I've never liked JB Weld but in this case it seems as if it is a great solution. I'm just working on my heater box too with even worse fractures around the heater core area. Great job as usual. Love your videos and so glad you are back

Hey John, these heater boxes and the plenum box for the evaporator are fiberglass and after 50 plus years, they get very brittle. You could fix it with fiberglass and resin or just JB weld it. Its not uncommon for those to be broken. I get the foam for the doors from an auto upholstery shop. They have all types and thickness of foam. You dont want a really porous foam and you dont want a really hard foam either. Something in between that will seal yet not let air pass through it. The heater box where you were fixing the broken part does not sit against the firewall, it attaches to the fan area with the 4 nuts. Remember that it must be sealed there or it will leak air. If you put washers there, your separating the two and it may leak air. Maybe you could make a seal for that with foam or rubber. The rusty grille you pointed out is a heater vent only. Only hot air passes out of that grille. It is not the recirculating air intake. The recirculating air intake is where you took off that big panel on the front of the heater box. Once the recirculating air door closes off the heater core, then air gets sucked in from the grill on the heater box front panel. I hope that makes sense. Great video, thanks.
Thanks Nick. I have what's needed to seal the fan enclosure perimeter. Hopefully, I'll soon be able to get that AC plenum out. I'm not really looking forward to it, but it must be done.😏 Regards, John
John, Amazon is your friend for the foam.. you just need to know thickness/density and you'll get it. :) On that repair you made, from here it looks like there were slots cut out intentionally on the outside of each hole... it looks perfectly square..like its keyed to make it fit on perfectly. not sure it if matters, but just pointing it out.. not sure if the washer will interfere with anything. :)
Ron, Right you are, my friend. I'm first going to check out the Walmart and Lowe's air filter sections. And no problem with those slots...the use of ribbon seal will cause the heater box to no longer sit tight against the inside firewall. Regards, John
Hello John. Sorry I could not help you out with that fragile box, as mine is not an A/C model. Maybe that screen thing comes off with the blower motor? I hope Nick or Alvin could shed some light on that. I think you can get some of that foam stuff in a roll at a craft store. Carole had some in her craft room 1/2 inch thick. Thats what I used on the blower motor plate to the heater box. It's not black, but you can't see it so who cares. George B

This JB Weld is steel inpregnated Epoxy. When cured, it's rock hard.

I need to pull / replace the heater core on my '71 Chev Malibu. It's not leaking...but it's more than likely to at some point. This vid is helpful.
Piece of cake, my friend. It's just a small radiator. Be sure to first drain the radiator or you'll have antifreeze everywhere.
