Great video, Austin! I too, did not know that Flyer had 2 variations of "Sam the Semaphore Man "!

I have one of the later, grey-based "Semaphore Sams." I got it for Christmas with my American Flyer train set. The Semaphore Sams are neat accessories.
I have found that playing detective can be a fun (and sometimes frustrating) part of the American Flyer journey. Thanks for sharing the whole process here.
My Sam had the same problem. I used graphite thinking it wouldn't attract dirt and gum up over time, along the slide under Sam's feet and up inside the mast so the rod can slide easily even when being pushed to the side by the ramp, which is also graphited.

I believe the correct terminology for what you are calling dots or gels are lenses. Yes, the early Sam was a more simplified version of the newer ones. The also have several different color bases, and that semaphore shaft is a real troublesome piece if it is disconnected or broken away from the base.

Glad you were able to get it working. Looks to me like the spring was not original. Mine has a cone spring. I'm thinking the coil in mine is bad, unfortunately. Also mine might be missing the chimney. Nice fix for that.
I'm sure the spring was not origional. Not sure if a younger solenoid would have over come the resistance.
