Hey mate great vid. Thanks. BUT you’ve got it back to front. The poppet valve opens at high rpm due to high water pressure created by the water pump at high rpm. Only the thermostat regulated water temp that’s it. Poppet valves regulate pressure. They get stuck open after running at high rpm and then divert cooling water down exhaust jacket at low rpm. Never apologize for not being a 'certified mechanic' - in many cases DIY enthusiasts are better versed with this stuff than 'certified mechanics' - and they charge a LOT of money and have to go thru the same troubleshooting process. I have a Honda 90 that low-speed overheats and it's obviously the poppet valve too - thermostats are new, lots of water circulating, so ordered a new one. Great vid!

Interesting that the poppet valve is not present when diagnosing the OptiMax cooling system on a parts diagram that shows cooling hoses etc. For those looking for it, the poppet valve assembly is actually in the “exhaust plate” diagram.

I have a strong outlet P stream but at idle the water gets super hot and it cools down once I Revit or get up on plane and change RPM. I’m 100% sure it’s the poppet valve for me

Grest job. Thanks for sharing, but I think tha poppet valve is not what avoids over cooling, which is the job of the thermostats that open quickly at around 65°C, or 150F. Poppet valve job is to close the main exit of hot water allowing the poor water pressure of water pump at idling rpm, to be high enough so fresh water reaches power unit and opens thermostats as soon as water gets warm enough. Above 1500 rpm or so there's enough water pressure and poppet valve should open allowing hot wat to exit freely, which in turn allows a high enough water flow to cool the ef ngine all the way to full 6,000 rpm. As soon as we drop rpm back to 700 or 800 then poppet valve should close main exit so low water pressure is still high enough to keep cooling the engine. When we double rpm to 1500 then poppet valve should start opening, if we double rpm again to 3,000 then valve should open more, and doubling rpm to 6000 valve should open all the way to reach full hot water exit. Think that water pump works from 6,000 to only 600 rpm. Conclusion is that thermostats move regulating temperature only below 1500rpm while poppet valve must remain closed, starting opening to control water temperature above 1500 rpm while thermostats are fully opened.
Glad you gave an accurate explanation to the poppet valve operation right down to the engine rpm where it opens and the reasoning for it to open. Some people here on the internet tend to assume or make up the operations of engines and it's parts. This leaves others with the wrong ideas. Maybe he shouldn't be so comfortable working on engines and get a Mercury repair manual that does explain most of the systems operations before taking the chance of spewing the wrong info to others. I see many times the flush isn't set correctly on the water pickups or they slide back causing this problem. Also the home water volume is too low sometimes.
@@garyradtke3252 I believe you are right. The manual explains quite well the way the water flow paths. There are diagrams that I had to watch carefully in order to make up my mind.
@@garyradtke3252 I just did a 2014 Yamaha 90 four stroke 300 hour kit . I used my pass thru muffs from mercury, cause they can't move or slide off. New w/p kit installed wouldn't pee?? Well I had that muff orientated with hose at 6 o clock, well the intake didn't like it so I re orientated it at 9 o clock, everything is fine. Just goes to show you never assume it's not something you did. Almost dropped gearcase again
Just installed a new poppet for overheat after new t-stats...going out tomorrow. Wish me luck!. Really good video...never heard of a poppet before and I ran (several) Force motors for years. My Opti 150 has been giving me fits. We'll see.
Excellent video. I'm having an issue of overcooling. I have pulled the thermostats and actually they tested good in the hot water test on a thermometer but the starboard side is erratic in that it is slightly open and will not allow the motor to come up to temperture. I pinched the hose from the starboard thermostat closed with a clamp acting like the thermostat being closed. The temperature came up to normal. The poppet valve is also hanging up slightly open as well. I pulled it and it catches on the o-ring in the block enough to drag and not move easily. The spring tension on the poppet valve may be weak as well. I will be changing the thermostats and poppet valve and will retest.
