Mercedes Vario Windscreen / Scuttle Panel Removal
It's a hotspot for RUST on lots of these vehicles, this video shows how to remove it and what tools are needed.
(I'm not a trained Mercedes mechanic but have done this job several times, my videos are simply my views and opinions, don't take my information as instruction but use it as a bases for you to improve. I'd appreciate comments so I too can learn.

Blocked rainwater drains at the base of the Vario windscreen will cause dampness inside the vehicle, that will lead to corrosion. This is how I found and corrected the issue on my 612D Vario.
Mercedes Vario Engine Oil and Filter Change (OM602)

I've had several requests from subscribers for a detailed engine oil and filter change, I hope viewers pick up a nugget or two from this video, I'm not a Mercedes engineer so if you want a guaranteed 100% perfect oil change take your Vario to a Mercedes Dealer. I find the oil featured to perform well for me, I don't have any link to the company choose your own oil according to your needs.

My Vario 612D has an air handbrake and a 12 volt compressor provides the air. The air system is kept dry with this cartridge that I replace every 18 months. My aim with this video is to show you how I replace the air drier cartridge, I'm not a qualified engineer but I do hope viewers might take something from my video.

    Hello I have vario 612 D 1998 I have EDC light on dashboard and no power on the truck max speed is 60km So I changed the injector pump and diesel filter on the last I change the injector nozzle And now the truck not start at all I hope u can help me

      Electronic fuel controllers are outside my expertise sorry , you will probably need to plug in a computer and read the fault code I suggest. That’s likely to be a job for Mercedes truck garage.

    Hey Rich, is it possible to replace the shock absorber and possibly the tensioner without pulling the whole front end off?

      Shock absorber yes easily, spray WD40 on the fixings a week before you tackle the job would be a plan. Support the axle to remove any tension that might be present on the fixings too. I don’t know what you mean by tensioner.

    Great vids Rich. I have a 1988 811d, horsebox now camper. What grease do you use in this vid? Also, have you ever changed the master cylinder in the clutch pedal? Would be useful to see how you did it, if poss. Cheers.

      I’ve used a general purpose high melting point grease, also consider a comment from one of my subscribers to Jack up the wheel to take the weight off the joint before greasing, makes sense to me. I’ve not done a master cylinder on my Vario, on other vehicles it’s been easy for me. I’ve always measured / noted the adjustment before removal and used that as the starting point for the new part.       You could look at the gear lever linkage to see if it’s dirty or needs grease, the clutch may be getting worn or perhaps the clutch master or slave cylinder could need bleeding. Just ideas, might be worth bobbing into your garage guy 😀

    Is the bolt head locked in the back or do you need to put a socket on it to hold it to loosen the nut on the front?

    Hey! Thanks for the video! Regarding the pads sensor wires, the shiny sheet metal has a canal where the white wire should be seated and the metal then pinched with a plier. The way you are doing it wit plastic ziplocks is not good, the ziplocks will melt from the huge heat and the white wire will eventually rub to the rim, resulting in false brake error on the dashboard. I will try to upload a picture here, but I'm not sure if it is possible...

    Hey! More precisely, you have to grease it every 5000km, if you do lots of offroad then more often, like 2500km. To do it correctly, for the nipples on top with wheels on the ground, for the nipples on bottom with vehicle jacked up, so there is no weight on the kingpin. This way the grease can spread better where it is needed. This is the official reccomendation from Mercedes ;)

    Keep up the good work.. Have to say cable tying sensor wires to keep them away from the inside of the wheel is a good idea, however if that retaining plate ever gets hot it will likely melt the insulation on the wires.. the idea of a little thermal protection springs to mind.. 👍

      It’s a reconditioned unit from Birmingham Brakes, superb quality and service and less than half the price of the Mercedes Benz main dealer. See my other brake videos for more details.

    Our experience on other older diesels with mechanical injection pumps is that adding a few ounces of diesel treatment and/or a few ounces of two stroke oil with each fillup produces quieter overall running, easier starts and less smoke during acceleration. Is there any benefit (or harm) to OM602 or to the injection pump/injectors of adding diesel additives or two stroke oil?

      I’m afraid I don’t know, I’d suggest it’s a good idea on older higher mileage engines, makes sense that it could really help. Mine doesn’t smoke (yet) 😀

      Perhaps this tip will help someone with a OM602 in the US in the future: finding OM602 tuneup and repair parts in US can be interesting because that engine wasn't imported in any cars or trucks so there's no way to cross reference in parts store computer system; however, tell the parts store 1997-2000 Mercedes E300D(US) and even though it's a different engine, those parts bolt right onto OM602!

