KTM 390 Endcap Replacement

  • I'm replacing the endcap on my stock KTM 390 Adventure exhaust with one made by Best Dual Sport Bikes. The sole purpose is to make the bike sound better. The endcap by BDSB is very well made, but the KTM muffler is an inexpensive product and thus this install is a bit "fiddly". But the end result is awesome!
    I've been asked to provide detail about the end cap itself. It is manufactured and sold by Best Dual Sport Bikes. The specific one I installed is "KTM 250/390 Adventure Exhaust End Cap - Black" and sells for $99.95 (as of 7/24/2021). See this page for details: www.bestdualsportbikes.com/pr...

    I pulled my end cap off and used a band saw to cut the small pipe off at the weld. Now it is nice and big. Pop rivit it back on and good to go.

    I just installed mine this past weekend as well; found that I also had to elongate all of the holes. Was a PITA but overall it was worth the effort. Love the new sound.

    The holes on my all lined up... I guess I got lucky. However, the inner pipe on my was so not-round that I ended up cutting the 1/2" of the end off leaving an ever-so-slight gap between the inner pipe and end cap. Still sounds great though.

    Interesting. I have been thinking about high temp painting my exhaust as it's pretty scrapws up. This may be worth doing whike I have it off.

      I'm about to do this mod; but yeah I already painted my muffler with the high heat spraypaint and it looks great BLACK.

    If you dont mind what are those bar risers and are they the factory bars ?
    If you have part numbers and details or another video please feel free to add them , I am new to gettin back on bikes and only had the 390 for a couple of weeks but really feel like I need bar risers ..

      I agree about the need for risers. Mine are Rox Risers but I can't find the part number from when I bought them last year. Looking on the Rox SpeedFX site it appears to be 3R-P2PPL390. They only come in black now (bummer, I love the orange). They have been excellent and very easy to adjust so it's just right for you. I had a set on two other bikes which is why I bought these.

    Yep, mine was way off also. Looks good, but basically not worth the trouble. Way more work than the instructions indicate.

      I can't say that you're wrong! I didn't mind making the effort, but the reason for posting the video is to perhaps let some people understand what's involved.

      Hardest part is getting the rivets out. After that it was fairly easy. Mine works just as advertised and glad I put forth the effort to change it. Thanks for video

      I just did this mod with their newer version of the end cap, which is now two piece with a spark arrestor. It was a PITA, had to elongate some holes, and lining up the inner core pipe was super frustrating. However, once done, the bike sounds dramatically better and it feels like the torque comes on a bit lower in the RPMs. Worth it, but it took a full two hours for me to do it.

      You are right! I didn't really get back to you guys and I apologize for that. The butt-dyno can't tell any difference in horsepower, but I didn't really expect to notice anything. I've had it on there for over a year now and love it. It just sounds nice - throatier. I took the bike down to do the Colorado BDR in September of 2021. By the time I got back, the heat had changed the color from flat black to more of a dark antique bronze. So that's the only negative response about it and honestly, I don't care about that. Let me know if you have other questions.

    I think the black version is for the 250 and the silver is for the 390. Maybe that’s why it didn’t fit easily.

      No, there is both a black and silver version for the 390. It didn't fit easily because of the poor craftsmanship of the exhaust. Other people doing this install have experienced the same thing.

    Still no spark arrestor available, don't let the forest service catch you with this or you'll get a ticket worth about 5x the cost if this upgrade. Unless you don't ride off road, then it doesn't matter of course.

      That's a good point, thanks. I know they're going to be offering one at some point and I plan to get one, but the truth is, that I won't be offroad again until next year some time. Fortunately in never came up when I was on dirt roads in Colorado.

      If you read the left side of the cat, it says it is a spark arrestor.

    This does cost 100$. It may look cooler than stock, but doesn't just easier to drill out the baffle and get the same result while preserving original looks?

      I did something like that to my VStrom 650 and it did improve the sound, but the 390's endcap is different. I'm not sure if it would provide the same result. In my case I wasn't in a place where I wanted to experiment.

      I’m thinking that you might do the same with the stock cap, cut out whatever it is that curved pipe at the cap, then install the old cap with rivets.

      @@juanmanuelvasquez8536 I guess you could, but it's not that easy as with Duke's muffler. This one is angled, so hole saw is out of the question. You have to disassemble it and grind wields from the inside and rivet it back together. From what I can tell you gain about 2HP and some Nm, but it's naturally starts to chug more fuel. It's 21-23km/l, with stock more like 26-28km/l. And this bike is already going lean and overheating a bit, so I'm not sure that's a good idea without new fuel map to accompany this mod. Duke's engines had a nasty habit of blowing engine seals and drowning itself in coolant after this kind of modifications.

      @@abominacja47 Agree re not being as ez to mod as std. Duke muffler. I did the holesaw mod to mine and for cost of the holesaw was good bang for the buck.
      Like you say leaner running is bit of a concern.

      @@duncanmillar277 That's good to know the mod can be still achieved without muffler teardown. I've already decided to leave the muffler alone and to replace the resonator with a trough-pipe. It improves the sound drastically and lowers the weight considerably. Stock resonator weights 3,3kg and most of the replacements 600-800g. This option is described "for offroad use only", but from what I saw it does not exceed legal noise limit in my country (most of them does 90-91db). This is also not a cat-delete, since both catalytic converters sits in the "longer pipe", so it should still be compliant with the emission standards for sake of anyone who is concerned about that. There's also a bonus of removing a heat source away from rear shock which can potentially damage the seals, since there's no heat shield there.

    I mean, even if it sounded as good as a new exhaust system, it stilll looks so ugly that it needs to be tossed