HI- great simple video for replacing this item. I have a NEW to ME in 2021, 2001 200hp ("Doomed") Optimax model year. It only has moderate 483 hours and no fault codes. Runs Great so far. I am pretty exp with outboards and the marine Motor Survey when purchased, also gave the condition positive results. They even inspected the Compressor(and tested/bled Oil Pump) which seem good. After about 20hrs(6 mos use) I did start having sluggish perf over 4500 RPM. I think I resolved it with fixing an air leak in the Sending fuel line. MInor Problem Stopped. WOT Restored. Regardless, After reviewing multiple possibilities on youTube, and as a precaution, I am doing all I can to 'Refresh' my decent engine from any previous owners possible neglect. Replacing a few new 'Wear' parts may address the underlying circumstances haunting this engine series (1999-2002). I have already done: Plugs/Impeller Kit/Gear oil/VST CLEAN/PrimerBulb/Relay/Belt/Iar Filter/Fuel Filter... ON MERCURY EZPARTS, I cannot find any full unit P/N for a Poppet Valve? You indicated yours was approx $35-40? Could you please post the Complete unit P/N for your Model? I realize it may be newer and a different P/N. I may need to buy the pieces individually. So any info on the required replacement/wear items inside the Poppet valve unit would be helpful. (spring/gasket/ORings) My Model is a 2001 200 DFI ( Serial # range: 0T178500- 0T59899) My diagram lists Parts 10-19. Boat is in storage until April 1 anyway so I have time to order items.
P.S.- Your diagnostic was very reasonable...WaterPump/Thermostat/Poppet. My Tell Tale is also working well with no stutter and increased pressure with Throttle.
Here is the parts kit I ended up finding for the poppet assembly for my motor. thing to watch out for is delaminating fuel hoses on the older optimaxes, the material when it separates plugs up everything, fuel pumps/injectors. the optimaxes have both a low and high pressure fuel pumps and are expensive to replace along with fuel lines and if injectors can't be cleaned, they need replacing. best to replace all fuel lines on motor before it happens
Great video. I just went through the same thing with a 1989 johnson 115hp. I went through the exact same steps. It turned out that my poppet valve was stuck shut.. Overheat at high rpm.
There’s one last piece of the puzzle that you should be checking. And that is the water strainer, that’s a good item to replace. Then you’ll be good to go.
@@danconn2065 the strainer is located on the port side of the motor (looking at it from the rear) in the exhaust plate (below the powerhead - the strainer itself fits inside the exhaust plate and only a hex head fitting is exposed) amd you will need to remove the lower cowling to get to it. It has a water line that runs from it to the compressor.
So I hit a log on a 04 Mercury efi.. dug wood out of the low water pickups, there was wood stuck in both thermostats, I’ve flushed everything, inspected the poppet valve then re installed it, tested the thermostats too see if they were working, they were. It runs great! Idles fine , no overheating, even on plane… the only time it throws a warning beep is at 5000 rpm or above… I replaced the impeller, run all day fine without issue, until you push it around 5k then you get a solid beep. And it doesn’t limit the rpm… but I pretty much let off the throttle every time it beeps.. any ideas. And what about the water strainer? Never heard that b4

Water can still flow through, but it may not be quite enough to cool it!
@@Averageskill air compressor for the fuel system. Optimax's use air injection along side the fuel injectors to bigger atomize the fuel for better fuel burn
I might be having the same issue. I acquired a bass boat with a merc 150 optimax pro xs 2-stroke and it sat dormant two years before I got it. The fuel was stale, grey fuel lines were trashed. I drained the tanks, purged the fuel system, replaced the fuel lines. It starts and runs good up until it gets to operating temps and when I ask for higher RPMs it beeps. I’m thinking this is my next stop.