    Rich do you know which relay is the indicator. My 812 is 12v and not the same as the 814. Just wondering if it's the same as your 612. Steve

      Sorry I don’t Steve but if I was checking I’d sit in front of the relays and get a helper to operate the indicator feel for a click as power is sent from the indicator stalk. If the relay has failed you won’t be feeling a click and will have to use a 12v multimeter to see which relay gets power when the indicator switch is ON. I think that’s how I would start. (Also you could check the relays for other accessories (such as headlights and brake lights) in the same way and work it out that way)

    Hello Rich. I would like to ask for your advice...Ive done everything exactly like your video and everything went fine on one side of it, but on the other I cant retract the handbrake piston. Would you know why?

      I’m sorry I can’t be 100% sure, my guess would be that you are having trouble starting ‘on’’ the thread. Perhaps make or buy an 8mm hexagon that fits in a socket and you may be able to push harder as you turn. Failing that remove the piston or consider buying new.

      I just checked in a manual for a different vehicle, start the bleeding furthest from the brake pedal, so back passenger side first front driver side last. Good luck (you will need approximately 1 Litre of Dot 4 brake fluid)

      I’m going to have to say no, if that happened to me I would assume it’s an electrical problem and I’d start with easy stuff like fuses, faulty earths, rubbing / damage to wires etc. you’re going to have to remove the dashboard somewhat. Hope it goes well.

      This happened on my 814D Vario, I was flummoxed and ended up taking it to Merc, it had blown fuse. They sorted that and put in a new Taco disc in and it worked pretty much fine thereafter. Very occasionally I have to tickle the Tacho disc, but 99% of the time now speedo is all good.

    I have a problem with my starter motor on my 614D 2005 OM904LA . It spins but doesn't turn over the motor so I would have thought that the solenoid has broken or a lead from the solenoid has come off. I am rubbish with mechanics and dont even know where on my engine the starter is. I think its on the other side of my engine, as yours seems to be on the left when looking down on to the engine

      Sorry I’m not familiar with the 904, the starter is usually easy to identify, it’s usually located on the lower half of the engine at the rear, it spins the flywheel which is inside the bell housing, it’s got a very thick cable running to it too. I’d take it off and take it for testing. If you’re not confident best take it to a mechanic (that cable is full of electricity so take care).

    Do you know how the compressor is controlled? Mine isn't coming on and have tried tracing all wiring to the cab.

      My understanding is it’s turned on and off by a pressure switch, I suggest you ask for details from a Mercedes dealer or change all the pressure switches, I recently replaced a pressure switch it was £25 UK Sterling.

    Chambers come Pre set no need to adjust them , set pads in put pin in the lever and pump up both the foot brake and handbrake it will pass any brake test 👌🏻. VOSA approved

      Hi Ian, I’m actually not 100% sure if it’s ATF or EP90, sorry. I will look at my book and let you know, I may do a short video showing how to check the level. My rear diff is EP90 for sure.

      Thanks Ian for your comment, I’m not sure really, I’ve got all the original order docs for my Vario so just use that, if you provide your local Mercedes dealer with your registration number they will send you the engine number, mine did (without me asking).

    Rich Can you help? I have wound back the lower piston to accommodate new pads. Using a 8mm hex. It retracted fine but won't go the last 5mm so the new pads won't fit. It appears the mechanism is stuck rather than the piston. It's fully disconnected from the air ram and all the side pistons and guides are free and running. Not sure if its a calliper fault or the mechanical arm that pushes the adjuster forward...any thoughts??

      Sorry to hear that, all I could suggest would be to release the fluid pressure at the reservoir under the bonnet, also you could push/squeeze/compress the caliper piston whilst rotating the Allen key. It could be a corroded piston with rust stopping the retraction. Consider using a G clamp to do the squeezing.

    Good stuff. That nut on the back reservoir on mine has a rubber bung with a pull on it. I was under there once and tapped it with my back and it made me jump a treat. Neat video Rich. Thanks.

      Mine was just a drain bung no spring, I bought and fitted one to make draining easier, however mine has the electrical compressor fitted with air drier cartridge (I videoed cartridge replacement), so my air system is quite dry.
