwar schön, ist aber nicht so wichtig und interessant als der Motor.

      For tiny motors you can put the rotor on the stator by hand. If you'd try it with that big motor, it would crash with a bang and probably damage bearings, magnets or other parts.

    I strongly advise against soldering SMD components like this, especially capacitors. They crack very easily with the slightest mechanical stress and unequal temperature. Having a small perforated board is much better, and I would use solder paste and a hot air gun if possible. Thanks for the tutorial!

      There is no easy answer, because it depends on number of slots AND number of magnets. I use a free tool called "Powercroco Bewicklungsrechner" (you can google it). That will give you the distribution of phase windings. Then you put one hall sensor in one phase slot, to have a so called 120 deg pattern. But there are also other ways to do the same job. I always put the sensors in the slot spaces. But I have also seen motors with milling machined slots in the center of the teeth. What counts at the end is, that you can measure the correct timing with an oszilloscope afterwards for each phase.

    But how do I find my spacing based on my winding? Is my motor 8 slots apart? I don’t think so and I’m lost already man. I have sensors and everything and everything follows through but what is my spacing? I’m not sure

      Find out number of slots and number of magnet poles. With that you can determine the winding pattern, using eg. the free tool "Powercroco Bewicklungsrechner"

    Ich bin seit Tagen dabei zu versuchen die Hallsensoren in eine Lichtmaschine (Die ich als Bldc nutzen will) einzubauen, vergebens... ich werde verrückt.
    Habe die sogar um 60° versetzt eingebaut, und trotzdem nichts.
    Ich habe ein Kelly KLS7212S Controller, d.h. der Motor wird zuerst mittels Hallsensoren erkannt (Indem der Motor in mehreren Richtungen gedreht wird, und die Sensorsignale erfasst werden).
    Im Internet findet man nichts Konkretes und im Detail erklärt...
    Wie würden Sie vorgehen?

      Also erstmal die Anzahl der Slots am Stator und die Anzahl der Magnetpole am Rotor abzählen. Dann daraus die Verteilung der Phasen bestimmen. (Google: Bewicklungsrechner). Dann je einen Sensor nach der ersten Spule einer Phase platzieren. Und hinterher mit dem Oszi die Ausrichtung prüfen. Nicht einfach nur Versuch und Irrtum per Motorcontroller.

      coils and magnet count are not dipendent with eachother, in general having more magnets is better beacause there will be less cogging in the motor, but with some calculations it's easy to find the most efficient number of magnets per each coil configuration

    I really don't understand how such motors spin! If the current is AC the electromagnetic coils change from north to south pol 50 times in second while the permanent magnets has fixed polarity

    I don't think it's a good idea to glue the sensor with epoxy glue. Hall sensors do fail, particularly on an ebike with regeneration. With that type of glue, removing the dead sensor will be a problem. I use neoprene myself.
