    Take the cover off and cut the pipe where it meets the muffler. A little dremel work and the pipe inside will come out it’s not welded at the other end. That eliminates an entire chamber and DB killer you can weld the tip back on after helps to use a piece of the one you cut out to make a bit of an inter an sleeve so you have something to work with welding it back on. Sounds the same as hundreds of dollars but looks stock.

    2" hole saw that cuts metal will work even better - but you need to know where the hole goes to bypass the baffles :-)

    Hard to drill holes at an angle. Its a matter of size of hole just inside the case. I found using a stick welding rod at high amps burns thru easily.Its double wall at that area.See my stock exhaust mods on the triumph vid for the idea.

    Problem is,its hard to drill at an angle.Other is the cat is a really bad clog and you will cut holes after it.I4's have a flow thru cat.The 650 a dead end cat. Only good option requires welding. For sound bigger hole more sound.I completely gutted the can and redid the internals to open pipe flow thru. I got 37 ft-lbs of torque at 4k while stocker puts our 25 ft-lbs.This is just from an exhaust change.

    For the cost of all those tools and everything you could just get a Danmoto. They're like $70-100. I don't have any of the stuff needed to do this so that's prob the better route for me. Esp since they can be fitted w/a $7 baffle

    @frontier1701 That was early.See the stealth muffler vid.I cut the can open and reworked the internals to open pipe with glass pack sound reduction.A 7 inch saw will cut it open both ends.Buy custom bend pipe and reweld it up.Stealth2 was same thing but bigger pipe.Runs much better.

    Thank you, I watched the triumph exhaust mod.
    Keeping the muffler attached to Ninja 650 and armed with a long drill, what's the best I can achieve as far as improved sound quality? Any alteration is better than stock?

    @DANINJA80 Cheaper and easier to buy a used can and rework it.See my stealth 1 & 2 vids.I took the stocker and cut it open. Custom exhaust vid 1 has pics of the guts.I do have a machine shop so that does help a lot.Final result is a free flow open pipe exhaust.I make them quiet for my taste.

    My guess is you could buy a used stock 650r muffler for very cheap and use a cutting wheel to remove 1 entire end and get into it that way.... Complete the gut and re-weld the end cap back on

    Straight piping the catalysis! I do this for all of the time on cars or trucks built after 1973 that require catalytic converters

    I thought of cutting the muffler open, inserting a perforated pipe from the muffler inlet to the exit, and fill the rest with steel wool or fiberglass packing. That's what a magnaflow muffler is anyway, so don't say this is a hackjob. Then I'd weld it together again. Sure, it's a lot of work and all, but I really like the look of the factory exhaust.

    use a die grinder to open it up and cut out baffles and weld the opening back up

    Bike needs a bit more sound.The aftermarket exhausts are too loud.See my ninja 500 driveby vid.Here, country roads have lots of deer that will jump out in front of you.The louder exhaust lets them know your coming sooner.The modded can on my 650 can't be heard 1000 feet away.I made vid too check it.The 500 driveby vid sounds good and is not too loud.

    Cut one end off, gut it and weld it back on and you will save some weight. If that fails call IXIL

    Super late to party by my 2 cents are - don't put that heavy azz muffler back on - reminded me of a Toyota muffler. Think it weights a good 25 to 30 lbs. I replaced with an IXIL - which weighed 1/4 of the stock - and sounded really really good with the tips removed for max output. sounds great, is lighter - more horse power - best of all LOOKS GREAT!!       This was years ago.I made 2 custom exhausts since. The easy way to do this mod now is to remove the exhaust. Use a stick welder with high amp heavy rods in the intake side. Just inside the can and burn a hole thru about 1" or bigger.Takes less than a minute.Very easy.

    Wouldn't it have been easier to just cut the top of the exhaust, pull out the guts and weld it back together.

      That was the next step custom 1 and custom 2. Cut 3/4" from both ends on a saw. The center comes out easy. Weld pipe w/glasspack holes inside. Weld up the ends and add a tailpipe. Freeflow open pipe exhaust. Custom 2 was bigger dia pipe. Went to 1 1/2" pipe. Still on the bike. Did get a PC 3 and custom map.

    does the muffler unbolt right there or did you have to cut it And put that bracket on?

      Early bikes had mufflers that unbolted.Now the headers and muffler are welded as one piece. Makes it a pita to swap out and more $ if it breaks. Concept of quiet and powerful free flow exhaust does not exist in MC companies. See my dynorun 650 vid. Shows my first custom exhaust on the 650. Judge the loudness in a room where the fans make more noise.

    Actually its bypassing the cat.After market exhausts are too loud.I made my own.See my custom exhaust vid.Its quieter than stock and seriously works.

    If you can do it go for it.Lot of peeps don't have the equipment or skills.The only thing that bothers me is the exhaust is too short.I want a longer pipe for gas velocity.

    Well done. The stock exhaust usually burns out rather quickly, you just shortened it's life span by A LOT. It'll burn out in no time.. God..

    guys this is great and all, but all you have to do is cut a hole in the bottom of the can wit a grinder and its sound almost like an arrow exhaust,Trust me i did it to my 07 650. and dont worry about water splashing up in there in a rainy day the water wont do anything, :) your welcome in advance.

    These are tweaker mods. Something I'm not gonna do to my brand 2016 650. I'm go na save my money and by a proper exhaust system something that might increase the value not something a tweaker would do and start drilling holes in shit and using electrical tape like crazy. No thank u. :)

      In the beginning there was limited options. Tweaking gave insight. Drilling is the hard way to do things. A stick welder can do the job in 30 seconds. The next step was making a complete exhaust. I did that. Made an open pipe free flow exhaust that was quiet and tuned for mid range street driving. This worked really well.Next was a PC 3 and custom map. Made the map. Runs great and is still on the bike 45k miles later. You do need shop skills and equipment to make an exhaust. If you can great. If not buy and cry. Those are your options.
