  • Picked up this Generac XG10000e that is not making power. This machine has a lot of hours on it, was used on a construction site. Will take you though the process of troubleshooting and fixing the issue.

      This is only a reminder
      1) KEEPING OTHERS SAFE: Please do not allow an unqualified person or your children to operate and service the portable generator. Just because some manuals don’t say that doesn’t mean it’s safe. That is important against the generator safety rules. We also need to be keeping an eye on our children too. You need to make sure that your children are not playing near the portable generator especially when it’s running so they won’t get electrocuted. Generators pose electrical risks and they can be hot during an operation. Please keep your children away from the portable generator at all times. It is important to keep our children safe especially our little ones. Children often get curious about anything so we should keep an eye on them to also make sure they’re not wandering towards the generator.
      2) WHERE TO RUN YOUR GENERATOR: Some people use their portable generators indoors which increases the risk of carbon monoxide poisoning. It’s important to have a carbon monoxide if you have a gas generator. Never ever use your generator indoors even if your doors and windows are open and even in the garage is not safe to use a portable generator. Not even at your porch and your deck. It is never safe to use your generator indoors and in enclosed areas of your home. Your generator needs to be 15-20 feet away from your house.
      3)🔥FIRE HAZARDS: Never refuel your generator while it’s running. You need to let your generator cool off before refueling it and before storing your generator. Never overload your generator too. Never ever back feed your generator. You should never plug your generator into a wall outlet. Also never store propane tanks indoors. Please keep flammable things away from the generator as well and please don’t smoke cigarettes near the generator. Having a fire extinguisher next to the generator is also important against the generator safety rules.
      4) GENERATOR OPERATION: make sure your hands are dry before touching the generator. Never use your generator in wet conditions. Don’t let your generator get wet. You need a generator tent if you need to use your generator during wet weather. Please don’t wear loose clothes when operating the generator. Turn on your generator before plugging in appliances. Use the right cord for your generator. Please do not use worn out cords.

    After 1600 or so hours, There is no way that such miswiring occurs without an element of intentional sabotage. Incredible that you figured it out. I salute you!

      That stator looked new, the brushes looked pretty damned new and the bolts on the cover had been recently opened. Someone got this, put in the new bits but it didn't work because they replaced the wires wrong. Thinking it was the same problem as before, they sold it on with some story about it suddenly stopping.

    I am a master electrician and use one of these XG 10000E units as a whole house backup generator with a Reliance Controls manual transfer switch. I have had it for going on 5 years and exercise it monthly for around a half hour and refill the tank annually with stabilized ethanol free fuel. I turn the fuel off each time and let the engine stop for lack of fuel. Have never had a problem. Runs the entire house with out a hiccup. Can switch from utility power to generator power and back and the computers don't even sense the switch! Excellent video, keep up the good work!

      My favourite experience was repairing a generator for a shop (motorcycle but they kept having generators brought in) back when I had never seen the inside of one before and didn’t know what an avr was or did, let alone much about brushes (I must have pulled them, it was so long ago I forget), lucky for me the owner already did all the textbook repairs, which meant everything I didn’t know was known good (I still suspected the “black box thing” now known as the avr to have been damaged by the initial failure, cause and effect are difficult) so I poked around, pulled the stator (while having one of my first experiences with marijuana, otherwise I would likely have asked about going that far in) then I brought the stator to the guy and had the generator all packed up, he said if I can fix it to go ahead because otherwise he would have to pay XXX for a replacement from eBay (I was a bit nervous because failure meant he may miss the sale and not find one again) brought it back, tore the coverings off the wires, used varsol to soften the varnish, I think I used some acetone too? Not sure, found the break (connection between the wires and the windings, child’s play) and then realized I couldn’t connect it back because the winding went under the rest of the windings, checked from the known break to make sure it was the actual break and not my fault, the other side was broken, or something else (my thoughts at the time, but it was just the other side), took a risk and opened that side up too, it was broken, allowed mild internal panic to wash over me (maybe I broke them both, and this wasn’t the problem?) as I tried to get continuity between the ends, sanded the varnish a bit and got continuity, and salvation.
      Next was the actual repair, so I headed to town, grabbed some light blow fuse holders, or whatever they call them, mainly because I couldn’t find another source of wire strong enough without going to the city (100-150km trip), conveniently though that would allow a easy to replace failure point and flexibility, so I soldered the connections up and started the next step.
      I put it (the stator) all back together and it had an intermittent connection...., took it apart and made it cleaner and wrapped the wires in a way that made a mechanical connection, using the solder just to hold them stiff, popped some non light fuses in and threw it together, fired it up and tested with a vacuum, all was good, sent it off to the shop I got it from and traded the work for a carb sync for my dads bike (possibly a tuning too? The person was vague even before the generator thing).
      Last I heard about it, he sent it up North to family to have it as the generator there (unsure if backup or as constant use)

    Watching this multiple times over a couple years makes me have great respect for James. I personally thought one winding was dead. The wiring was complex but James knew what values they should be. But to not having a color wiring diagram!!!! To figure this out without a manual for this specific genset means this guy is good. We don't have a market like he has, but people need to know who he is when saving money on repaired generators. Thanks James for your videos.

    I work on LP standby generators of many brands.
    A few weeks ago I was called out on a B&S 20KW that was not transferring back to utility after a power fail. When talking to the customer, they explained , a service company replaced the transfer switch circuit board. When comparing the factory schematic to the switch wiring I discovered "mis-placed" connections.
    Luckily when I returned the stake-ons to all to their proper locations everything functioned as normal again.
    So, when changing out wiring, label, label and take a few pics !!!!
    Great vids, very carefully made and informative...thanx for sharing your discoveries...

