I AGREE about the headband being the hardest part! On my first set of making my own Ears, I scalded my thumb very badly from the hot glue while I was doing the headband part (it's so narrow to work with!). It put me off completing the Ears for two months, until I finally picked it up again the other day and finished my project tonight.
Congrats on finally finishing!!! The headbands are so annoying to do for sure (and I can totally relate on burning fingers!!) but I do think they make for such a nice product in the end!

Just watching this video as I really want to make some ears I think custom ears are the best and I only have 1 that I bought from etsy 😂 disney ears give me headaches and they also make my head itch which I hate!! I can only wear them for short periods of time. I might go into the sewing though the only thing I think I would need to do is glue the fabric to the headband I really don't know how any other way would work. These ears look pretty, I don't usually like the trim on the edges of the ears but I actually think they suit these ears OK I have said ears far too many times now great video love them all will send pictures of my ariel ears when I get some time :)
I so hate Disney ears! Even when I see some of their new ones they've made clearly to combat custom ear sellers, I still see them from the side and think, nope! They are just so small!!!!! Not to mention the Disney tag that always seems to stick out and ruin people's photos and outfits! I bought a pair in 2016 from etsy and got it and thought....I can do this better. Which is funny b/c I had never done anything like it! But I saw essentially how they were made and I watched a few tutorials and made a few pairs and I guess the rest is history! So definitely try your own!!! It's so much fun and now I have more pairs than I know what to do with haha. If you decide to sew or glue, I would definitely recommend trim as it really finishes the ear and hides any ugly bits lol. Good luck!!!!

If you are selling them I would use something other than cardboard as they would go floppy with rain and moisture

That was definitely the inspiration as I'm not a fan of the Disney parks ears overall.
I make my own sewing ears and the headband part is definitely the most dreaded part and fiddley and time consuming!
