    I think I would have just connected the two neutrals at the head as that increases the potential capacity of the wires and in the AC world it makes no difference, but good job!

      A 4 wire terminal block can have a wire as endpoint

      Yor are right, Graham. Cutting the wire doubles the load on the remaining white wire. He is always acting with so much caution, but here he made a really wrong and possible dangerous fault.

      Before selling the generator, I would check if the neutral wire isn’t overheating at full power (5kW) after at least 30 minutes. By suppressing a wire, the max amps on neutral are divided by two.

      I have a slightly smaller PowerMate and it’s almost a copy of the one in the video. It did not have an hour-meter OR a 12V outlet. I added a 120V hour-mtr to one of the circuits to keep track of oil changes/etc., and plan to add a “trickle-charger” for 12V charging circuit. Thanks Again Mr. Condon… EXCELLENT VIDEO LESSON!

    This reaffirmed to me that residential generators are not worth fixing. The people who owned it probably only paid $600-800 originally. Then, they spent their time and money bringing it to a shop.
    Then, you spent hours of time and hundreds of dollars to get a $400 generator back up.
    In 2022, 1k will buy a new and better generator than that one.
    It's still a good educational video!

    U.K. Your delivery service is out of this world. my God turn around and it's here. I wonder why that winding burned out, maybe damage to the insulation during manufacture. It always surprises me that a bit of varnish no matter how good can last long. Nice video James. I think I might have left those 2 white wires together, there an awfull lot of ampy things from 6250W. at 120V. They don't usually waste wire.

      Thanks! The generator makes 240 volts, but is center tapped (that is the neutral and how we get 120v). The neutral will only see the unbalance of the legs, so it will see at most 3125 watts. Might need to make a video on that to prove it out.

      The reality is, 90% or maybe more of people could not repair this themselves even with a video. Take it some place to have fixed and as always, in the long run be cheaper to buy a new one. Spend 300 bucks, maybe more or spend another 300 bucks or so and get a new one? Everything today is made to work, breakdown and throw away. I'll buy the new one.

    Good work. You didn't need to cut out that white wire though. Both down on the head would have been perfectly fine. Essentially you just have twice the capacity (larger gauge wire) with them both there that's all, which is neither here nor there in this case. Anyway, its all done now. Good vid, keep them up, good to watch.

      Yes both white wires will reduce the chance of the white wire getting hot under heavy loads, I would have left it in as redundancy security for thermal safety. The single white wire will now have to carry twice the current of both the black wires.

      I thought the rule of electricity is that is takes the path of less resistance - so with both white wires, one would have been used if you were using the 120 outlets and the other would have been used for the 240 outlet. They do all tie together in the end, so the redundancy would have been just that. Would one of the white wires be broken in the assembly? Likely not unless there is a catastrophic failure. I would have put in the hour meter tho, good for tracking when to change the oil...

    Jim, you can check the ohms, dynamically, with your meggar. It has an ohms , and a megohm scale for insulation testing, and winding ohms readings....

    The water trick was amazing! I have removed pilot shaft bushings from crankshafts by packing with grease and then pounding a wooden dowel into the hole. But I have never seen this method. Awesome !!!

    In the automotive mechanic tricks I have used grease and a bar of soap as packing for removal tools. I now have water to add to my bag of tricks.. totally awesome. Keep up the great work..

    I love the combination of experience with generators (all the electrical basics in combination with the mechanical clearance considerations for selecting replacement parts in the absents of an repair manual) and the trick of the mechanical trade (hydraulic push to remove engine crank) that is beyond any repair exposure I've had (Highschool OJT for small engines). Then again, when I was doing repair, the information was on a microfiche if you even had the info slides available.

    I am retired an I have worked on small engines .an when working on gen we had to povrise the brush .that is a quick short to make brush stick to armamcher .an to lock engine I made a hard rubber tip from truck tire on a bolt an it work great hope it helps I wonder about short on the new ones with concert

    After i had an issue with my generator, I find this channel. You provide good and detailed info about the specific topic. In the EU side, we have few differences regarding the construction of generators, but the operating principle is the same. Good work!