    THIS was really a good fix, shows he understands the principal of how the power is made. I could not follow all of it as I don't know all the aberrations for the different systems. The way he picked up on the incorrect wiring was spot on.

    We have used the th-cam.com/users/postUgkxOTeIs0vv4_9B5hsmnLsk9r930uDQLu_Y for probably 30 hours with our camper and it’s been great! The noise level is really only noticeable when running the AC and other appliances like the microwave, hair dryer, or coffee pot. It’s not huge like other ones and it has wheels so even at 90lbs, I can move it!

    I'm retired now, but for the last 20 years of my career I was a troubleshooter for several elevator companies. When you get into multiple commercial elevator systems sometimes the problems are mind numbing. And the best part is you are always coming behind multiple mechanics who have done god knows what to try to fix, coverup, and get away from that damn building any way they can. I think the consistently worst one had a 7.5 kw dc exciter to drive the 50kw generator to drive each hoist motor. These were in 8 car groups with over 2300 6 pole relays in each machine room for the bank of cars. O yeah, each car also had another generator with 8 different fields to control the 50kw main generator. And 2 synchronous motors to drive a double sided 16 cam contact assembly for speed control. and every once in a while everything would run. It was lovely. It was like a vacation day.     Maybe someone installed a used AVR and mixed up the wires? Also at 19:52 I think you had the Amprobe meter set to the amps (through the clamp) range instead of volts. You flipped it briefly over to (and maybe a bit past) the volts range but then right back to amps.

    Got my hands on a generac XT8000e, Cleaned the carb and it started, makes power, 320 hours. 140 bucks. (evapo rusted the tank, new petcock and battery and shes good to go) Only reason I felt confident enough to tackle it is because of this channel. Thanks for all the info James!

    Excellent job and generator as it turns out, I always put the leftover 2 stroke fuel in with the fuel for the mower and I've never had an issue, you should be able to sell that unit as a backup generator and make some money, and still sleep pretty good

    Very good find James! The XG and XP series are some of the best portables you can buy. The engine speed is an mechanical governor but electronically assisted with a stepper motor. The 2nd board inside is what controls it. The stepper keeps the droop within 2% of the set speed of the mechanical governor. They are tricky to adjust, and generac has a separate white paper how to adjust certain control boards for gain, droop, and stability with dynamic loads like motors. If that board doesn't have the 3 pots on it, and just two dip switches, then those settings are preset and you can only adjust 50/60hz speed, and the direction the stepper motor moves for adjustment since the board was used on many machines mounted in different directions

    A lot of this class of generator have a 3 year warranty. There are documents out there on how to screw one up so that it just won't produce any power output. The devious owner can take it back and get a replacement before the warranty ages out. Most of the Box Stores will start it, see it produces no power and warranty it. Even in a smaller shop, the tech may not dig as deep as you did. Nice catch, sweet fix.

    Whaaaaat!? Awesome next level electrical troubleshooting, James! That will no doubt be invaluable to MANY over time. So when you discovered that some of the wires were connected wrong you KNEW someone had been behind the panel before you. I agree that the brushes looked way too good for 1500 hours so someone had presumably serviced it to get their money's worth. The green gas looked pretty clear to me so I wondered if it had some stabilizer that tints that color since it ran SO well with no change to the gas OR a carb cleaning. Thrilled that you were able to get it producing power again without resorting to parting it out. Was fun and educational to watch. Working on getting another Generac WheelHouse 5550 here soon I hope. Keep em coming and please feed the crickets this winter! You post a video without them and I'll quit watching! 😁

      Also tested the THD on one recently and it’s the lowest I have tested on a portable non inverter generator.

    I know this is from a year ago and I haven’t read all of the comments, but the reason you weren’t reading current on your ac clamp meter is because you need to pass the wire through the jaws. You were trying to measure ac current through the ohms/volts plugs on the clamp meter. That being said, I am envious of your finds - I would love to do this as a hobby, but lack a garage and a pile of spare parts and a source of broken machinery!

    I worked for twenty some years as a hvac and burner mechanic and went on to ddc and single loop controllers and ended up doing building automation. That was almost twent years ago and not long ago I was trying to fix my ac on my 4Runner. It had an electrical problem and took me for ever to find electrical digram for it on the web. Found bits and pieces to get a whole print of the circuit. But my age and forgetfulness sure showed its head troubleshooting of all I have forgotten. Took me six months to finally find the problem. Always heard if you don't use it you loose it. I sure did.

    After the wires were mistakenly swapped, it affected the voltage output, and the excitation pot was. Diddled with , but it did not work, of course. When you first got power out of it, the voltage was double what it should have been, I think one mistake in wiring, lead more mistakes, like dominos.....
    You deserve cudos for sticking with it, and setting it right. The extra reward you got is the experience, so you can remember it in future scenarios....GOOD JOB...!!!

    I would totaly buy that entire generator from you even with the problems I have one of these power heads and I have one of the voltage regulator got them from a budy that was throwing them away just don't have the generator @James Condon

    Nice job. It appears someone before you disconnected AVR and improperly reconnected it. I picked up a B&S Storm Responder with no voltage output and the problem was the brushes were improperly connected.

    As a comparison, a XG8000e I worked on for a friend was running at 59.6hz with a balanced ~5500w load. I tuned it to 61.5hz no load. It had very few hours on it.
    So this one simply must just be slightly tired or similar due to the hzdroop you saw.

All those years before the internet, you had something broke, if you were not a professional, you might have days of reading and research and drawings to learn, if even you could find any info at all, what is basically shown and explained in minutes in a video, direct to the point, and easily understood, expanding your (my) knowledge The money you save yourself on these how to's is immeasurable.
