    A pallet jack works real well when removing big tires. Also had a j-hook in my service truck for field work. Reminds me of old times.

    Hi Mike, I suspect your missing an aluminium spacer that goes between the booster and master cylinder, the spacer could also have a shaft seal in it
    If you don’t change the mod you should seal the gap between the booster and master cylinder to stop water and mud from getting in there

      I was thinking a copper gasket machined to fit would be a good answer for long term. Like a copper head gasket for high performance piston clearance on the old V8 engines. Just over drill for the shaft and put gasket seal on both flats of the copper. That is the hillbilly engineering we would do around here.

    The strike marks are on the flat side due to them taking the backs off the calioers and driving the seized pistons out, and since no one has mentioned it. You put the pistons in backwards.

    I learned my lesson about telling you you did or are doing something wrong, I prefer telling stories of my experience. I once needed a new O-ring and substituted a neoprene O-ring about 2 weeks later the piston started leaking brake fluid like there was no tomorrow, took the tire off and said OMG there's a huge black worm on my caliper, it was the O-ring it swoled up about 80 times it's original size, I knew there would be some swelling but I had no idea, I imagine hydrocarbon grease is hard on rubber O-rings too silicone grease or assembly lube(really thick brake fluid) is proper. Have fun Mike Bubba Dump is a real nice truck. I think some one has a monster truck made out of a Volvo haul truck, 'course it has a 2000 horse power diesel in it.

    the piston goes with the hole outside ,when you bleed the air cannot get trapped in the hole

    Pistons are backwards flat side in you will never get the air out with the cavitys. Always flat side in
    and you needed to wash the caliper with breakclean them lube it with the brake fluild the parts washing fluild you left will distort and make the seals swell. >> master tech 42 years

    I was screaming at the TV . . . "You are putting the pistons in backwards!" It was like watching a train wreck in slow motion. And never, Never, NEVER use regular grease to lube internal brake components!!! Especially if there is direct contact with brake fluid.

      I feel your pain Paul I was doing the same thing must have posted to half a dozen posts wrong wrong Greece pistons and backwards and this is why people hate to pay mechanics a mechanic's real money money because we've had the education and we know what we're doing

    Hey Mike the caliper does not slide slide it is a 4 piston caliper that is how it compensates for any rotor movement allows it to wear both pads evenly four piston calipers or calipers with pistons on both sides do not float they are affixed via bolts

    Hey DP,
    Some of those air chambers are adjustable from inside. All you need to do is remove the clamp, end cover, and rubber diaphragm and adjust the double jam nuts in or out on the service rod (the part that comes out of the chamber and into the hydraulic piston.
    Those are single action chambers with only a light return spring for full release. The jam nuts control how far the rod travels out of the chamber. Your washer method will accomplish basically the same thing; however, adjustability is limited.
    On the relay diaphragm you should be able to remove the cover and replace the rubber diaphragm to repair the leak, but your replacement relay looks like it should function the same way or similar, just make sure that the air flow control matches the other chambers for equalized braking pressure.
    Your solutions certainly look like they should work just fine. It's been about 35 years since I worked on big equipment, but most of the mechanical parts still operate the same, mostly the ABS and electronics have changed.

      @@markpashia7067 Not really. Those a common valve on US made trucks. The Volvo just happens to be European.
      Unless there is a specific cross referenced part, most mechanics will figure out what up.

    Like someone else said, you put the pistons in backwards on the calipers, probably took a lot more fluid to bleed and likely has air pockets in those holes.

      Yep pistons in backwards 1st mistake. Using grease 2nd mistake. As grease deteriorates the rubber O-rings. Your supposed to use silicon grease or lube as for the master the stroke is adjuster by turning the booster pintle. You never use washers as the will rub and wear the bore and could jamb up destroying the bore

      @@stevenr8606 yes brake fluid or inert silicon lube because it has higher boiling point does not deteratrate orings and seals and is non-hygroscopic or you can use silicon brake fluid or conventional ethylene/propylene based fluids

    It's been a while, but for some reason I remember that petroleum based products don't play well with brake fluid. I believe that the grease may actually destroy the o-ring.

