Build Stacking Sawhorses from A Single Sheet of Plywood

    These Stacking Sawhorses were featured on the Woodsmith Shop, Episode 404: Sawhorse Roundup (original aired on PBS Oct. 2010) A simple system of interlocking tabs and notches makes this set of stacking sawhorses as sturdy as they are versatile. Each of these stacking sawhorses stands 17" tall, which is a perfect working height for assembling a large project. But simply stacking one sawhorse on top of another raises the top sawhorse to a height of 30" and provides a comfortable bench height for most jobs. Storage isn't a problem either. You can tuck a whole stack of sawhorses in a corner. Best of all, you can make four complete sawhorses from a single sheet of plywood!

    Very nice build ! i did Woodworking professionally over 20 years and as a hobby nearly 35 now i’ve always thought it was neat how we were all trying to build a better Mousetrap when it came to Saw Horses ! I sort of cheated myself as i painted mine some very bright colors i had left over from a children’s bedroom to make them stand out more than others i do however like the stacking method of yours along with the large flat tops both would be excellent for any Woodworker or carpenter my primary job was installing Architectual Commercial Woodwork and having a sturdy area to either stand on or cut countertops on were both a much needed part of my daily work however the shelf you have on these saw horses would come in handy to set tools on between tasks or to utilize as safe storage during my work day

    My first thought was they are too short; only knee high on Phil! But then you redeemed yourself by stacking them. Great project guys! I also liked William Ellis’s suggestion. Thanks William!

      Yeah, for more applications they need to be in the stacked position, but in the shorter configuration they make a great platform for larger project assembly.

      @@michaelhamerin3814 - True, they would be kind of bulky to take to a job site. They are good for stacking up in the corner of a shop, but for travel I would recommend our Fold Flat Sawhorses: www.woodsmithplans.com/plan/fold-flat-sawhorses/

    You have a pointless step in squaring off the inside corners where the upper and bottom meet.
    Rather than taking that extra step, take the time with the template to add the radius to the corners at the top of the template to match the radius of the lower part after routing the part. Then they will fit and match together after the piece is completed with the router. No need to square off the corners.

    Maybe build another height to nest for when you need something between one and two stacked sawhorses. Possibly just build up to the shelf at a custom height.

      Thanks. I don't think we showed adding any glue but it definitely wouldn't hurt to glue the joints as well as screw them. (If it were me I'd glue them too)

    Make the template deeper with 1/2 material. Counter sink two holes to run bolts through. Bolt blank to template and run with flush trim with bearing on the bottom. No need for double sided tape.

      That would work for this project because it doesn't really matter if there are holes in the sides of the sawhorses anyways. Thanks.

      Lol... You actually make a set of 4 from one sheet of 4x8 sheet of plywood. Two sawhorses will stack up to make a standard height sawhorse or you can use them individually to make a lower assembly platform.

    I like the horses, there great. But it's if am watching tell cell. Please lose the pencils and get dirty.

    Watching Woodsmith is like watching paint dry. I'm with the other comments below: spend less time cleaning the shop and get something done! I build sawhorses to work on, not as a museum piece to set in the corner and admire. Knock out a real set of horses in probably a quarter of the time and get something done on them. The cost of a subscription to that 'magazine' is the next rant......

      I hear you... I know these older clips from 2012 episodes are a little "cringey" (as the kids say) but the content is still valid, so I shared it here anyways because some people find it useful.
      Just curious why do you have 'magazine' in quotes? I would love to hear your rant though...

    Too short. Not a comfortable working height. This is more of a step stool.

      The plan calls for making 4 of these sawhorses, so when you stack 2 together they are the working height of a normal sawhorse. When they are in the shorter configuration they are good to use for an assembly platform or finishing larger projects.