      Thanks. Would suspect they are very similar no matter the voltage or hertz. Although running an engine at 50 hertz is much more quiet.

    Great teaching, especially regarding DPE. There are after market hour meters that are self-contained- and cheap-just wrap a sensing wire around the spark plug wire, it detects engine running. Built in lithium ion battery with limited shelf life, but mine is going strong on my zero turn mower for the past 4 years, after the factory one quit at 60 hours. Kind Regards, Craig

    Beautiful job James, glad the Ryobi parts worked out. You are correct regarding the neutral wire, it only carries the imbalance of the two phases for linear AC current loads and since the new winding termination point didn’t provide a second neutral there was no need for the second wire (it usually isn’t even there). The only time a second neutral can be an advantage is when running large non-linear loads from both phases such as huge computer clusters (which one would never do with a generator of this type anyway) because the imbalance is, well, non-linear and doesn’t quite follow the AC sine wave. For a stand alone non-inverter type generator it’s not absolutely necessary though.

      Thanks for the backup on the neural wire. And you are correct, a lot of times there is only one neutral wire running up to the outlets the same gauge as the other wires.

    Wonderful job. Your voice is relaxing. A nice fringe benefit added to your competence. You have the heart of a teacher. Yeah it would have been better to connect both whites. When both 120 sides of the 240 are in use, the neutral is carrying the sum of currents, so having the wire doubled up lets it run cooler and drop less voltage.

      Will do a video on this at some point. The neutral only carries the imbalance between the legs. So if both legs are loaded to the max, then the neutral will see no amps.

    I used to work on/repair welding machines and plasma cutters (as is and where is) at mfg. plants. Whether 4" off the ground or mounted 8' in the air. Around the age of 55 my body began complaining, and by retirement age it was yelling at me, "You've got to stop doing this".     I have a briggs 030677 generator that looks identical in that area you first showed with the AVR, etc. This is a fantastic video and you're brilliant, although I'll admit the various ohm readings were mystifying to me.

    Another great job! The two white neutral wires which were linked in the electrical panel could have been connected together at the generator head. This would have reduced the resistance in the path from the head to the electric panel a little (maybe 0.1 ohms) and hence increase the current handling capability of the neutral. Was the white wire in the new stator slightly larger in diameter than each of the two black wires? I thought it looked a little thicker but maybe wrong.

      I think the neutral was the same size exiting the stator. Because the coils are 180 degrees out of phase, the neutral will never see more then half the generators rated current.

    You may consider rewinding stators in the future videos...Linguoer rewinds motors in about one hour.

    Super cool fix and great to know those other brand parts could work on a Honda clone. I don't think we've seen you replace a stator and rotor before so good insight there. You seemed to tip your hand a bit with the troubleshooting as it relates to your background as I understood it from Joey unless he was mistaken because I was surprised to hear you say you were hitting the end of your AC knowledge. Looked like you had a new toy to show us stats at the end too! That's exciting. Sounds good if you can get $400-$450 for it up there. Sounds about right for an active power outage situation. Appreciate the top quality logic, explanation, video quality and editing as always!! 👍👍

    On the hour meter there is an off and on position diagram. In the video shot of the meter the button look's as if it is in the off position. just needs pressing in for on position. Providing there is power available for the clock to work as you suggested. Worth a try ?.

    A/C world this generator is following wiring norms. Just remember black = hot, white = neutral (common), green = ground.. good job

    You definitely should have left both neutral wires. If you compare the gauge of the two neutral wires with the neutral wire coming out of the stater, they are obviously used to double the current capacity of the neutral for the load.

      The neutral only carries the imbalance between the legs. Max is half the load of the generator. Generator cords only use on neutral wire for that reason. Leaving it though would not have hurt.

    Put in a small transformer to run the hour meter.
    You could put in a bigger transformer to run the hour meter and the 12V outlet.

    hy there i have watched alot of your content just fix a free generator low oil shut down modual was bad now its a very nice unit for electrion freind he tells me it runs well when he needs it.thanks so much for your help.

