As a guy who designs electrical things as the day job, the time you took to do each wire and connection right is what I love to see in the field. Excellent craftsmanship all around. You used the right tools and took the right time to do it right.

Maybe it's already been mentioned somewhere or maybe someone else has made the comment, but I'd really suggest putting a driveshaft safety loop or two on the rear shaft. Any failure of a driveshaft component at speed and that shaft will start whipping around in the tunnel with enough energy to rip into those battery boxes pretty quickly.

I've mentioned this on every episode he drops. When that shaft lets go, his hummer is going to burn to the ground. I hope he is able to get out before it gets too hot.
Idk what that thing is but someone mentioned something in a about that a thin metal plate he used to attach driveshaft (?) or something to the body of humvee & they pointed out that metal plate can't possibly handle the torque produced by this. Are you guys talking about the same thing?

It’s more terrifying to remove and recharge 6s lipos in a rc car. Those things have like no regulations and could go thermonuclear at any moment. Even just sitting on a shelf.

That high pitched noise is probably FOC - “Field Oriented Control”. It’s a method for controlling motors at slow speeds and many controllers switch it off at a steady state. Your motor controller probably has some configuration around this, you have a lot of inertia so once your moving you can probably shift over - experiment with the cutoff to get lowest noise / smoothest acceleration.
For something with the weight of a standard ICE hummer 20 kmph (16mph-ish) for the acceleration to switch to a higher speed. That's the maximum I'd say, could easily even go for half that.
It's mostly a setting of "how fast are you going to go offroading to the point your motor can't push at standard settings?"
@Jesus is LORD Sorry fam, I'm agnostic with what book I wipe my ass with. But I find bibles to be especially soft on my sensitive skin.
I am willing to bet, that it runs on Vector control (FOC) over the full range. The whine comes from motor coil resonance due to switching frequency. At low speeds the PWM signal is at low duty cycle, which creates a rather drastic change in magnetic flux in the coils, which in turn makes them vibrate.

It is probably running FOC, though it is usually not turned off to my knowledge. But there is usually a high frequency injection happening (at least with sensorless FOC) at low speeds to estimate the direction of the rotor. At higer speed it is not needed since the induced voltage from the magnets (into the windings) are much bigger than any other voltage drops and can therefore be used to estimate the direction of the rotor. But it could also be an inverter with variable switching frequency as @Veselin Georgiev says.

I'm amazed Jerry has been able to put this much time into projects with a newborn. Mind you, it's not just a "this'll be cool", it IS a large part of their income stream.
Me, I was chuffed that I built a 3 foot aquarium & wooden stand during my wife's pregnancy with our first, it was my "stay out of her way and let her rest" project.
The high pitched whine that they were talking about is the DC braking feature of the motor controller. It's applies a PWM signal to the windings of the motor to hold it in position when momentum, gravity, or some other force is causing it to move when you're telling the motor to stop. High frequency switching (PWM) makes noise because of efficiency losses (sound, heat, light, etc.).
You dont get a high pitched whine from a tesla or bmw
@@florrieflorrie4577 I'm not sure what sort of methods Tesla or BMW employs for their motor controllers. They could be using regenerative braking. Depending on the gearing or noise dampening involved, this can be relatively quiet. The DC braking that I think was used here can also be quieter. When they close up the hole in the cabin that goes straight to the engine compartment it should dampen it. High frequencies don't penetrate walls as easily as low frequency.

@@Drag0nmaster yeah that thing even with sound dampening is gonna sound loud as hell. Not as loud as a diesel etc but still loud because he’s got balloon style 33s 35s so that makes it louder, then the wind noise and basically sheet metal panels that vibrate like crazy at higher speeds, it will be miserable for good drives
Generally, when you assemble high power electrical leads, it is good practice to mark the mounting hardware, so that you know it has been properly torqued and it hasn't moved. Loose joints can create cool fires 😁
Also that whine you hear is coil whine from the motor. You can try to change carrier frequency of the inverter to minimize it.

When Cambry came into the picture she added a nice colour to everything. I like the episodes where she appears as much as all the technical stuff.

Working, myself, on a relay setup for a rock crawler with 32 relays and fuses, I have been almost overwhelmed by the learning curve of rewiring the entire vehicle. This project blows me totally away, and really provides inspiration. Congratulations, you deserve all of the thrill of that first drive.

You should put a couple driveshaft loops on it to prevent damage to the center box if you were to ever have a u joint failure. Hate to see it burn to the ground due to a battery venting. Great work! Love the series!

You should probably install a steel hoop around that drive shaft to keep it from smacking the center battery box. If a universal joint breaks it could get ugly
I found myself grinning from ear to ear when you all drove through the parking lot. What an undertaking. This is the best build series on TH-cam right now.
Back in the day, I had to solder each wire into the cups on the back of the cannon plug pins. Tip: start from the center and work your way out.
Honestly, each one of these videos, for me, is the most highly anticipated thing on TH-cam. The sense of satisfaction and fulfillment Jerry must feel all throughout this process can’t possibly be overstated. And really, imagine once this whole thing is buttoned up and fully functional; what can he not do then?
Being a mechanic who operates a family business I'm really excited by the future of electrification, alot of people assume I'm against it because keeping liquid drinking jalopies on the road is a major part of my lively hood, it's exactly the opposite, I would gladly trade dropping compact electric motors into vehicles instead of piston pumping greaseballs 😂

2 things
1. Spraying that centre box with some bed liner for protection could be a good idea.
2. Some catch loops for the drive shaft. If it breaks loose with no restraints it will either thrash like hell against the centre box, or your Hummer's rear end will try to do the pole vault as the front of the drive shaft ploughs into the road.

