BEW to ALH Swapping a 2004 Jetta TDI Wagon

  • An important piece not mentioned in this video is that the intercooler piping must be swapped from BEW to ALH as well.
    In this video I restore a Jetta TDI wagon by removing the tired BEW engine.

    Those leaves and debris in the wheelwells man... that's why I found my '04 Jetta with water on the floorboards one day in January. Because they block the water from draining. I had a field day trying to dry it all out in the middle of the humid PNW winters as well as clearing out more tree debris from under the windshield wiper cowl.

      I feel that. Every mk4 I've owned has had it, this was probably the worst I had ever seen.

      All BEWs in my area at the time were equally high mileage and about $1,000. The lifters and cams notoriously need addressed anywhere between 300,000 kms and 480,000 kms depending on what kind of usage the engine saw. To fix that is around $600 usd. Then you had the 'smart' wastegate on the BEWs that are notoriously expensive when they fail... They can be converted to manual but another point against it. And lastly, even though they're more powerful than the ALH they also consume more fuel so the biggest factor for me was FE. Finding that ALH for $212 usd was too hard to pass up versus another BEW and the conversion wasn't as bad as I thought.

      @@thirdgeargrind I heard you can use the BEW bottom end and put the alh top end for better strength? Did you consider doing that?

      @@nephron9924 I actually didn't, but for this project I wasn't going to build the car for the power to warrant swapping the heads. But that's an excellent idea if someone plans on making over 200whp!

      @@nephron9924 I was going to suggest this as someone on tdiswapped trucks fb page is doing that exact setup! Although nothing against the ops methodology, may be more work doing a ALH head on BEW block since you’d be cracking the head off (this triggers inspection and rebuild mode for me)

    What did you do with the wires you cut off the bew accessory harness for the “ fuel and other” wires

      They're unused on ALH, related to BEW specific things like BEW electronic ASV, and EGR valve. Cut them, tape or heat shrink the ends and put them out of sight.

    What do you do with all the wires that come through the firewall to the interior fuse panel?

      Leave them alone on the car you're dealing with, shouldn't have to mess with any of that.

    I never pull the axel shafts when removing an ALH, just disconnect from trans. Not sure abou a BEW tho.

      Yea you don't have to on either engine but I just found it easier less likely to get the axle stuck somewhere or damage the boot during engine uninstallation/reinstallation.

    How do you get past immobilizer I just did the exact swap and car starts for a second and then dies

      I sent the ECU to a tuner and had the immobilizer defeated for this particular car. It's possible to rematch the immobilizer if you can find someone who has VCDS and the programming to retrieve the cluster SKC code.

      @@thirdgeargrind Thank you for your reply I have the VCDS also have programs to turn Immo off but for some reason cannot connect to my ECM

      @@chriseckenrode675 The most common reason for no ecu comms usually relates to the can bus wires in the radio harness being wrongly modified.

      If you have the entire donor car, can you just swap the cluster for the new alh?
