160,000 MILE E46 M3 - IT SHALL NOT PASS! CAN THE WELDER SAVE IT?
In this episode, I make another attempt to get my 2002 BMW E46 M3 through its MOT. Last time, the car failed due to a hole in the floor, which turned out to be a bigger issue than I initially thought. After prepping the car by removing the interior and plastic components underneath, I brought in a mobile welder to handle the repairs.
While working on the car, I took the opportunity to refresh the interior, replacing the front seats and giving the cabin a well-deserved clean. I also tackled some advisories from the previous inspection-but the final hour before the MOT brought an unexpected challenge. A last-minute issue had to be addressed, but did I manage to fix it in time?
On top of all this, I tried to resolve the persistent EML (Engine Management Light) issue. With so many challenges to overcome, has the work paid off? Did the car finally pass its MOT?

Great video with ticking off the list of bits to be done! The battery drain could be due to the Hedgehog resistor too which is a pain to do! Or it could be the BM54 unit too.

Thank you, appreciate the support! The battery is definitely an issue-completely dead within a few days, and I think I might have just overcharged it 🤦♂️. The subframe definitely needs doing, but the more I look into it, the more it seems like a really difficult job to tackle on the drive by myself. Hopefully, I'll figure it out, as I really want this car to be fully fixed!
That's just going to keep rotting away underneath as the rot is still there, he's just welded a plate over the top to hide it which is not the correct way to repair rust.
I think there are two ways to approach it-one is what’s been done, welding a plate over the area and sealing it properly so no water gets between the good and bad metal, which is sufficient for MOT. The other option, as I understand it, is to cut out the rust completely and weld in a new piece seamlessly, which might be something I look into later. But for now, the priority was just getting it MOT’d. I’m not a welder, so this is just based on my limited knowledge! 🙂
@XenGarage91 yeah the patch up job isn't good, it'll rot away still and 6 months later those plates will be rotted too as the floor rust will keep spreading as its not be cut out and removed, should have got it fixed right the first time and not need to go near it again
That welding job is the worst I've seen, didn't cut out the rust just welded a plate over the top, botch job that
Battery drain could be from a bad ground or the final stage resistor.

She's definitely a keeper just imagine how many others that have rusted out floors etc I'd get it done and see if once the weld is complete look into the a powder coat which means they would need your car on a lift to spray and heat the paint up never again in life will you need to go back to that part done deal

How did you get on with your snapped bolt? I am stuck in the same situation on the brace, snapped an extractor in the hole trying to remove the snapped bolt. Absolute ball ache, I think I need someone to weld a nut on to it to remove now, yours is slightly better than mine as it’s protruding a bit from the bracket.
I’ve had no luck with the extractor either - broke my drill and a few bits in the process. Ended up picking up a second-hand brace, but now I’m stuck with the exhaust needing to come out for access, and one of the bolts just won’t budge. Looks like it’ll need some persuasion with an angle grinder at this point! Seems like a proper pain either way.

Gutting! Rust is a bastard. That's the thing about the UK... so many awesome cars going for cheap by global standards but most all of the cheaper examples will be rotten to a lesser or greater degree. Horrible stuff to deal with but hope you get it sorted. These things deserve to remain on the road. Best of luck!

Will be worth it when it’s all finished I bought a super cheap but very high mileage 320ci convertible 265k miles! I love it to bits though even if it is only a 320 😁

@ mines in very good shape both cosmetically and mechanically surprisingly the only bit of rust it had was a rotten drivers wheel arch which has been replaced
That's a sizeable hole 😳 How did the 1st guy miss it? Take the underseal off and see how far it goes back with wire wheel or flap disc. Probably double the size as rust usually creeps under. Strip seat and carpet out to check floor inside. That makes it easier to price Probably in the region of £300-500 as they will have to make a section of floor which isn't easy. Half to full day on it.

Thank you! Technically I can't drive it, as it has no MOT and no Tax (which I can't get without the MOT). I'll be speaking to a couple of places I already found, hopefully will be able to figure it out.

