For our proof-of-concept vehicle we came closer to using a chainsaw! We did it the old fashion way for the custom build; sheets of paper and the skills I learned many years ago in a graphics class (long before CAD - we actually used an engineering scaled ruler!) As for our new production electric roadster, we are using a CAD program and a plotter. We are planning on hand building the molds. We know several skilled craftsmen from the marine industry. Check us out from time to time!
@waterwart There are other foams that can be used, but what's commonly known as "styrofoam" is EPS, expanded polystyrene. It's highly soluble in styrene, which is one of the chemicals present in polyester resin. You can use Epoxy and still use EPS, or you can use another formulation of foam, usually polyethylene or another styrene resistant foam instead, but that's not styrofoam.
Don't ever try to use styrofoam (EPS) with polyester fiberglass resin. The resin WILL cause styrofoam to dissolve, because it contains styrene, a powerful solvent.

It would dissolve, in another video I was told to use venting tape( kinda like duct but it's a shiny metallic)