    To get the 12v back to the 12v outlet, just add a 120 to 12v converter into the power panel.

      The current taken by the hour meter would be quite low. This cannot be said for the cigarette lighter type socket. The current it could safely deliver is determined by its design. If it is designed for, say, 8A, then the cables, connector and the power source would need to be capable of handling 8A. A 120V ac to 12V dc module that can handle 8A is not that cheap.

    The solution to no 12V, is a small switch mode power supply paralleled off one of the 120v legs.

    The next time your in your local HVAV store see if they carry “Rust Buster”. It has a zoom spot and is a squeeze bottle. I have found it to be a good penetrant and a bottle lasts along long time.

    I think you should get the part that will fix the 12 volt side of it. I have a Kubota Av 6500 generator and use the hour meter as a guide for oil changes, I'm sure other people do the same. Keep up posting great videos !!!!!!!

      i have a gentrax 2200kw inverter and got a $10 hour meter off ebay for oil changes intervals it has a internal battery no need to worry about the 12v side to pass it on.. maybe a option

    In removing one white wire, are you not doubling the current that can flow through the remaining wire, compared to its original design. Looking at the screw block to which it is connected at the rear, the white wire from the new stator looked quite a bit thicker than the single white wire it now joins to.

      Cutting the wire is wrong. It doubles the load on the remaining wire. This is a possible dangerous misstake he made.

      Not the case. This generator makes 240 volts. The neutral is a center tap to make 120v. The neutral will only see the imbalance which is limited to half the load the generator is rated for. If you look on a 240 wire in your house (US) there are two hot wires and one neutral all the same gauge.

      @@jcondon1 You are right! It was wrong to add up the load of the two legs. The neutral carries at max the imbalance which is the current of one leg. So same gauge wire is ok. If you have symatrical load on both legs there will be no current on the neutral. Sorry for the confusion. BTW: I am in Germany and we have 380V with 3 hot wires and 1 neutral. All with the same gauge. Sorry for the blaming and confusen.

      @@baltasarneumann1791 thats ok. A lot of people are confused on this. Also the 240v center tapped to 120v I think also causes confusion. Plus a lot of people are watching from different countries with different power grid configurations, so that does not help. Will probably do a video measuring that neutral current to prove it out at some point.

      @@jcondon1 Unless your loads are generating harmonics in which case the load carried by the white wire will not be the unbalance current but could be double the current and cause harmonic heating and overheat the wire. Best to always keep the separate neutrals or replaced the two with one larger that either individual.

    This is why when I buy generators I prefer to buy ones that have brushes because most of the time they keep the stator from going bad. Is rather have to keep replacing a 50 cent part once every few months than buy a new generator once a year. And yes I've had many many generators and you will never guess which brands have lasted me the longest. Champion and pulsar. I run my generators a minimum of 8 hours every single day 7 days a week 365 a year. Their was a point what I had to run my generators 23 hours a day cuz I didn't have electricity cuz I live off grid. It wasn't until I bought 4 cars worth of Tesla batteries to hold the power to run myy house for a couple days. Before I bought those batteries I've tried many brands and my top 3 favorite brands are champion, pulsar and Honda. Champion and pulsar are the only ones that have never let me down especially the champion after running it 24 hours a day for almost 10 months straight before it stopped making power at first I thought the stator was got but nope it was a 50 cent brush. So I bought a 20 pack of brushes for 8 or 9 dollars. The only problem I've ever had with the pulsar is the whole levee snapped off cuz the cold weather made it to brittle after all that night is was -10 degrees Fahrenheit. The Honda o has lasted a long time as well but it was brushless and guess what when it finally died it was cuz of the stator but the motor runs great. So I just use it for parts. I have like 12 generator that I use for parts or have plans on fixing later. But the best move I ever made was buying those Tesla batteries. 4 cars worth can last a really really long time depending on the amount of electricity you use. But it also takes a really really long time to charge them too. And yes I have solar power but the panels are not big or strong enough to charge the amount of batteries I have. I plan on fixing that soon