About the oil lamp. A common failure is the oil pressure sensor on these cars. (if you still have issues after topping with oil). Its an Easy fix for small money. About the EML, just another guess if it occurred after you tried to dismantle the exhaust, maybe you got a leak. Its often enough to get high emissions readings. About the ABS sensors. Very common is dirt in the connector housings. Try to clean them and if you have luck the problem is solved. Keep your good spirit. I really hope you can enjoy your nice car soon.

Guy just undertook a full rod bearing job on the drive in the uk in December and as a side job while he was in there 😂 fair play to you and your videos give me inspiration, I have my rack to change in the next few weeks on the drive and your video also kind of covered that part.
Thank you! Yeah, I didn’t show much about removing the rack. I ran into two issues with mine: first, the U-joint-I took off the top pinch bolt, but the joint wouldn’t fit between the engine and subframe, so I had to raise the engine slightly. Second, one of the banjo bolts was missing its washers, so I ordered all three bolts with new washers from BMW for about £40.

Excellent work in less than perfect condition. Have you checked for a leak from between the oil filter housing and the block? You should be able to see with the air filter box removed. Given the age of the car, it is likely that the gasket has hardened. On my M54 engine the leak from the oil filter housing/block resulted in a similar distribution of oil.

There are plenty of places to get the correct bolts from. It doesn’t have to be BMW or euro car parts. Any engine builder shop will tell you the best place. Some are much better than BMW parts. Remember next time you are doing any jobs shop around for parts but avoid Indian or Chinese manufacturers. Japanese are good, German are good. Look on the web for German car parts and you will be overwhelmed with your options. Especially on engine parts.

Oil leak is most probably the rocker cover gaskets, which are very common on BMW

@@XenGarage91 I don't have any favourites. Alfa doesn't seem to get much coverage. If not then an RS4 or C63 might be worth a look. Not sure what the market in UK is like
For the bolt i would use a qaulity center punch and very important a good high qaulity of drill bits make sure you hit your center punch perfect in the middle and then start with little drill an if you reach 6 or 8 mm drill try an extractor maybe you can heat up your broken bolt with a torch before using extractor ornif you drill all the way trough you can try and use rust desolver oil and spray trough your hole you made and let it soak for a night.sorry for my english i am from belgium so there may be some faults in it.good luck

@XenGarage91 yeah I love it, but of course rust was an inevitable thing 😅 I had some welding done when I got it but it's sat since then so it'll probably need more now. Oh well. It's 13 previous owners but I plan to keep it forever. It's my long term project 😁 How are your rear subframe mounting any cracks? - I know there is a weak point there on these. Vanos systems too might be contributing to the oil leak. Or rear main. I am sure you'll get to the bottom of it 💪🏼 good luck bud
13!, mine had 9. Visually I can't see any cracks, but from what I've seen on TH-cam some can only been seen when the subframe is off. I would need to get this done probably sooner than later
@@XenGarage91 yeah the sooner the better. I think due to the nature of a convertible it changes hand for the winter. Some of the previous MoTs are laughable. One was not registration plates and wheel nuts loose 🙄
Your front springs aren't seated right onto the shocks, edge of the bottom coil should be tight against the groove in the seat
The shock sit for the front ones is oval shaped, and the spring at the bottom oval shape as well. So you can only put it on two ways, and in both cases it sits a bit off the rubber. Maybe I'm doing something wrong, or maybe it needs a different rubber, let me know if you know.

How much was it ?i think i may have bought the cheapest in Portugal 300 euro and 50 for the hard top, no inspection an 320 Ci convertible, i have a E46 330CD as well which I adore i paid 1750 for that one

First but incredibly dull you got an E 46?
If you do front shocks make sure to use a lot of penetrating oil and heat on the pinch bolt. It’s threaded into the knuckle so if it snaps it’s bad news. Keep it up 🫡

Is the front crash bar the same as the original, i understand there are differences between the alloy and FRP versions (generally alloy 01-03 and FRP 03.5-06)... Also is the bar pushed on the lugs enough? Mine required a ton of force to get it to clip in properly.
