A couple of things. Have your boss do a load to check if 75k is too much. There had to been done when 1st built so it may be on file. Second, if it's tripping on limit with both zones open, you are either overfired or starved for air. You need to Google formula to check airflow with both zones open and bypass closed. (1.08×3.14 etc). Turning vanes in supply plenum maybe needed. Check manufacturer's specs for minimum length of bypass between supply and return and that you've met that. Finally, if unit is only tripping when one zone is closed, check if barometric damper is installed backwards. You're doing a great job for such a young man. Our craft needs guys like you. Your boss should come back with you so you can see what he finds. You'll never forget it. Good luck! Give us a future update.
Take the manifold pressure down more 2" w.c. just make sure it lights okay and is rectifying ok. Two stage furnaces run 1.5 " w.c. on low fire and they operate okay.
I thought about that but bossman didnt want to stay that low, i initially got it down to 2.2" but he told me to not leave it that way. But i do think that wouldve brought the temp down .
The issues is that air filter. If you have zoning you need a media filter if not you cannot use any any any 1” pleated filter it must be fiberglass. It will trip limit no matter how well you design the duct on a zoning system.

nice vid. the only other thing i would come up with is if the supply vents in each room are open as well as see if there is another filter due to it being higher than a 2.5 ton, which would answer your question of it being over sized
They have an orifice plug to downgrade the furnace. Cap the last and move the flame sensor over one. I’ve only done it once to a grossly oversized unit.
Yeah the problem is when 1 zone is calling its dumping a crap ton of heat into the return affecting the temp rise. As well the sqr.footage of the home is listed at 2k but only the 2nd floor is barely 1000sqr.ft. The overall design is flawed and if it was smaller in btu's we wouldnt have much of an issue.
maybe the customer didnt change his filters properly and the case coil is dirty causing high limit trip....even if the coil is 3 years old poor upkeep can get them dirty quick

yes, sounds oversized to me. that is probably why the by pass duct was unhooked. drop the excess into the attic.

Its only got the one filter at the furnace, the 2 registers cant hold filters. As well the vents are open upstairs and downstairs.

Ive never heard of that! If i were to do that would it be smart to lower the gas valve outlet pressure to the manifold?

If it's oversized and a 60k will do, find out orifice size that will produce 60k and replace them.

Thats what i believe. It works "okay" when both stats are calling but when 1 has to run, the supply duct cant handle all the heat
I know it sounds a little too simple but they could possibly have the registers cut off. Homeowners do weird things