Interesting information. I've had over heating at 1900 Rpms for 3-4 years now with factory authorized techs doing most everything to correct my issue. The boat engine, a 2007 Optimax idols at around 140 WT then when reaching 1900 rpms the water temp on the smart gauge starts rising to about 165 then the alarm sounds and the engine retards. If I accelerate the engine goes to normal operation and runs about 20 degrees about lake temp with no issue, I have been told that it was not the poppet valve but trash, water pump and tstat issues. All those Items have been addressed but the engine issues still persist with one tech running it on the lake with a lap top hooked up and their comment was I can guaranty you that it is not running hot... IDK. I'm at a loss.
It's certainly possible that your motor runs warmer than others. I know the XR6 and some of the black max engines normal operating temps are typically higher (150 and up), but in my experience (not a mechanic) most optimax engines operate in the 120 to 140 degree range. One thing to possibly check would be the strainer that is before the water line going to the compressor. It's located on the port side of the motor, under the powerhead (screws into the exhaust plate). You can find it by following the water line for the compressor down to where it goes into the motor. It's possible there is crap blocking enough water to not cool the compressor, and that is triggering the overheat alarm, and not the block temperature. It's actually a part that it seems a lot of outboard techs don't even know exists haha. I would look into that as a potential cause. The compressor has its own temp sensor, so if either the block gets hot OR the compressor gets hot, the overheat alarm will go off.
@@MadisonAngling Considering you have good mechanical knowledge, maybe you should do more videos dealing with repair and maintenance. You don't have to be a certified mechanic. You just have to have knowledge that others don't have, like the poppet valve here in this video.

@@wazup3333 there could be crap that the water pump sucked up, corrosion (common in motors that see salt water) that can throw off the tolerances and clearance of the parts that seat the valve
Hey Noah...are you in MadTown? I'd love to chat, I'm on the E side. My question is if the Merc. thermostats are different as the top doesn't seem to lift, but rather the bottom portion expands out, deeper into the cavity of the cylinder head.
I have similar problem but over heating at above 4000rpm slow down and buzzer goes off. An teltail BARLEY pumping and strainer clean. Does the popit also control water threw compressor
It took quite a bit of looking, but I found a seller on ebay who had the whole kit put together with all of the components. Another option would be to see if your closest mercury dealer/tech could get you the parts.
I have a 2002 Yamaha 50TLRA outboard that has this exact over heating problem. I have replaced all the water pump parts, have great pressure out the pee hole, water is not hot, but still throws the over heat warning. But I don't have a poppet valve that I can find on my engine schematic !! Can anyone help me ?
What makes you think your engine is overheating? At idle the temp is supposed to go up to 143 degrees which is damned hot! Catch a sample from the tell-tale and stick a thermometer in it. If it's 145 or slightly lower it's perfect!
Thanks for your video. At low rpm my Suzuki DF40 tailwater is cold for +/- 30 sec and then changes in very hot (can't hold my hand in it) water for around 30 sec. It keeps swiching from cold to hot to cold and so on.. Anyone an idea?

I have a MERINER 150 carbureted motor that overheats unless the poppet valve is removed. With the poppet valve in place it shows 30psi water pressure and over heats. With the poppet valve out it shows zero psi but does NOT over heat. What do I need to do...
That is kind of a goofy one. Based on that information it does sound like the poppet could be the culprit, but possibly not the valve itself, but likely some corrosion between the metal surface and the grommet the valve seats in. In some cases if there is enough corrosion (doesn't take very much), it can change the shape of the grommet and won't allow the valve to move properly.
How long does it take for the water to pee out? I have a new 150 pro XS. Hooked it up to the water hose with cups on intake. No water peeing out. When engine is running for a minute or less. Should I run the motor longer?

Wow, never heard of a poppet valve. I have owned my 1989 SeaRay 180 135 Mercury 1850 hrs water pump gear oil yearly, plugs every other ,never been in for service. Thank you for a great video.

I have an older engine ,a merc150 Blk Max that I recently changed the water pump propeller and it peez just fine but i don`t know where the poppet valve & thermostats are located. Can you help me locate them?

