Hydroforming the steel Lilo

  • After using a pressure washer to inflate over a dozen sheet steel experiments, I discovered that the Lilo form would make an ideal bench seat; as it can be long and thin, but still incredibly strong. This video shows the fabrication and inflating stages of production, prior to powder coating and bolting to the concrete & steel bases.
    Created for my Final major project on the Hydroforming process, to complete my Product Design BSc course at Kingston University.

      Thanks Conor! Well worth trying out the process. Compressed air works equally well with good welds, and doesn't spray water everywhere!

    How did it sound? - Metal-like one would think.. Ever thought of filling up the cavity with building foam or something similar to deaden the "clang"-sound and support the structure? - Really cool project btw!

      +Crackedblade It does make a ringing 'clang' sound, but I like it to show people it's not plastic, it is always good to see the surprise on their faces! The curved steel structure is extremely strong and the bench can support 5 people (haven't had a destructive test yet), but expanding foam would be useful if I make floating or thin aluminium objects - Thanks for the comment!

    I wonder, if there's a way to make an OVAL set of Spot Welding tips so you could get FULL CONTACT linear welds on the internal baffle lines? Something that might come in handy for both strength and internal fluid flow (such as a wide surface area Radiator).

      The best tool would be a seam welder, which uses rotating copper wheels rather than single point tips.

    without a spot welder, how might one achieve the dividing seam?

      Either by a long TIG weld, or a heavy duty jig that clamps the piece between steel bars

      Possibly yes, it would be much stronger. But also more difficult to produce and fit in place, compared to a traditional single sheet metal roof. I would be very interested to see it if you try

      If I were to try I would use very thin material that was fully annealed. Then i would create ridges/seams about 4" apart. When formed I'd do a very minimal inflation so it didn't look like a pool floatie.

    How do you manage the chance of corrosion? Or do you use it only for stainless steel

      To protect the inside I use a blowtorch to heat the metal until any moisture escapes as vapor, it is then sealed airtight with a brass plug in the fitting. The absence of fresh oxygen will stop internal corrosion, and the outside is protected by powder coating.       In the real world, powder coating merely hides the corrosion for a while, then suddenly it peels off to reveal mucho rust...

      @@innleadair In the real world, you would remove any rust and roughen the surface before you powder coat, and you apply enough coat so oxygen doesn't get through.

      @@MrSaemichlaus real world experience tells me that you are correct, but the slightest flaw or scratch in the powder coating will result in a rust layer gradually creeping under the powder coating with the usual results. You just have to look at powder coated items which have been out in the world for a few years...

    My thoughts, as I watched...
    Hmmm, WTF is a 'lilo form'? Kinda looks like an original type air mattress.
    "Bench seat"? He must mean seat bench... he couldn't mean bench seat, since that's a type of seat in an automobile. Yeah, he must mean seat bench... it would make a good seat bench...
    WTF is a lilo form, though; guess I gotta Google it.
    Google: A lilo is an inflatable air mattress.
    Damn British language... always coming up with weird names for stuff... ;)

      @@jackdawes8264 Indeed. These words have been in the language since the 1950s at least. Li-Lo was trademarked in the US in 1947. The bench seat or just 'bench' dates back to the middle ages.

      My pressure washer's maximum is 90 bar, but inflation can start at low pressure.

      @@AnuragTanha Yes both grades would work. 304 has increased corrosion resistance, so is better for exterior applications.

      it's not looking for an application though; hydroforming is used all over the place in manufacturing. it's been around since the 50's.
