I used a step drill and it worked perfectly. I also went with 3/4” diameter instead of 1 “ so it would have a bit more material. Non critical. Oh and pro tip. When you get to cutting the 5-6” hole in the inboard rib of the fuel tank, get yourself an hvac hole cutter. It’s the one where you drill a center hole and a cutting bit cuts the circle. Cuts a beautiful circle and won’t kill you. Let me know, I’ll send you the link for anazon.
I saw someone on IG using a step drill and it looked wonderful, even up to 1”. (Though I like the idea of leaving a little meat-that 1/8” side to side was a bit close!) I was just reading about the rib hole last night. I’ll be there soon, believe it or not. I think I know which one you’re talking about. There was a Milwaukee bit right next to this one.
Might not be bad. I'd suggest getting some of those outer-inner dimensions together and posting on VAF or talking to the folks at Van's. I've seen some pretty deep countersinks get the "OK." Also, there's a pretty high probability I'm wrong. We've never met, but if we ever do, you'll find this to be true about me. I excel at being wrong. And usually in the most catastrophic of ways...
My countersink cutters are from Cleveland Aircraft Tools. Chatter can be a problem, but I didn’t have any issues on the spar. I believe installing the nutplates to guide the pilot can help if you haven’t done that. Lowering speed tends to help too.

Amazing precision! Who do you keep your shop so clean with so much going on?!!
Not enough room to make a mess! I feel like at all stages of the project I can mutter, "I need to clean this place up" and it's true.