Interesting information. I've had over heating at 1900 Rpms for 3-4 years now with factory authorized techs doing most everything to correct my issue. The boat engine, a 2007 Optimax idols at around 140 WT then when reaching 1900 rpms the water temp on the smart gauge starts rising to about 165 then the alarm sounds and the engine retards. If I accelerate the engine goes to normal operation and runs about 20 degrees about lake temp with no issue, I have been told that it was not the poppet valve but trash, water pump and tstat issues. All those Items have been addressed but the engine issues still persist with one tech running it on the lake with a lap top hooked up and their comment was I can guaranty you that it is not running hot... IDK. I'm at a loss.
It's certainly possible that your motor runs warmer than others. I know the XR6 and some of the black max engines normal operating temps are typically higher (150 and up), but in my experience (not a mechanic) most optimax engines operate in the 120 to 140 degree range. One thing to possibly check would be the strainer that is before the water line going to the compressor. It's located on the port side of the motor, under the powerhead (screws into the exhaust plate). You can find it by following the water line for the compressor down to where it goes into the motor. It's possible there is crap blocking enough water to not cool the compressor, and that is triggering the overheat alarm, and not the block temperature. It's actually a part that it seems a lot of outboard techs don't even know exists haha. I would look into that as a potential cause. The compressor has its own temp sensor, so if either the block gets hot OR the compressor gets hot, the overheat alarm will go off.
@@MadisonAngling Considering you have good mechanical knowledge, maybe you should do more videos dealing with repair and maintenance. You don't have to be a certified mechanic. You just have to have knowledge that others don't have, like the poppet valve here in this video.
@@MadisonAngling don't understand what would cause this valve to get stuck if there's nothing obstructing it? Would it be just debree? Why was your stuck ? Did you have crap in it?
@@wazup3333 there could be crap that the water pump sucked up, corrosion (common in motors that see salt water) that can throw off the tolerances and clearance of the parts that seat the valve

I have similar problem but over heating at above 4000rpm slow down and buzzer goes off. An teltail BARLEY pumping and strainer clean. Does the popit also control water threw compressor

It took quite a bit of looking, but I found a seller on ebay who had the whole kit put together with all of the components. Another option would be to see if your closest mercury dealer/tech could get you the parts.

I have a 2002 Yamaha 50TLRA outboard that has this exact over heating problem. I have replaced all the water pump parts, have great pressure out the pee hole, water is not hot, but still throws the over heat warning. But I don't have a poppet valve that I can find on my engine schematic !! Can anyone help me ?
What makes you think your engine is overheating? At idle the temp is supposed to go up to 143 degrees which is damned hot! Catch a sample from the tell-tale and stick a thermometer in it. If it's 145 or slightly lower it's perfect!
My engine was getting up to 180 degrees. You are correct, normal temp for optis is 135-150

Thanks for your video. At low rpm my Suzuki DF40 tailwater is cold for +/- 30 sec and then changes in very hot (can't hold my hand in it) water for around 30 sec. It keeps swiching from cold to hot to cold and so on.. Anyone an idea?

Can a new poppet valve be bad ,,,, everything else is new ,water pump gasket thermostat pissing water but still get hot 150 Mercury. Kevin's mobile Marine,,,,,,. He tries but no luck fixing the moter,.
I have a MERINER 150 carbureted motor that overheats unless the poppet valve is removed. With the poppet valve in place it shows 30psi water pressure and over heats. With the poppet valve out it shows zero psi but does NOT over heat. What do I need to do...
That is kind of a goofy one. Based on that information it does sound like the poppet could be the culprit, but possibly not the valve itself, but likely some corrosion between the metal surface and the grommet the valve seats in. In some cases if there is enough corrosion (doesn't take very much), it can change the shape of the grommet and won't allow the valve to move properly.
How long does it take for the water to pee out? I have a new 150 pro XS. Hooked it up to the water hose with cups on intake. No water peeing out. When engine is running for a minute or less. Should I run the motor longer?
Your poppet may be stuck open if it takes a long time to start peeing

Wow, never heard of a poppet valve. I have owned my 1989 SeaRay 180 135 Mercury 1850 hrs water pump gear oil yearly, plugs every other ,never been in for service. Thank you for a great video.
