- This video shows how we designed an airplane propeller in SolidWorks and milled out a 1/3rd scale sample to test the cutting parameters. Everything went well except for the slight material breakage at the outer trailing edges. We trimmed the trailing edge to thicken the section in this area. The final profile will be laid up with fiberglass.

This was a test cut only. To do the back of the propeller we would need a fixture to support the hub and the tip of each blade. We would likely index the prop and only cut one side of one blade at a time.

6 years later... I've seen a couple that cut away the excess material off bottom, flip the piece and be sure to clamp it down so that the blades won't be able to flex (using blocks underneath). Then repeat the CNC program. You can do roughly the same kind of work using a Router Duplicator (and can make one at home). I did notice some tear out of the wood on the trailing edge of the prop, my guess is he didn't program the router to a slower feed rate on the edges. Hope this helps...

Pitifully no actual usable information here. You could support the back side for cutting using a well designed indexed fixture and ridged spray foam. Your story could actually be made interesting
with little effort.

As for the Solidworks. I'm trying to learn how to do that as well but mine will probably be a MUD insert Injection Mold