    All the issues you are finding are the regular "running" maintenance that needs to be done on these trucks. I look after 14 of them. Whoever put it to auction ran it saving up for a new one doing no maintenance. All those parts still available, just! but once done and you maintaining will last years. Air valves and pipework for 6wd and lockers is a pain, often it is the diaphragms just under the "air inlet" plate that fail. cheap and easy to replace ;-)

    Mike, just curious if the brake chamber on the front dif is like the rear to use as a comparison to see the difference in the cylinder travel?? Just asking. The travel seemed to be much more than needed. Your troubleshooting becomes our troubleshooting….lol.

    You should use brake fluid for lube. Petroleum products will cause seals to swell.

    Are those multi-piece rims? I'd advise deflating the tire (to a minimum pressure) before removing it. Use a cage and at least a hose whip when inflating.

    You mentioned that caliper should 'float'. Were you aware that OPPOSING piston designs mean that the caliper itself does not need to 'float'? (The pistons should self-center the pads on the rotor)

    Get yourself a tube of Sil Glyde for those O-rings and you're golden. I know this has been beaten to death already, but from the looks of it, whoever rebuilt that caliper put the pistons in backward. They definitely came out the way you put them back in so it was wrong long before you worked on it. If they were in correctly, the hammer marks would've been on the other side. It's obvious the previous owner didn't care much about brakes. Or working brakes, that is. Fixing someone else's mistakes always sucks.

    You underlined the fact that one of your piston had a dent in it. Could it be that the dent is allowing fluids past the seals?

    Since you opened yourself up to it with the "more qualified than the last person" comment, although everyone commented about the pistons being in backwards (nice touch bringing the internet into agreement, not something seen often), no one seems to have covered the importance of correcting the issue. Even though the piston vertical surface area is the same between the front and rear, the cup portion allows for outward expansion of the cup under increased load. The piston diameter will increase and eventually the piston will expand into the bore and never move properly again. There is no way to properly bleed the air from the caliper body with the pistons in backwards, squishy brakes from squishy air.
    One last thing, correct me if I am wrong here, but the way the calipers are designed allows you to install the caliper without the pads in. If this is the same style caliper that is. You can change the pads without having to remove the caliper from the mount, just pull the caliper sliders and the pads will slide out from in between the rotors and pistons.

    Hey Mike I hope that Grease is brake component rated as petroleum based products will damage breaking components i.e. The rubber seals will break down very rapidly should have used brake fluid or had bought a name brand grease that is designed for brakes called silglide... Sadly most see Jennifer and think what does a girl know.

    To me it looks like the break wheel is slanted in the slot of the two pressure pads. If crooked on the axis - the pads won't touch all surface. All this pain and no Lt. Dan.

    i was getting o-rings and backup seals for old John deere SCV hook up parts man said just like riding school bus back in the day black/oring up front white/back up ring in back I'll never forget that

    Pistons go the other way. Cavity out towards the caliper. You put them in backwards. All you will do there is have a bunch of air that you can't bleed out.

    Go look back in Video when you took out plungers flat side to fluid. Use 3 M break clean watch Wes Work uses break fluid to reinstall not grease you ve sorry .. Got a machine shop around to turn you a new caliper piston to replace the damaged one Booster piston may Been put in backwards by manufacture ( ( like the caliper pistons smother side out ) ) my guess got to be flush . . buster can to plunger. Can look at a car or truck one no washers dirt get in there will destroy your new part
    I always marked with a Sharpie direction of things when pulling out. She said. ? Note when taking apart the other leaking caliper make note yeah a pre clean would be helpfully. Well Mats workout carrying the caliper.

    Hi Mike probably been told already pistons wrong way round hollow to pads. Grease oil impregnated soap not good for brake seals, rubber grease. Built like brick sh** house won't matter until next time👍👍👍👍 manual on pdf think let's dig got it on pdf
