US environmental limit for concentration in air (by OSHA - work safety and stuff) is .1mg/m³ This would mean it needs to spread into 40 cubic meters (e.g. a 4m×5m×2m room) to not exceed these limits So yeah… Most likely not dangerous. Still better to ventilate the room and try to not inhale too much when it's still concentrated, but it's not gonna harm you from happening once
This green screen - headless whiteboard thingy is amazing! :D Maybe 3D printed stuff wasn't a good idea with high volgate that generates so much heat, melting the filament :/
You can use ferrite dust mixed into epoxy, gives much higher density of ferrite while also decreasing the maximum conductive length from the size of the rods to the size of the ferrite particle. I'd give it an external plain epoxy coat to cover any exposed bits of ferrite from the casting though.
Pro-tip that I learned recently: you can thin out the epoxy with acetone and then paint it on to the secondary coil with a brush. It'll be less messy. (learned about that from a video about making voice coils for home-made speakers)

BTW, 3M Scotch® Self-Fusing Silicone Rubber Electrical Tape 70 has an elecrical insulation rating of 34k volts per mm of thickness.... that should be really useful in a project like that. Either between the two coils, around the screw that was too long, or between the secondaty and a solid ferro core...

I wish this guy was my science teacher back in high school. I joined the navy after highschool and became an sonar technician. I discovered a big interest in how electronics work and in conjunction with ElectroBoom's channel, I've decided I want to go to college for something with electronics. I was thinking electrical engineering but ultimately I want to be able to work on electronics doing troubleshooting. I loved the problem solving aspect as a technician.

Perhaps the dielectric strength of the 3D printer plastic isn't high enough. It's definitely nowhere near that of epoxy. Maybe you could 3D print negative molds, and use those molds to make epoxy versions of the plastic forms.
I though that, but then there is epoxy between primary and secondary on top of the plastic, so I don't know it that buys me much. I suspect there was a bubble under the plastic in the epoxy I poured, otherwise why would the plastic bulge out so hard?? Not sure, have to cut the plastic and see what's under.
Your epoxy electric motor setup is exactly how i fix my fishing rods! 😀 I use epoxy to adhere a winding of braided fishing line over the new line guide eyes. It's like homemade fiberglass.

There are some 'cheap' thermo imaging cams, which you can connect to smartphone. Pretty awesome if you can see temperatures on all kind of stuff. Also prevents unwanted thermal destruction of prototypes.
Im far from an expert, and this is probably a stupid suggestion, but my idea is to place the primary where the "hilt" of the wand would be, as in having the handle you hold it with, the primary just above it, the secondary above that and ending with the top load, it'd be more shaped like a tradition tesla coil and maybe would work better, maybe also having a 3D printed box or something under the handle to contain the circuit

Hi, I really love these projects, they’re incredibly informative and a little bit dangerous at the same time. I would like to make a suggestion about the wand. The primary winding overheated you say because of arcing. I don’t believe that is the case, I think it is because of the thickness of the wire. You have a high frequency resonant circuit and a high frequency alternating magnetic field. This is inducing a lot of current (eddy currents) in that thick copper wire causing it heat up and waste a lot of power. I would suggest replacing the thick copper with much thinner enamelled wires bunched together like a rope with all the ends connected together.

The right filament would solve that, provided the printer can print said filaments.
If you used PEEK or PEKK it would have a much better thermal and electrical properties, but a wallet hurting price.
Another problem with 3D printed stuff: it's green, which means you won't be able to use it in front of a green screen to put in a magical background.

A suggestion.
Replacing the copper wire to the primary winding with a copper pipe and pumping water through the pipe should solve the heating problem.
