    Did you use double-sided tape?

The leftover high-density polyurethane foam from the Lithium battery was adhesive-backed, as stated.

a helmet that old is good for the bin and nothing else, the outher scale looses impact capacity every year

By "scale" I assume you mean shell. But how do ABS, fiberglass, and carbon fiber shells compare? Which binders are best? What is the chemical mechanism of deterioration for each material? So this is based on: 1) your opinion; or 2) studies by .materials labs?

That lid should have been binned years ago!! 5 years typically… 7 years maximum for a decent composite lid. An ABS lid 5 yeas tops! It’s the EPS inside the shell, that’s the problem, it degrades over time. Running an old helmet like that is just asking for trouble.

I not longer use this helmet... but I heard a dealer assert on his video that EPS liners shrink by HALF (lose half of their volume) if you go much beyond the 5-year lifespan... which is complete nonsense. I would love a cite to an actual study by a materials lab, or by Snell Labs, or anyone else reputable as to EPS degradation. Got one? How about the chemistry of EPS deterioration? I read somewhere that UV light degrades styrene. I suggest you avoid UV transparent helmets.

1: helmets have a shelf life. the shell laminates degrade over time. this is the nature of the universe and composite structures in particular. the generally accepted rule is to replace a helmet after 5 years - even if it's still "brand new." 2: motorcycle helmet manufacturers design these things very carefully (at least the good ones do - arai, for example). any changes to the structure or lining of the helmet may make it unsafe. like closed-head-injury-from-an-otherwise-minor-bump unsafe. it may feel more comfortable, but it also might kill you. 3: don't cheap out on your life. go to a motorcycle store and try on all the helmets. find the TIGHTEST fitting helmet you can fit into. when you find one you think will work, just wear it around the store for 15 minutes to see if it becomes uncomfortable. if the store won't let you do this, leave and find a motorcycle store that cares about its customers. WHATEVER YOU DO, MAKE SURE IT FITS. i'd rather wear a well-fitting helmet that costs $100, than a top of the line carbon shell arai that is uncomfortable. your helmet is the single most important piece of gear you will ever buy for any purpose. buy the best one you can find, and make sure it FITS. don't ever modify a helmet, and don't wear it if it has taken any damage. take care of it. couple years ago i spent $600 or so on a new hat. i didn't wear it for more than 2 hours before i put the bike down and scraped the helmet a bit. not bad. not cracked or broken. still wearable. just scraped through the finish really. i went out the next day and bought another one because i care about my brain than another $600.

Prior to fixing my Caberg I looked but could not find any report of a test of various helmets with different shell materials and their lifespans. Do you have a comparison test? Love to see it. I did find, I believe it was, an old Cycle World article where they put a bunch of helmets on the roof of their building and left them there for several years. As I recall, none of the shells delaminated or had any visible deterioration. Bear in mind fiberglass (with its binders and gel coats), carbon fiber (with its binders and gel coats), polycarbonate and Lexan (plastic) are all different materials with different chemistries. I doubt they all fail after precisely five years. Fiberglass boats seem to last pretty well. My old HJC helmet did fall apart years after I bought it; the EPS liner and the trim strip around the bottom of the shell fell out of the helmet because the glue holding them in dried out. But, the shell never failed. Except for not being glued in, the parts all seemed undamaged.

9 years?!? Should have been replaced 4 or 5 years ago. ANY modification is a no-no. Unsafe and will void warranty. This is wrong from the start

There's a TH-cam video with a contrary opinion as to the lifespan of shells-- especially of quality helmets like Arai and Shoei (and I would add Schuberth and Caberg). A shell material used in inexpensive helmets is injection-molded ABS (acrylonitrile butadiene styrene). ABS is an alloy of those three plastics. ABS can be extremely rugged. Its downside is that it is heavier than a well-made fiberglass or carbon fiber shell. It doesn't sound like you've done your materials science homework. I hope you don't believe everything "people say."

Where did you purchase your foam?

    • @lsgettier

The recommended Shorai LiFePO4 (lithium iron-phosphate) battery has higher energy density and is therefore SMALLER than my bike's original PbS04 (lead sulfate) battery, so the Shorai comes with numerous layers of adhesive-backed high-density open-cell polyurethane foam to line the bike's battery box so the smaller Shorai battery will fit. There was plenty of foam left over after installing the Shorai battery. As mentioned, adhesive-backed moleskin foam, from amazon or almost any drug store, may also work.
