  • Last year I was honoured to be invited for a factory tour at Bailey of Bristol caravans. I asked if I could film and after some negotiation Bailey agreed and here is the result.
    Bailey build their caravans and motorhomes in two facilities, this part shows the construction of the caravans from all the various components. On this particular day the production line was set up to build the Bailey Phoenix 640, and i followed the entire process from the floor up.

    The Caravan Channel also filmed a factory tour just after the introduction of AluTech construction, the difference is striking, then the workers weren't in any form of corporate workwear, rarely any safety footwear and it appeared that they were on piecework. Now it's work uniform and safety wear, less noise and a more disciplined look to activities. Thanks for the updated tour.

    They've gone through all that trouble designing the Alutech system but still join the flat part of the roof where water will pool, the old fashioned way with mastic

    I think that’s the best and most honest caravan manufacturing video I have seen. Both parts were highly informative and importantly for me, highlighted how manual a caravan build still is. The fast moving and highly organised teams working to tight deadlines was fascinating but also shows how easy it could be to either miss a step or to not complete that step effectively. Especially considering many manufacturers may use temporary staff during busy periods who may not have much experience at all. We all read the bad experiences of new caravan owners and it’s easy to see why when comparing the process to the automotive industry. Great video Dan. Well done

    Looking at the casual approach to applying sealant, you can understand why so many end up with water ingress.

    Wish I had seen this before we bought our Bailey. Never would have bought one. t's interesting that the wood appears to be planed softwood with no paint or protective coating. No wonder the floors rot!

    Thank you for your tour part 1 and 2, I am from New Zealand and had seen locally made caravans and campervans being assembled but because those were of wooden frame construction (a build process little changed from early coach building) the assembly method is vastly different to the modern UK designs.

    It was all looking good until I saw Steve Wonder putting the sealant on the roof/side joint at 8 minutes!! . I’d be worried if that was mine...

      I was about to say that. I would give him a slab of beer to slow down and use up 10 tubes of sealant. Totally flood that strip. All that nice work to be ruined by a water leak. I like the way the panels curve over the ends allowing for just one joint.

    I've now watched this, Swift and Elddis factory tours. They're all very similar: a metal chassis, then wood furniture and a lot of mastic assembled very quickly. Elddis hammer aluminium sheet round the external joins.

    Great video Dan really in-depth look into how they put together the good old caravan.
    Maybe swift and the other manufacturer can let you in there companies to have a good look round. Would be good to see the different techniques they all use.

    Hi Dan back in the 70's I went to the Hillman Imp factory in Scotland with my dad I was shocked to see them adjusting the door fit with a length of 4x2 timber by comparison this looks like quite a slick operation .

    Great video Dan, you really made it look & sound like they know what they are doing, I worked there for 16 years, a high % of the workforce is temp labour who dont give a toss, the permanent employees hate the place. Baileys sales are dropping off, production is being reduced, they are having extended holidays, quality is poor, but the factory looks lovely

      Thats very interesting. At times they looked really amateurish and some just had filthy jeans on and didn’t seem to be taking any care or pride in their work. Such a shame!

    Fascinating. I have an interest in ice cream vans and with these the shell is put onto the donor van before the inside is installed, the opposite of what happens here. It makes more sense to put the outside on later in the production process saves having to lift things through windows.

    Great video Dan but very shocked on how thin the wooden floor is.
    Looking at the video Bailey haven't learnt from past mistakes. I am right in saying that it is polystyrene then thin wood glued to it and then top floor applied.
    Do you no what warranty Bailey have put on the floor construction not the sides and roof?.
    Can't see the floor lasting more than 5yrs if your lucky may be this is why they can afford to sell them so cheaply.
    It would be interesting to see what you have to say.

    A large conglomerate moving into this market using spare motor vehicle manufacturing capacity and modern unibody designs would bury companies like Bailey and Swift overnight.

    Great video Dan, however, At 8:30 on the timeline, you can clearly see the engineer miss about 3-4" of sealant in the joint. Come on Bailey, where is you QC there.

    8.34 into the video, the mastic had a couple inches missing, went from about a 10mm bead to almost nothing.
    if this were my business with the quality and workmanship shown here I would nt allow filming.

    Dan I have a challenge for you well more like a bit of advice we have a compass corona 524 club 2009 we love this caravan as it is our first we picked this for 2 reasons the main reason is the layout we wanted a full bathroom with separate toilet sink and shower the 2nd reason was price £7500 we did not wat to spend a lot of money just in case caravanning wasn't for us but we love it so we could have spent more but now we are sticking with the corona my question is we use 2 different cars to tow with this means depending on which car we use we have to keep pulling the number plate off and sticking the other plate on for local trips eg 2 hour drive we use our 2018 grand c4 Picasso but for longer trips we use 2010 Freelander 2 2.2 td4 S what we would like is a system that we can just replace the number plate without having to pull off sticky pads and re- apply more, I am not sure if I can screw in a quick release system BTW great videos

    Until now I had no idea they built the inside before adding the walls! Did I think they squeezed everything in through the door? Doh!

      That's why if you need to do any work to it, you have to dismantle it totally to get to anything.

    Great video although it's not inspired me to purchase a Bailey anytime soon! Only one point of quality control rather than one at each stage of production, kicking the door into place and ridiculously crude sealant work to name a few 🤔

      Agree with all those points. They are the things that stood out for me too. I had a new 2013 unicorn that had a number of quality issues but the amount of sealant slapped about was really poor.

      @@andyintegrale I'm really surprised how much caravans still rely on basic methods of jointing materials and panels together, and the use of sealants applied by hand which adds the obvious human error (or lack of pride) element.

      Craig Tinsley I now have an Adria. Not to everyone’s taste but build quality was really important to me. If you search on YT for Adria factory tour yo’ll see their set up. And it looks night and day to me. There is a Bailey factory tour video by Practical Caravan from a number of years ago and to Bailey’s credit they do look to have come along way from then.

    I have a 2024 Phoenix GT75, and every corner of my shower has a bead of silicone round it! Is that right, or have they botched it up somehow and had to seal it?

    Very informative. Just think the application of sealant on sides and roofstrap is too slapdash and insufficient. Is it any wonder my roof strap on my 2017 pegasus leaked like sieve. Great video though.

    Can't really see why some are knocking the manufacturing process at Bailey have you seen other caravans being built can't see it being that much different no manufacturing process is perfect.

    8 minutes and 25 seconds, that looks like some sloppy application of glue or sealant. A leak waiting to happen? The application must have purpose, but it didnt appear to be consistent or enough for whatever purpose it was being used.

      Morning Richie, yes - a chap is inside the caravan tightening the bolts, its quite cleverly choreographed and everyone knows which bolt will be tightened first etc.