Jerry, the hole drilled through the middle position of the metal section severely compromises the structure of the member that joins the chassis perpendicularly from side to side of the Humvee. You should look out for some flex or accelerated failure by the thinned out material there. 16:00.
I think it should be ok. The hole would reduce shear capacity mostly. The majority of bending capacity is provided by the top and bottom flanges which are intact and so there shouldn’t be much if any additional flex. I would be more concerned if the top and bottom of the section are cut.

Followed this project from the first video. Going through an engineering school right now, there are often moments were I think the task at hand is impossible. Just a lot of input in a short amount of time paired with high expectations. Then I remember that guy from TH-cam, who DIYs an EV conversion in his garage and that really puts stuff into perspective. You're an inspiration, Zack, thanks for taking us along for the ride.
The drive shaft underneath the centre boxs need to be a little more secure i think by making a tube chassis type of thing around it,just to be safer if the shaft breaks or something

i saw your coolant routing at 3:28. You might swap the direction of one of those stainless steel pipes, because you are cooling the right battery way more efficient than the left one. This is due to the pressure taking the easiest way through the system. like in the early 1991 Mazda NA Miatas.

as an engineering student this project is so fascinating and watching your videos for this series for twice or thrice like a kid watching cartoons 😅 and also I can almost feel wind through my hair as the Hummer is started 🔥
The way jerry present everything .. the little details..Its awesome...we should promote these types of knowledge ....not the shit most TH-camrs present in their vlog.
“Overkill is a good thing” This is the difference between engineering on the fly and engineering to make a profit. Engineering on the fly is not as financially constrained since it is based off of your cash flow. Let the project take longer and you have more money to spend on the project. Engineering for mass production means every time the design saves money that ends up being money you can spend on more features or more RnD for your next product.

1. The metal box is so tightly enclosed (including water seal) but the front portion seemingly has a gap? Was this explained somewhere in case I missed?
2. What are your thoughts on that metal box not being easy to tear apart? What is some battery module dies, wouldn't the replacement be super hard?
3. Thanks for mentioning the whining noise. When in your previous video you had it installed, I saw no comments and thought I am the only one hearing the tinnitus like whine. Is it from the inverter?
4. Are there sensors inside battery enclosures that does monitoring for you and show alerts?
Yeah and head didn't use thread tape for the breather valve or other threads which seems a bit odd since he went to such a measure to seal it
@@Encrypt- no need for extra sealing because there is an O-ring that does the sealing.
I'm pretty sure the whining is due to the inverter. Actually the noise itself probably comes from the motor but it's because of the inverter switching. Other electric vehicles definitely make the same noise.

Awesome job! The whine is extremely annoying though, reminds me of some of my RC cars, in rc it is usually fixed by adjusting PWM settings, not sure if it applies here. My current RC powered by sensored BLDC motor with foc control is completely silent and so is my sur ron ebike, so there must me solution out there, keep up good work!
JFYI: lifting eye's are meant to be lifted on in the same plane as the ring. Washer's (ideally hardened) can be used to time the eye to the correct angle. Not a big deal for ~100lbs per eye but I have seen them snap, and a 2"UNC eye's base bent and cut into a grade 8 washer..
That 3 AM test drive of a project never gets old lol.
Also, that whine sounds like the PWM frequency of the speed controller/inverter, it might be switching drive modes at different speeds? Should be able to be tuned out with some settings. From my experience ESCs tend to do that when they're running in sensorless mode. I assume that motor has an encoder but it may need some configuring.

The IGBTs on inverters are expensive and depending how close the temp sensors are it could be very easy to break them without cooling hooked up. Also not a fun rework as there's a risk around capacitors still having high voltage present.
Hyped to see this working! Just thought I'd throw this out there for anyone using this series as a guide for their own projects
IGBT's are old school, Silicon Carbide Mosfets have replaced them in any modern high power application. Far more efficient and a lot less energy lost to heat.
@@AirCrash1 yeah we're shifting to those! Don't want to overheat them either way, if people salvage parts for their conversions it may be useful to know of the old school things too
Hey zack, i know its still a long way to go before this is anywhere near complete - but is it possible for you to put up a graphic (either in a video, or elsewhere) that shows the breakdown of what you are installing into the hummer and where it goes? like top down view of the hummer with the engine and ESC in the front, ecu somewhere in the middle, 12v system in the passengers seat, batteries in the back, and what ever is going out the back of the batter box etc? maybe if you 'have the spare time...' mark what things you have done etc - just something to help everyone follow along with what is a very complex conversion for most people to 'just know' where everything goes or what is needed?
As we did in the cabin of the boats at Night you use a low wattage RED blub to light up the cabin so we cab see somewhat outside...As the military does as well to help you see better at night does not overpower ur irris with white light.....
TH-cam projects have gotten so big so fast. Just amazing to see your craftsmanship in this series!
So good to see the Hummer rolling under its own steam. I’ve really loved this series and learnt so much through it. Can’t wait to see the first proper road tests. Hopefully not at 3am again.
