  • We show inside the Focus RS mk3 engine that very rarely fails, but this one has, have a look at what we found inside. Plus, we take a trip to see our fried Tom Upton at Stop and Weld, Tom repairs all our rare cylinder heads and cast iron parts, let’s see what he could do with this Cosworth cylinder head

    A man who can do cast aluminium TIG welding repairs successfully is worth his weight in gold.

      Darnit! Why am I so poor then lol? Kidding mostly but, I have welded cast a cast Aluminium transfer case from a mates Land Cruiser after he shattered a gear and it smashed a chunk out of the transfer case while doing some extreme 4X4 ing with an Oxy torch and later we got a TIG and I repaired a broken gearbox side cover from a bike and several other jobs with that TIG too.

      as the guy said, it’s a case of trying to dig down to fresh ally that isn’t full of crap and then pre-heating the casting. Slightest bit of oil coming through the weld and it turns to crap.

      @@fredflintstone8048 Ah well, I'm behind the curve, as always. Oddly while I have actually spent several years working AS a welder, and using a MIG mostly, I've never ever used a MIG for welding Aluminium. I've always been working with steel on all those jobs. The only times I have welded Aluminium has been working as a maintenance fitter and on side jobs either for myself or for a friend. As I understand it, and imagine it from my experience with the oxy and the TIG, it's quite a lot different to welding steel, I'm guessing more because of the heat dissipation issue with Aluminium.
      I have had to weld cast iron a few times and that was a big truck differential housing that required pre heating to a specified temperature with heating torches then stick welding. It had to be chemically crack tested after and despite me being sure it would need redoing, preferably by someone else since to me, it looked and felt terrible while welding it, it was surprisingly OK apparently. I don't want to again if possible though, that stuff is weird and requires so much extra preparations.

    You could always get that head cold metal sprayed. Saves all the heat and distorting valve seats. 👍

    Its great to have an expert view on these engine rebuilds and finding out what happened..how to fix etc... more than my brain can handle but fascinating all the same.

    Was once going to build a long wheelbase Mini once, van/estate length with a saloon body extended. Twini, mini engine both ends. But I never got around to the mad thing. I think I had something different there.

    watch Pakistani trucks on TH-cam. they stick weld cast, rebuild engines in the dirt, drill & tap, bolt AND weld broken crankshafts. its crazy what they do with 60 year old equipment and in the dirt.

      Yes it is and on more than one cylinder. If you view the previous video on this build you'll see Lee talks about it and it's not a problem

    When an engine is taken to it's maximum bore, or crank to it's biggest oversize, what is it's expected lifespan from then on in non-race conditions?

    Mk3 Focus RS, oh dear, didn’t they have Cylinders that filled up with Coolant when the Engine switched off?. Cheers Lee.

    Not sure about the statement " a focus rs mk3 engine that rarely fails", i bought mine new in 2016, 1st 18 months of production engines had the head gasket fitted from the mustang engine, mine went in for recall to have the correct gasket fitted in september 2018, next service in september 2019 garage noticed an oil leak which was a common fault after having head gasket replaced, errors in replacement procedure headed out by Ford to dealers led to this, went back in in Feb 2020 to have it replaced again, 2 months later engine failed, Ford would only offer 65% contribution towards replacement engine as it was out of warranty, cost me 4.5 K to have my car fixed, many other instances like this for early (Pre 2018) cars, mine has been faultless since new engine so later cars should be trouble free

    Looks like the air quality in your area is pretty foul! Might want to put on gas mask. I've seen pictures from India where the air looks better than where you are. What's go'n on over there? Have you got a massive forest fire burning behind the shop?

    Thanks for showing how the repairs are made on the cylinders with detonation. Very interesting. I can't wait to see how well the head does when you go to face it off. Great content Lee!! Just fascinating stuff. I hope no one suffered to much brain damage from the lack of oxygen in the beginning of the video. 🤣

      The guy who runs that is the ex Mountune workshop manager who still gets parts from there and knows all the ex Mountune staff and current but he build engines, rally engines,race engines and Rallycross and Drag racing engines.
