I would have used a thin plastic vacuum formed bat mold for the outer shell, then put a single piece of rebar down the length of the bat for structural integrity, then packed the tungsten rods around it, then put the whole mold into the petrobond sand, then poured the bismuth down the open handle into the mold to fill it up. That would have allowed you to have a perfect bat shape while also getting more tungsten rods in it to make it heavier while also making it strong enough to not break under its own weight if dropped. You could Bondo the outside when finished to make it smooth and paintable, and this way would have allowed you to make it about 70-75 pounds instead of 60 pounds assuming it was the same diameter as your finished bat.

I'm surprised that you didn't first make a mold (cast) for a baseball bat and spray the foam into this mold. Wouldn't that have been easier and better compared to “machining” it?
