Most of the downtime is dependent on four factors: 1. Quality of packaging materials 2. Quality of the maintenance 3. Skill of the technicians who perform size changes. 4. Establishing optimal speed for certain products/formats and not pushing machinery to its limits as as well as packaging materials as this always generates faults.
I just cannot imagine these people who invented machines like these. They got to be a very smart person to make an automated machine. It's amazing to watch and see this in person.
The little “slugs” moving along in the initial scene are future pop bottles. It’s hard to believe that little slug of plastic becomes a two-liter bottle in a matter of seconds. They’re just a little tube and they have a neck with a ring around it. All the machines that move the bottles in the process grab them by this neck. At 1:45, the slugs are organized and are fed into a machine that used to be called a “blow-molder.” In that machine the small slugs are heated and pressurized so they expand inside a die that is shaped like the outside of a bottle. At 1:52 the bottles are pushed out of the blow molder and enter a track where they are blown along at high speed by compressed air. Remember the neck at the top of the slugs? Now it’s being used to hold up the empty bottles while they’re being blown along. At 2:30, the bottles enter a washing machine. If a lubricant is used to help the bottles come out of the blow-molder it is washed out here. The bottles are also washed to remove any chemical residue. At 2:55, the bottles are conveyed to the labeler. The yellow worm-looking things space the bottles at a precise distance to fit in the rotating claws of the labeler. Bottles run through this extremely fast. The labels are film that come off a roll. If this was a Coke plant it could make any flavor Coke sells and change labels quickly. It looks like this plant bottles pop in many different brands. The labeler usually has two rolls of film ready to go and the labeler does not stop. At 4:05, the clean and labeled empty bottles slide down another air-channel conveyor and enter the filling and capping machine. This machine fills and caps a bottle in about 1-2 seconds. At 4:47, the bottles pass through an inspection machine that looks for defects from filling so a bottle is “light” if there’s not enough product in it. Defective bottles are blown out of the stream of good ones. At 5:04, the bottles head towards packaging. The bottles may go into many different forms of packaging from cartons to vacuum formed shrink wrap to slip-sheets. These bottles are being shrink wrapped in units of six bottles. At 8:00 the wrapped bottles begin the long uphill climb to the palletizer where they are organized into blocks that fit on one pallet layer. The layer of bottles is pushed out and onto a shuttle which drops down and adds it to the stack on the pallet. The robotic arm places slipsheets down and the process is repeated until the pallet is full. At 10:42 the stacked pallet heads into the shrink-wrap machine where the load is unitized. Shrink wrapping the load does two things: it protects the product but more importantly, it allows the load to be moved around in a warehouse and loaded on a truck much faster.
'Washing the bottles' its called an air rince. part of HACCP, hazard analysis and critical control points. as the potential risk for for foreign bodies, such as; glass, plastic, paper, pest, or bacteria is high. Its is in place to protect the consumer. An air rince test is completed throughout the day to make sure it is operating correctly. if not production is halted until fixed.
That’s really interesting! It’s fascinating that Freeway Cola uses similar color labeling to Coca-Cola but still maintains its own identity. The fact that it's made in Germany adds another unique layer to its story, and I can imagine the factory having its own distinctive technology and processes.
